  • Bought this exhaust slip on off Amazon and was able to fit it onto the existing exhaust pipe. Came out super sick and sounds great. If you are looking to do something similar be prepared to weld! The new exhaust saved about 15 pounds. The old canister was super heavy and quiet.
Also excited to see the bike running again! It took a few tries but it works! I rigged up a bottle of gasoline so i didn't have to refill the tank and it worked great. Hearing the bike run for the first time has me pumped to finish the build - getting super close!

My 2 cents: Engine First: 1) valve-clearance adjustment, 2) intake and exhaust mods, 3) RE-JETTING!! for the mods(this is the point where most projects die!) After you are satisfied with the tune, you can go full-bore on the Café look, knowing that when you put it all back together it will run great.
Be advised, the exhaust header bolts are a known weak spot on these bikes; if that's the only support for the exhaust system, vibration will take it's toll. The bolts tend to break-off in the head:(
Using the stock swing-arm, the fattest rear tire you can use is a 140. I've heard that a Bandit 600 swing-arm/wheel will bolt right up and allows a 160, so that might be a good investment.
The R6 rear shock mod is perhaps the best bolt-on for the GS; better than anything available on the aftermarket--and cheap too!
ps. that must be a really light can. I have my 2005 exhaust on the shelf--it weighs ~17lbs I have an 89" exhaust on my bike--weighs ~11-12lbs ;)

funny story i had a bolt break off in the head when removing the og exhaust. not fun at all. I have all new bolts now obviously but yeah its pretty sturdy without support and super light. deff agree with your 2 cents i would have handled this project much different in order of doing things, but it was my first real bike build so deff learned a lot

The GS500s really appreciate a larger can, they resonate better with the deeper tone from a say 380-450mm can and the lack of baffling in that small one will also mean losses in your mid range power.

That will be one awesome bike!

What a great build. Hope it doesn't pop too much for you that it's annoying. Don't forget to hit that with some paint!

Aye thank you! Painting it in next episode. Thinking of doing a 2 tone design with engine paint colors. Any suggestions?

The air filters are 53mm for after market or if you just search up gs500 air filter online it should be an easy find for stock airbox
