I had a 1996 T-Bird with the 4.6 V8--never had a problem except the plastic intake manifold developed a crack and caused the engine to start spewing coolant. Limped into an independent repair shop and they were able to replace. I couldn't believe the intake manifold would fail. Even though the car was out of warranty, I complained to Ford and they reimbursed me for the repair---must have been a common problem. I'm sure they made them out of plastic to save weight and reduce build cost, but that is a false economy when they don't last.

A real backbreaker. I never liked interference engines. Well that's one repair I will not be doing on my Town Car. I guess the exhaust manifold does not come off with the head on engine. Got to love the engineers for making it so difficult. But that is what they are paid for.I would like to have one of them do this repair over and over. Good luck with the repair.
The exhaust manifold does come off but there isn't a lot of room to maneuver. The catalytic converter isn't supposed to come with it, i just forgot to remove it when i had the car up in the air. All in all, it's not a terrible job. Thanks for watching.

Grr! Pull the engine and swap it with another from JY. Cost about $400. Done.

My back was screaming so badly when you were bending over, yanking on that head/cat combo out that my back surgeon and my chiropractor both emailed me to see if I was ok!

I would expect the parts themselves weren't badly priced but the shipping was almost as much money. That's what I'm finding these days. My local parts store are able to compete now because of shipping from the US to here is nuts.

Thought coolant passage on intake was plastic, guess it changed in later years. They used to pee coolant into back of alternator.
There are several different model over the years apparently.
Great prognosis. A few hammer dents on the pistons shouldn’t matter as long as the ring glands aren’t damaged. Expect to see this one fired up shortly after your Rock Auto parcel arrives.
I should have the parts on Friday so we'll see where the weekend takes us!

@@OldeCarrGuy if you break your arm, they don’t put you in a full body cast. I’ve taken some fairly high mileage engines and done exactly what you’re doing to that head and they run every day, sometimes hard and they just soldier on.
that glittery stuff looks like the stuff poured into the cooling system to repair head gasket/radiator leaks

@@OldeCarrGuy will stay tuned. looking forward to it. reminds of when l rebuilt a 66 corvair corsa (4 carbs)and the previous owner botched the rebuilt as the valves dropped. had to split the engine the block on rebuild with new parts and install a mild cam. what a bit%# ing job.

Yeah, stay away from those plastic intakes. They crack and cause overheating.

If I recall (after having done two in the past), Dorman intakes utilize individual rubber gaskets, so when you pulled it off, I could tell it wasn't OEM ... Dorman actually sells a rubber gasket kit for their intakes for about $40, if one cares to chance the intake for one more round of use. :)

Same here. Same year, make, model. The coils burned up. $500 down the tube. Salvage yard come got it, $200 scrap. I did not want to get into this one.

It's the logo for DORMAN. They're intake manifolds aren't up to standard.

I appreciate the suggestion, but were going cheap cheap cheap on this one. It'll be done right but for much less than an engine swap!
Bent valves, damaged pistons, metal shavings in the cylinders, likely damage to the left side cylinder walls, high mileage engine. I personally wouldn't even consider going any farther with it. I don't know about Canada, but here in the U.S., Ford 4.6L 2 valves literally grow on trees. They're everywhere. And they're cheap. If you're doing this to produce UA-cam content that's one thing, But if it were my car, I'd just stick another engine in there. From my experience that engine will probably never be reliable, and will continue to cause problems. If they have never been apart, and were properly maintained, those are 300,000+ mile engines. It is fairly common for the heads to be warped on these engines if they have been removed and reinstalled. I have no idea why they made the intake manifolds out of plastic, other than to cut cost. They actually hold up better than you might think if the engine has never overheated, but just like the heads, they can be easily damaged if removed and reinstalled. That's why I would look for an engine that has never been apart.
Hey Gerald. I appreciate your input whole heartedly. The purpose of this impulse purchase was absolutely content driven. To address your concerns, upon further inspection, there is metal shavings rather it seems to be material from that cat i punched out that was sucked into the combustion chamber and the damage to the pistons is quite minor. I am confident that the bottom end has been rebuilt due to the .050 stamped on the pistons and the evidence of crosshatching on the cylinder walls. Because I bought it cheap, I really don't have much to lose by pushing forward. Even though I have a perfectly good 4.6 lying around I'm willing to go as far as I can on the cheap without having to pull 2 motors. I hope that clears up my intentions.

@@OldeCarrGuy I had to replace the cheap plastic Ford ones because they failed between the head and the aluminum crossover but used the Ford racing one instead of the Dorman because they're identical to the original and have the threaded inserts for the coils and throttle body. The one on the green 03 Grand Marquis has been on there for over 100k miles and almost 10 years without issue one.

Didn't Ford use Plastic on their Thermostat housing until 2002 ? My 2000 Crown Vic had plastic my 2002 has aluminum. Or did aftermarket companies do it before Ford?
This being an aftermarket intake, I'm not sure what it came with originally. Both my 03 and 04 MGM's have OEM plastic intakes.
@@OldeCarrGuy before 2002 they had plastic thermostat housing on the plastic intake that would leak or crack from heat expansion. Went through 2 of them on my 2000 but they fixed the issue starting in 2002.
They make an all aluminum intake that bolts right on but it is only legal for Mustangs with the 4.6 here in California because of Smog B.S. which makes zero sense.

Where did this car come from? Canada or U.S.? Is it possible that the engine was destroyed intentionally during the "Cash for Clunkers" program in the U.S. (keeping the car manufacturers in business during the recession)? Car dealers were often using sodium silicate back then to destroy engines (not sure what that looks like once its in the engine). This car would have been 12 years old back then. If it had high miles, the owner might have turned it in to get the cash.
It's a canadian car. I'm guessing it sucked in some catalytic converter material after I hollowed one out.
When they rebuilt this engine,what did they change? These engines go 500k miles if you change oil and filter and flush the cooling system every 18 to 24 months. I don't think who ever did the rebuild did a legit rebuild. He sure didn't put in rings and mains I would guess. He probably did some type of repair and called it a rebuild.

Sadly soon all combustion cars including classics will be banned from public streets in entire EU and Scandinavia :-(
In Germany the Green Peoples Party gave order to shorten fuel supply from 2025 on by reducing all conventional fuel stations to only one state operated central gas station per city or county. Now they want to slow down all the gas station pumps from 20 litre per minute to 2 litre per minute...From 2027 on in the EU certain car spare parts will be banned too....as exhaust systems, turbo chargers and even some engine and gearbox oils...California and New York will do the same from 2027 on.... So no investments should be done in oil burning cars any longer....They even created a new kind of crime here, called emissions and smoke crime (Bundesabgasbespassungsverbotsverordnung)!!
