You can use a router to make the groove and you can use a foam knife to cut the foam. The foam knife uses an electric current. I do not transport my miniatures but there are so many in the game this makes a great storage solution.
Very cool again! Question: with figures on both sides, do you ever have problems during transport of figures shifting, so that when you open up the crate some fall out? I guess the one drawback I see is that you need to open these standing up. (which of course is also a bonus, as it is an instant figure display case!). If someone wanted to make a one-sided case, It probably wouldn't be too hard...use the same techniques for one side, and for the lid you could use a slightly thicker panel of wood (say 1/2 inch?). It would make it heavier, but latchable. Very cool!
