  • A quick guide to show the tools and techniques used to remove the output shaft cup that commonly wears on both the 2.4 and 2.2 defender pumas.

    On the LT230 transfer box there was the early problem that the splined connection to the gearbox output shaft was unlubricated leading to premature failure of the splines. This was solved by the simple expedient of drilling holes in the splined sleeve so gear oil could penetrate (this was just splash oil from the transfer box but it was sufficient).
    From what I see here it seems as if LR are repeating earlier mistakes.

      Yes i agree. They are fine when they are greased but somewhere down the line they must have forgot. I am sure the later pumas LR started to grease them from the factory due to the amount of warranty claims for the output shaft.

      @@lifes.projects I am surprised that an initial greasing does the job. I would have thought that continuous lubrication was needed.
      I try to take a balanced view about the poor LR reputation for reliability and indeed it's often the action of the owners which causes the problems. However in this case LR seem to have made a major error by re-introducing an earlier desgn flaw.

    Just pulled my gearbox yesterday and pulled the transfer box off. My shaft has a lot of wobble, so should be easy to pull out of the cup, I'll do a video.

      Good stuff. It may have alot of wobble with it been dry. If its in good condition you could grease it up and put it back but in my opinion if youve got it out replace it with a new one and grease thoroughly then you know its done right and wont cause problems in the future.

    Yes Tom , it is insanely annoying . I couldn’t believe the poor condition of the splines after just 30K , especially when I travel light and don’t tow anything. It makes me wonder how well the mechanic greased it. Anyway , that will always be a mystery and hopefully the latest Ashcroft unit ( which I fitted myself) will see me out . Goodluck with yours . It should last a lot longer , since you’ve greased it all yourself and know that it’s been done properly .

    What are the symptoms of having a worn output shaft? I'm guessing once it's worn it would be easier to get the shaft out of the hub? Then you still need to get the bloody hub off the back of the box?

      The symptons are lash in the gearbox when getting your clutch bite, if you put it in reverse slowly get your clutch to bite and feel for a little jolt when taking up drive.
      It can be difficult to diagnose if your rear half shafts are worn as you also get movement from those. If they are worn listen for the knock from the transfer box area rather than the back axle

    Good’ay Tom , did you consider the latest upgrade from Ashcrofts ?
    I am currently on my 4th output shaft which really demonstrates the poor design of this component and is a sore point with me .
    The 1st rusty unit was replaced at 128K , the 2nd greased unit only lasted 30K ( it became rusty and pitted) and was replaced with the early “blue “ Ashcroft unit . I thought this would be the ONE , but an oil leak developed from that area , so when the Transfer Box was removed for some new bearings etc , Dave Ashcroft recommended that I upgrade again to the last east “red” version . This appears to have solved all the issues and I am reasonably confident that this will be my last one !

      4th! Wow thats insane! I didnt really look at Ashcrofts in all honesty. Ive heard good reports about them but i got mine on a deal with the Clutch Kit (both upgraded parts). Both have great reviews so i went with the deal option. I changed all the gaskets too while it was in bits to hopefully avoid the oil leaks too. Cant believe your greased unit only lasted 30k! Do you do some heavy towing or do you reckon you had some bad luck with the parts? Yes hopefully now you have the latest shaft installed you can forget about it now 🤣

    Wow.... not a big improvement from the LT77 then, they used to go at 100k +
