Use zip ties to hold all your gears together my dude. You'll be able to pull them all out as one big unit. Also, you're doing a good job for a first timer. Just remember to take your time and it will be easier on you and the motor.
I would advise you to install a new oil pump, if this is not already planned. The old oil pump definitely ate some metal fragments and should be replaced. Maybe a bad oil pump is the actual reason this engine blew up.
Look into how to align your shift drum indexer when you have the case back together . It's a nightmare finding out first gear is now 3rd when your bikes all back together.
Those are not actually Philips screws, they are JIS (Japanese Industrial Standard) if you get a JIS screwdriver it's a lot easier to get them out without stripping since it actually fits correctly.
Nice. I'm just wrapping up a bottom end rebuild on my suzuki. the impact screwdriver was def worth its weight in gold. By the way, if you haven't gotten around to the bearings/crank install yet my advice would be to just go with a heat gun like you get at home depot or harbor freight for 20$. Don't fuck around with ice or ovens or any of that shit like you see other people doing on youtube. A heat gun on high for like 5 min on the case where the main bearings sit and those puppies will pop right in.
Tip from an old aircraft tech. Had to take out thousands of seized and stripped fasteners. A dab of coarse valve lapping/grinding paste gives a screwdriver bit, socket or an allen wrench just enough bite to get it loose. Sometimes if you tighten it a little bit before you loosen. Sounds strange, but it works

put a metal pipe on the end of your ratchet in order to give you a longer lever arm to pull on when trying to break bolts, or buy a breaker bar. Also deep sockets help for some of those crankcase bolts.

that little metal piece sticking out at the top of the crank shaft at 15:38 is a woodruff key and im pretty sure that can just fall out, careful you dont lose it
Protip for the trans!!! When you go to take it out, (with the engine oriented on its side) take plenty of pictures of the shift drum, counter shaft, and shift forks, then take the shift drum out first, then put zip ties right next to the gears on the shafts, then turn the engine right side up and slide it out as one unit and put zip ties on the other side of the shaft next to the gears and you can keep the entire entire unit in 3 or 4 big pieces instead of having gears and shaft and forks everywhere

hell yeah my guy make sure you get a bunch of cans of like brake clean or some car cleaner too spray and clean allyour parts from the little bits of metal that gonna be all over in there form that bearing going bad
i believe that when youre using an impact driver, you want to do hard and direct hits instead of a bunch of decent hits back to back. put the bit into the head of the screw then, while applying pressure counter-clockwise, hit it one GOOD time with the hammer. im sure you could just hit it a bunch of time back to back but based on my experience id say that you should hit it one time really hard. and if that doesnt loosen the bolt then just keep hitting it really hard one hit at a time. i hope i explained myself correctly lol.
This video shows the value of three things. 1). Have enough time for the job. 2) have patience to catalog each step. Bag all parts. Etc. 3). Have the right tools, or get them.
Hey Baker-x- also try using Japanese slotted and Phillips screwdrivers. They sell them on Amazon. Those Japanese screwdrivers fit those OEM screws without stripping them. I just hope you read this before you strip them.
Good content as always bxd, little tip if you need more leverage on a ratchet, get a ring ended spanner and hook it over the end of the ratchet, then you can pull the spanner potentially doubling your leverage- more leverage easier it will be to undo 👍

Something to consider. Make sure those crank case bolts are not torque to yield. If they are and you reuse them when you torque them back there is a really good chance they will snap. Also impact drivers are the shit, also hammer drills work great too. Also the single best tool in my garage is my electric ratchet. I would also suggest investing in a 3/8 electric impact. I use mine all the time to get bolts loose. I don't really use it to tighten anything, but it saves your knuckles breaking bolts loose. Congratulations on the case split. Love the content.
Impacts are badass in any motor project 😎 I would definitely use a PZ3 impact bit in impact, that way it's a tight fit and wont damage screws. There black in colour around $10 for pack of 6. Also is that a orange tree growing in start video next to bikes. That's fucking so baddass, in UK weather never gets that hot. You have a beautiful place to live. Just a pity your council dont resterate the area. Stay safe and cant wait to see the rebuild.

Should have numbered each case bolt and it's hole with a Sharpie, for no confusion to reassemble. You should also hunt down a magnetic oil drain plug. ACE hardware usually has a good selection of oddball drain plugs.
use a metal or a dead blow hammer, the shock helps a lot and that mallet probably is probably way too soft, use them impact tools all the time for splitting 2t cases on vintage mopeds, engines come stock held together with fucking flathead screws
The gears aren’t as scary as you think. I was terrified to rebuild the transmission in my Toyota pickup, but once I got going I found it to be pretty simple

Did you see the other video when he shows you the play in the con rod bearing and all the metal shavings in the bottom of the engine? And its a carbureted dirtbike, it doesn't even have an "ECU", it has a CDI box.
Those impact drivers work easier when using a bigger hammer. The heavier impact from the hammer gives it a better bite and works the ratcheting function with more force. You just gotta make sure you hit it square, don't smash your booger hookers.

Get a JIS screwdriver if you don't have one, those screws on Japanese bikes are JIS not Philips, they look similar but they are different. A lot of people don't know this.
@@bakerXderek I would just leave it alone as it is. Just spray them down with carb/brake cleaner while spinning them and dump oil all around when you go to reassemble. They are actually really simple, what's complicated about them is all the spacers, clips and washers/thrust bearings that are on them. Just don't take the gears and shafts apart and you're good.
Now that you know the abuse engines endure I would advise changing the oil every 500 miles instead of 2000 miles. Single cylinder engines are more matience. Oil is cheap engines are not.

Replace the pump and all the major bearings. You really don’t want to split the case again. Are there any seals that you can replace too?

Replace all O rings and seals... no forgiveness will be granted by old rubber. Switch all Phillips head screws to hex key. Good job for a cherry.

FYI You can use your imact with a socket too if you take off the bit that holds the screw bits

buy a breaker bar, leverage is your friend when it comes to getting off torqued nuts and bolts.

Wouldn't do that with the countersunk flat-head screws, and those seem to be the only ones that got damaged.

It's not an MX bike. A DR200 is a dual sport, low-stress engine. The maintenance intervals are far longer than that.

I've always changed my oil every 1000 miles, on the sport bikes even every 2-3K with my full synthetic just to keep it clean.
