Is it a japanese style knife if so you may want to make the blade with a stick tang and make the handle with a piece of wooden square stock turned into either an octagonal or d shaped cross section

Is there any material I could use as a substitute? Like paperboard?
You could totally use paperboard, just make more layers. You could even get a knife at a thrift shop, drill the rivets out of the handle and just use paperboard to make the blade, but reuse the handle pieces.
I used Dupli-Color Bright Aluminium CQDE16 but if that is not available in your country, I have linked an alternative in the video description that you can get from Amazon.

What makes this safe? It’s stiff and pointy and could still run you through. As a stunt person and fight coordinator I would never use this unless it’s one person just holding it.
What makes it safe is that it cannot "accidentally" cut someone, which is required to take a weapon to a cosplay convention. If I was making a knife for a staged stunt fight then no, I wouldn't use this knife. Anything can hurt someone if used irresponsibly enough.
I don't remember exactly, but probably less than an hour (not including the paint and glue drying time). I often make these things over several days, so I lose track of the time :)

The power file is my favourite tool for prop and costume making, it's worth it's weight in gold!
You should make a retractable prop version. So when you push it into something it looks like it's stabbing through it.

Dude, I made mine out of cardboard Legit, Just plain old Thin Packaging cardboard from the recycling The possibilities are Endless

I used Gloss black. Any brand should do, but I generally use Rustoleum brand.

Orion 556 I use various thicknesses of MDF board. This one was 4.75mm thick from memory. I just buy it in small sheets from my local hardware store.

Absolutely! It will be a little harder to sand to a good finish, but you can probably trim the cardboard to the right shape.

I haven't used it myself, but I can't see any reason why not. As long as it bonds the MDF wood together, any glue should work fine.
