  • If you have trouble with your pop-up camper roof lift system, this video may take some of the panic out of trouble shooting. I was pretty shocked at how cheaply some of the parts in a pop up camper are made to make it light. Overall, the lift system was simple and pretty well made. I just wish the pulleys that they used were well made too!. Grab some tall 2x4's to hold up the roof and In this video I'll show you how to remove and repair a damaged pulley in a pop up lift system.

    Blows my mind how manufacturers will choose a couple bucks over quality. Imagine how many campers have been scrapped because of the lift system having sub-par parts installed and owners not wanting the headache of fixing it

    Thanks for showing all the detail / step by step. I have been overwhelmed a bit about tearing into the lift system - ours "works" but it needs improvement. Going to try to tackle it in a couple weeks when the weather breaks. much to rebuild on our model so I figure I would start by fixing the lift system.

      Did you happen to ever run across notes or schematics for the electric ? I have ripped about everything out a couple years ago but didn't get it put back before winter hit... it's now a couple years later and I have a bit of a mess to work with :) lol

    You should re-do the electrical splice in a box with a cover. It’s a fire hazard. If your not comfortable doing it yourself, your friendly local electrician might do it for beer or two.

    This little "issue" with the pulley system really made me worry each time we went camping. There are a host of things you worry about when trailering a camper and traveling to other states, but I prepared for most of them: Spare tires, tools, jacks, boards, replacement items. Having this fixed really makes camping a whole lot more enjoyable. I will be adding "Bearing Buddies" to the axles this week in another effort to avoid being that guy at the side of the road looking defeated.

    I am glad I found this video, I almost bought a new corner track. Thanks to you the light went on and I just need to replace the plastic pulley like you did. (Thanks for not editing out the fight to get the plastic out that was awesome.) Just made an appointment to have Pocono RV replace the cables and upgrade away from plastic. Wait, do you work for beer? lmao

    I had the same issue, I drilled out the rivet with the part in the camper. I made a pulley it if aluminum, which worked for awhile but eventually stuck and I snapped both cables.

    Wow, after all this time I always wondered why my rear lift cable had a double pulley for a single cable. Had no clue the cable had eaten thru the pulley.

    Nice DIY solution. My popup also has the goshen system an requires a LOT of force to crank. Makes me think that's the issue.

    I didnt know that track would come out so easily, I thought it was attached to the lift tubes. I think I'm going to pull mine out when I replace the pulley

      Yeah. Four screws. I had to use new ones because of some water damage but easy to remove and refit once you see how it moves. I used some silicon spray on the thin plastic pieces inside those tracks that allow the spring to move easily and slide. Good luck and thanks for watching. SJD

    You'll find it was actually a double sheave in that block to separate the "two" wire rope/cables running through that block and tackle point.. !

    Jersey Dad thanks for posting. We're having problems with our lift system as well. The back 2 of our arms are lifting higher than the front 2. I'm a novice so this idea of looking at the pulleys is a good step in the right direction for me. Was it a pain to pull up the flooring to get to the bracket & pulleys?

      Actually no. The pulleys we're accessed by removing cabinets and paneling. If you can identify which two cables handle the affected "low" side, sounds like you can adjust the cable screws. Where the cables meet crank, they are attached to eyebolts that can be adjusted.

    Thanks for sharing this. My palamino yearling has an issue that seems like this would be the culprit. My tubes are on the outside though, so not sure how that set up is.
    Did you do the other side while you were there doing that one?

      Only the one end got done because that’s where the rot was. Not looking forward to another. Be interested to see the “outside” setup and wondering if it’s going to be any easier.

      I'm sure you know by now but your system is different then his. Or at least I think, my palomino everything is under the camper. It's called goshen system or something like that.

    is it still holding up with the roller becuase my Fleetwood camper i need to Replace almost all the pullys just due to age, and i was woundering if the sliding door roller held up. or if it was to much pressure for the roller, because Fleet wood/ Camping world wants 20 bucks for 2 pully but found some on amazon for 2 bucks each.thanks john

      Still going strong. Seems to be cast metal pulley. The manufacturer used plastic pulleys, so i think it will last a long time.

