A common misconception is that the orange on the dome part goes all the way, I'm glad you got it right. It would have definitely looked cool if it goes all the way and also if the clones paint some parts of their armor orange other than the helmet but the clones were in a rush and it would make more sense if they just managed to paint half of the helm.

The finale was so sad...the music at the end...damn. I heard somewhere that the song in the final scene with the graves of the clones, was supposed to be a lullaby for the Clones. They could finally rest at last, the pain, the suffering, the war...it was all over. The at last can rest peacefully.

I'd like a Bad Batch helmet, particularly Wrecker. Also, a Five's helmet or any 501st helmet would be cool. Nevermind on the Fives. I saw you already made one.
For rough edges, I use a resist, latex based masking fluid for water colors. I take a disposable paintbrush and apply the resist along the edges of the tape, so when I pull the tape up, it leaves behind a very jagged edge. I found ripping tape sometimes allows an overspray streak unless I aggressively smooth the tape down. Also fiber/hair like edges that erk my OCD.
Idk anything about 3D printing, but an easy way to reinforce the 3 main pieces of the helmet would be to use dowel joints like in woodworking. If you combined that with what you already do I doubt it would ever come apart at the seam. I enjoyed your video and it's great to have you back.

I don't know if anyone has told you yet. You can save a lot of time if you make moulds of your smoothed helmets and cast them out of a roll or slush casting resin.
just a suggestion, id recommend the pet safe screen for the mouth. its thicker, more durable and still cheap and you get a LOT in a roll. its the stuff you put on screen doors or patios and animal claws cant rip and tear it
Awesome build and great tips for filling and sanding. The only thing that is not quite right is the little chin piece. It seems like it is longer in the show. Otherwise it is nearly flawless.
Not to slight your helmet in any way... But, this is the second one made I've seen and I'm making on one myself. And I just cannot get over the 7+ inaccuracies I've seen each time in the two helmets made. It just bugs my OCD. Ha. But, it's a beautiful helmet man. And you've poured a lot of hard work that has turned out pretty good. Great job, really...
Something I haven’t seen made before and I’ve been looking forever has been a clone pilot phase 2 version one helmets. Not the ones in Rots or the yellow ones, but the ones we saw piloting the headhunters. Like hawks phase 2 helmet.

Would it look just as good if you were to skip the bondo step and use the filler primer instead? I am making my own clone trooper costume and I have plenty of primer but not a lot of bondo.
Glad to see you're back as I'm getting close to having my first clone helmet fully printed lol. One big question i have is if you have found that bondoing the entire helmet is really worth it? In previous videos you'd use it only for more major layer lines so I wasn't sure if maybe this is a new found method that you've found to work best. Thanks so much for these videos!
I've found that it shortens the overall amount of sanding on the helmet. Plus I used to go through 2-3 filler primer cans per helmet whereas I can do a helmet in about 1 tube of bondo and 1 can of filler primer

About how much filament do you go through per helmet, and per suit of armor? And will there be future files for commander pauldrons? Thanks!

I wish I could get my Ender 3 to work. I got it on Christmas day and it's been a very confusing on-and-off process is trying to level it and get good settings to print PETG helmets and whatnot.
Also I've used bondo on some EVA Foam projects without proper ventilation and no respirator IN MY BEDROOM. I'm pretty sure I got high off the fumes for like 2 weeks straight.

The respirator at the bottom actually disconnects at the teeth seam on the phase 2 helmets abd ARC trooper helmets.
The bondo matches the 333nd orange color pretty well, and it has all the random smudges and streaks.
Your a legand for doing this, Vaughn is my new fav CW character and you've captured his helmet completely

For a quick join, I found that using a 3d Printing pen along the inside seams is a great and fast way to bond parts!

Just a suggestion but maybe you should try using sand sponges. They are able to sand out round surfaces like a helmet more evenly

id reccomend getting acquainted with PLA before switching to other filaments because that will make things easier
