last diff rebuild on a ram 1500 had to use a chimney brush on a drill in the axle tubes with diesel it was so gummed up from all the chinesium soft bearings they use in OEM

As one who will probably never rebuild a Ford axle, I am confident i now know enough to be dangerous. Watching you humph that axle reminded me of my younger days putting in a transmission with the 4-yo pumping the jack. Don't envy you a bit. Way to persevere!
Yep you need to get a new one. Cover it in mud and claim its been sitting in a swamp for 30 years. Then wash it off and claim you restored it. That's the you tube way ; )

This goes back decades with Ford trucks. I made the mistake of buying a rear-end out of an 86 service truck to put in my 85 F350. Wouldn't fit at all. Luckily the wrecking yard I bought it from had a 90 F350 dually and he swapped the them out for me.
Cool my dad has had a few triumph motorcycles since I was little a 66 t something and a 66 Bonneville, and a 67 Bonneville they were cool bikes and definitely have a unique sound!!! , and i have seen a few of those 10.25 Ford sterling rear axle assembly setups, since a few of my buddies have owned the super duty trucks, and my brother in law had a 2004 f250 6.8litre v10 4x4 super cab short bed xl, and my cousin had the almost same truck but a xlt,2002and a few second gen dodge trucks my buddies have owned,a 89 dodge w350 Cummins diesel getrag 5spd manual shift transmission 4x4 regular cab long bed power ram, and my momma's 96 Ford f250 7.5 460bbf aode, and a 10.25 ford sterling rear truck was originally a 7.3 powerstroke dealership swapped, the cab and chassis, Chevy and ford trucks the rear frame is more narrow
Been there Steve. This is when you wish you didn't have the knowledge, talent and tools to do the job and just let 'the man' fix it. So what if he wants a bunch of pictures of Uncle Franklin.
Good job on fixing that. You have what is known as a Narrow frame version, or cab&Chassis. They have narrower frame rails than a regular pickup as you just found out. Easy way to tell, is the cab/chassis version has the fuel tank behind the rear axle. The pickups have the mid-ship fuel tank.
Cut the perches off the CC axle and weld them to the inside of the existing perches. Might need the shock mount moved Just need a few tack welds so you don't bend the tube
Man.......I've been there.....if it weren't for bad luck, I'd have no luck at all. Or.... Murphy's Law.......now I say.....better lucky than good!!!!!!
