This is a lot late, but perhaps I can address some of the questions posed by many of you. The material I used for my kit was sheet PVC, more durable, more spendy, but essentially the same crafting process. The general thickness for most Mando armor is between 6mm and 8mm, but you can use anything between, or thicker... It's your gear! Many professional sign shops either carry scraps of Sintra, or can get you in touch with a supplier. Depending on how carried away you wish to get with your gear, you may need a full sheet of Sintra, they come in 4x8 sheets... Or you may need less. It will depend on your individual setup. Many soft parts can be purchased at second hand shops. The flightsuit is surplus military, but workman's coveralls work too... just get creative. There are also online venders who can custom craft some soft parts, such as the vest. My plates are attached via magnets and Velcro, the mating magnets for each plate is sewn into the backside of my vest with small patches of fabric. Female chest plates are tricky, and to my best knowledge, no official templates exist. However, with a bit of modification to the standard chest plate design, female plates can be achieved. Wish I had a better answer, sorry. Yes, Sintra can be moulded with a heat gun, no it does not produce deadly fumes simply by warming it... I've made gobs of Sintra items, still alive. Probably will if you burn it though. If you're really worried about it, wear a respirator. Helmets are either scratch built, or purchased via online venders. Templates for all armor can be found on the Mandalorian Mercs webpage, as well as a wealth of advice on fabrication. I hope this lengthy post has helped to answer some of the more common questions. I just used an old plastic office garbage can for the material. Cut out my armor and then shaped with a heat gun. Worked incredibly well for me 20 years ago.
you said you used a tougher material for your personal armor, mind me asking what it is? when you knocked on it it sounded a lot thicker and sturdier than regular sintra does

I wanted to ask what speeds you use on the Dremel for the cutting with the saw and for the sanding of the edges? I am seeing pros and cons of higher and lower speeds.
Hmm interestring thats the Material i used for my Armor as well, i get my sheets from the home improvement market and it is easy to cut with a Cardboard Knife, i bought some of them but in the end i am mostly done with the Blasters and the armor and didnt even need to break of a bit of the blade as it still works just fine. Why i chose to buil a Mandalorian Armor was because it can be easily modified and doesnt always have to look the same way, but what i would like to know is if u can as well make a Helmet with this Material
Well what I would do since I am a pro at making these and I am only twelve but what I do is put one of those thin super magnets and glue them on each part and conect them they might move a bit but they won't that much

+Martin Blass Depends on what plates you're doing. Most use 3mm. For my chest and shoulder bells, I use 6mm to give it the thickness that armor plates have. It takes a little bit longer to heat up, but its worth it. I also use a heatgun and a bucket of water for cooling instead of an oven.
For now I have bought a number of things to make my cosplay, I plan to paint it to make it even better, maybe futher down the line I can make my own. I'm really bad at this sort of thing though XD

+Dr.Eclipse ABS plastic will be much harder to work with if you are not an experienced crafter. Foam flooring works very well and is the second best option behind Sintra.

You guys ever consider using craft foam? You can get it pretty thick, and its considerably cheaper and easier to work with. Then just mod podge it to death and done. Its waterproof and everything.
in theory maybe, but for mandalorian armor you want the armor to be thin, and with thin foam when you move the foam bends and doesnt look like armor it just looks soft and mushy. plus you have to deal with sealing the foam and then sanding the bottom where you want to glue velcro ect, plus plasti dip spraying and modge podge ect. sinta you just cut and sand, heat it up, bend it, foam with eventually lose its bend but sinta wont, prime and paint it and your done. looks sounds and feels like armor. foam is better for big metal looking armors like viking helmets and warcraft looking giant chest plates. foam is better for some things thats for sure. not making a master chief suit out of sintas lol
michael griffin if you seal it right it won't bend. I just made the steel armor from Skyrim for DragonCon, and its not a giant bulky armor. Keep in mind, its 3mm craft foam, not EVA. So no sanding required for Velcro. Also its mega absorbant, so 3 to 5 layers of modpodge and it Won't bend. Besides, in mando armor you're not exactly doing crunches, so its not like the armor is in much of a position to bend anyway. It just looks like it'd be a much quicker process, being that mando armor is such a simple design.
Oh i just know eva, so thats what i was thinking wouldnt be good for it. I made sintra mando armor and i like the plastic feel of it, but ill look into craft foam i just assumed it would bent a bit like eva. Either way both processes are pretty simple so i guess its down to preference. I just always thought that the way sintas feels is how the mando material would feel so it seems more legit. But hey if you got a cool looking outfit it doesnt matter what its made of really.

