Fixing Rust, Filling Holes, & Painting my 2006 Ford Focus Wagon

  • It's DIY day here at the TestDrive Garage. It's time to do something with the 2006 Ford Focus SE ZXW I bought a while ago to make it look a little less awful.

    Bondo, the final frontier. These are the voyages of the rust-ship Ford Focus. Yes, it's time to get things cleaned up on my 2006 Ford Focus station wagon. If you've been following the saga of this car you'll know I bought it a while ago to replace the 1997 Chrysler Intrepid I had for all of 11 minutes. The shop I bought it from thought they were doing me a favour by spraying some black tar all over the car to help prevent rust, but we here at TestDrive know that rust will only get worse unless you fight back.
    I'm going to grind out some of the rust along the fenders and rocker panels on this car. This is in no way a tutorial video on how you should properly remove the rust off a car, nor should you use any of my painting techniques as I'm sure I'd be getting an OHSA violation for what I did. I show you what I did in order to make the exterior of this Focus wagon look a little better with a wire wheel attachment for my drill, some sand paper, and a Bondo kit for the more creative holes this car has created.
    I also go over how you should get the specific paint for your own car if you do plan on repainting sections of it, as specific shops can get the exact paint colour for your car based on the VIN and paint code. I show the steps I take for removing the rust, preparing the metal work, Bondo-ing the holes, and ultimately painting the exterior of this car.

    As I mentioned in the start, I haven’t done this type of work in about 14 years or so, I originally wanted to do this sort of repair work to my dad’s 1987 Honda Civic wagon but the car broke before I got the chance to do it, so this sorta feels like me getting that chance.
    I also know I didn’t quite do everything I should have to do this right but it’s my first time, and as you can see I’m on my own for this kind of work so there’s no one in real time giving me advice. I’m still happy with the way this turned out, it looks way better than it did before even if it’s just putting lipstick on a turd 😂

    That's classic early 2000's focus. Rusted like hell. It should be welded but that would exceed the price of the car multiple times

      Agreed, there’s no value in this to go for new metal, but ideally that’s what you’d want to do with rust this bad.

    You grind out up to the bare metal and you didn't use primer ?

      I do say not to follow this advice, this car isn’t going to last long enough for the paint job to re-rust, but you’re right primer is definitely required if you’re doing this properly.

      Glad to hear it! I was planning to do a tear-down of the engine but I realize I don't have any replacement parts for it right now. I might work on getting the headliner out to fix it.

      So am I! Now that I know it can stop properly with new brakes and the rust is a little better I'm planning to get something filmed on it soon. Slowly things are coming together on this car!

      The colour has definitely grown on me. I saw a MK1.5 Focus hatch in blue today, looked gorgeous.

    Looks much better. I hope you took the sides and under wheel arch plastics off and cleaned under them first. That is the source of the rust!

    Nile, it looks like you matched your spray paint colour very well to the factory colour. Where did you source your paint? Is this something you can pick up at the local Canadian Tire? Online, there seems to be a lot of US based aftermarket car paint suppliers who purport to provide a factory match. However, they do not always ship to Canada or the shipping charge is rather surprisingly expensive, especially for a project like this where the goal is to keep a low budget.

      I wouldn't recommend getting an off-the-shelf spray can if you want a factory match, however interestingly Ford's gold colour they used on the trim for Eddie Bauer edition cars is Harvest Gold, which you can get in a can at Canadian Tire for about $17.00. I bought mine from NAPA Auto Parts here in Acton Vale, they'll colour match it to the VIN of your car and the colour was incredibly accurate. Auto parts stores should be able to do it, plus there might be some speciality shops out there. I went to a Pool store in Hamilton, Ontario to get paint years ago.

    Love the Star Trek reference. Can you fix my sad 2011 Focus? Haha instead of fixing the rocker panels, is it possible to replace them?

      Thanks! It might not be possible to replace the rocker panels, but if they’re bad enough it might be easier to weld new metal onto it to patch any major rust damage.

      I've got a 10 and my panels are in rough shape too. I see tons of these on the road and nearly all of them have rusted out rocker panels.

      I was looking at the footage, especially the second day of filming and I thought I didn’t look as awful as usual. I haven’t been good either, I need to get serious about it and really work on it.
