Absurd headlight design in Project Opel GT 1971 #30
One of the coolest pop-up headlights in automotive history did not come without any downsides. Key words are rust / prone. Some improvements could and should be done, but still this complex structure with rubber sealed panels are (and will be in the future) places to go through thoroughly during spring and autumn maintenance.

Almost 100 hours spent to this roof venting. Hopefully it will work as it should and this beautiful, yet prone to rust, vent grill will last another 50 years. Needles to say, I would say that during this month I have created a love/hate relationship to this panel. The inner beam with vent channels will be welded in when I receive the weld-thru glue.

This episode was difficult to labor. The roof venting panel is so complicated to fabricate, and surprisingly enough, found yet another bad fix from the past. This episode is about fabricating the panel, and next episode should include the welding. This one might need some assistance from experts, and maybe a new TIG welding machine.

The Opel GT has a unique boot. No lid, peculiar water and air routing, etc. Some say that rear end is the worst rust trap in Opel GT.

Floor panels done, and some other fixes to the floor. I don't like the tubular jack supports, so got rid of them. I need to design and make more sleek jack supports that are strong, but are not visible. Also I got rid of the all cabin floor draining holes. I have never ever seen anyone using them to get rid of the water from the cabin. They just create entrance for the water and dirt to get in....

    Back in the days I made simple tools for the headlamp housing (Box) stuff. The tool was good for 20 more sets. Btw, mount the headlamp mechnism and headlamp buckets before the final fitting job.,

    I beat the rust by making molds, and making the whole assembly out of fiberglass. A lot lighter too.

    EVERY TIME I see a new episode I am blown away. I am also convinced you are into frustration and pain. To get everything replaced-replicated so well must involve redo redo redo and plenty of cuts and abrasions as you do it.

    Another example of a very dedicated, very skilled metal worker which is using his time correcting the many design flaws from the Opel design bureau. The Opel design bureau would better design small swimming pools or puddels for frogs. Besides: remind it is based on a Kadett B chassis derivate and has the same dangerous road behavior.

      Thank you. Yes, that is my aim. The design is such a beautiful, but some of the structural solutions are not up to the standards. I occasionally sacrify the originality for this reason...