+Chocolatesniper107 Thats what I do. After I shape it over my clothes and then submerge it in a bucket of water so it holds its shape. Some of the plates can be hard to shape properly without assistance, so having a second set of hands can be a godsend.
+Unidentified White Male You can find tons of unfinished ones on eBay for around $100 if you don't mind putting in the work to finish it yourself. A finished one is going to run you a significant amount more.
You can do a few things for an under suit The most popular is a flight suit Dickies pants and shirts or I've heard some use a jump suit it's mostly up to you, just be comfortable in it and make sure for the chest pieces you use a 'flak vest'

Same here in Czech republic. I am so fucking jealous on Americans bcs they got EVERYTHING in States. I have to research what is Sintra and what plastic is similar to it, availabillity in my country, then if company can sell it to me only in 2x2m size or i have to buy a whole truck of that material and it took days... In America i just have to sit on my big Dodge, ride to Wallmart and place it in shopping cart. But in the end it doesnt even matter... I already building that armor and im proud on myself.

I'm making mine out of EVA foam and was told in the Star Wars cosplay community that was really frowned upon ??? a member said EVA foam isn't as authentic looking as to fiber glass ? does it really matter ?
If you're talented enough you can make EVA foam look just as good, if not better than sintra. There's no reason EVA foam, or any other foam, should be frowned upon. You might not be able to make it into their good ol' boys club, but your armor will still look great and that's all that matters when it comes to cosplay.
Unfortunately EVA foam isn't allowed to be used for "Official" armor, but you don't have to aspire to be a member of the MCC just to wear the armor. if it's just con stuff, I say go for it!
Exactly. There are no rules that say you have to be a part of any costuming club. It isn't about rules and regulations, its about dressing up and having a good time.

Local sign shops may have some scrap pieces that they will let go for little or no cost, o if you are doing a budget build that may be the best way to save on production costs.

While it is all basically the same, you are right to wonder of the quality as it may differ from one to another.. Moral of the story is this: Maybe your best bet as a first-timer is to visit a local shop in your area to inspect the product beforehand.

sintra doesn't cure, so if you mess up while forming, you can just blast it again until its right.

If you visit the Mandalorian Mercs website they have templates for cutting and all of the parts are labeled
If you use aluminum for the helmet then good luck but all you need to do with armor is cut it and bend it with something

How much for you to make my custom armor?
I'm making mine out of EVA foam and was told in the Star Wars cosplay community that was really frowned upon ??? a member said EVA foam isn't as authentic looking as to fiber glass ? does it really matter ?
If you're talented enough you can make EVA foam look just as good, if not better than sintra. There's no reason EVA foam, or any other foam, should be frowned upon. You might not be able to make it into their good ol' boys club, but your armor will still look great and that's all that matters when it comes to cosplay.
Unfortunately EVA foam isn't allowed to be used for "Official" armor, but you don't have to aspire to be a member of the MCC just to wear the armor. if it's just con stuff, I say go for it!
Exactly. There are no rules that say you have to be a part of any costuming club. It isn't about rules and regulations, its about dressing up and having a good time.
Jonah Payne but ya, if you wanna join the mandalorian mercs, you need to use that material, my question is, where do you buy it, can find that shit anywhere and I have 4 different brands of hardware and arts/crafts stores in a twenty minute radius of my home, so where do I buy this stuff?

+DR.DORK75 You can check with your local plastics dealer or sign shops but the easiest way to obtain it is to just order it from Amazon.com and have it shipped to your home. Local sign shops may have some scrap pieces that they will let go for little or no cost, o if you are doing a budget build that may be the best way to save on production costs.

+DR.DORK75 Not that particular brand but if you search, you'll find lots of different brands. While it is all basically the same, you are right to wonder of the quality as it may differ from one to another.. Moral of the story is this: Maybe your best bet as a first-timer is to visit a local shop in your area to inspect the product beforehand.

HD5830Gamer There are a few members who have metal armor. Just remember, you're adding a lot of weight which can become rather uncomfortable if you spend the whole day trooping.