    Hey man. Thanks for the good video. The same exact pulley on mine broke and I have gone nuts searching for a double wall pulley like the original so the cables dont touch each other. I cant find anything. I see you used just a regular single cable pulley. Do the cables rub and chaff at all or no?

      Thanks for the comment and good luck with your fix. The cables are going the same place and would travel the same distance every time they are used to raise the roof, so we had no issues with binding or raising the roof. The roof on mine was heavy and probably got heavier over time but this fix worked great. SJD

    How did you attach the pully back into the bracket? Did you bolt it or use a rivet? And were you worried at all about two cables running through that metal pully that only had 1 groove? I have to replace a broken corner pully on my jayco :(

      Hi. I used a bolt trough the pulley to both secure the pulley in the housing and to secure it to the floor. I’m not worried at all about the cable binding up because these pulley lift systems are designed to work in tandem. If one cable is moving, the other should be too. They move together through that pulley and it’s worked out great. And because it’s metal, not plastic, and it’s spins freely, both keep the tension required while still being able to move.     My jayco just had once post pop out of place and it appears the cable is broken somewhere. Curious if you propped up the shell while working on the cable/pulley repair?

      Yes we did. We used four 2x4x8 pieces of wood at each pole location. That will allow slack on the wires so that you can remove/replace. Once they are propped up, a half trim or one turn of the crank should loosen it enough but I wouldn’t loosen more than that - too loose and the wire comes off of the other pulleys.     Just bought one and 1 rear post needs help going down and it seems the pulley is also off. Could help you me by answering some of my concerns?1. do I need to raise the camper all the way?2. do I need to brace the 4 posts to work on the lift system?3. do I have to release the tension on the cables by turning the lever as if I'm closing it?4. any issues applying tension again after the repair.I thank you in advance for any help.

      Definitely prop up all four corners to release tension so you see where it’s hung up. Raise it all the way. DO NOT turn the lever. This can knock remaining correct wires out of their pulleys. I would have a few people ready to assist when you put tension back on the one you fix. Check the floor while you are in there for Roy, you have to pull things apart anyway.

      If you are talking about screwing the track for the spring into the sidewall, I shifted it downward and made new holes.

    Not sure if it's too late to comment on an old post but I was wondering how well running two cables over a single pulley works? I have a single pulley on hand for free for the same location as yours is with two cable passing through.

      Ah. Yes. Good eyesight! The “pulley” I removed was really just a silicon (or whatever 90’s plastic was popular at the time) guide. It was meant for the cables to run across them without a lot of drag but the previous owner dug the cables into the guide pretty good, ruining the “guiding” capabilities. The single metal pulley was more durable, and the doubling up doesn’t cause an issue because all of the cables move in unison. They do if it’s working right. Certainly a chance of an issue if they had to move independently, but hasn’t been a problem and at the time, a chance worth taking (hot temps and time crunch to get us back to camping). Hope that clarifies. Also, is your system inside the body of the camper or underneath (outside). Not related to your question but just an FYI/survey for me. Thanks for watching. SJD

      Very nice I have been looking for weeks for a video simulator to my pop up 96 Viking 1706 and I bought it with broken lifting cables in the two front cables and I noticed that it had bound up and I think that was why they broke but I didn’t know why they bound up and I now believe i know why because the plastic piece I thought was intentionally made for two cables because it looked as if one cable was made for each groove and now I know that isn’t the case and this could be my binding problem but now I have to consider doing this also to my pullies because I think they all have the double groove so thank you for such the informative video I really appreciate your advice and help this is my first pop up and I’m very uneducated on them and this may have just saved me from ruining my new set of cables I got to replace and I figured I may as well do all four cables while I was at it but I’m curious do you have any videos on changing the cables that I can see the proper way they go to give me some information about this before I go into this blind and I’m sorry for it being so long but I just wanted to explain my story and I am very green to pop ups and I am a single dad with a seven year old who I do everything with and I am so afraid of messing something up and the roof coming down on him so I just wanted to make sure I was clear as I can be i guess but thanks for the advice and if you have a cable repair video please send me a link I would greatly appreciate it thank you for your time and effort being a single dad I can’t really afford to pay someone else to do it being that they quoted me pretty much a grand to do it and that was the only place that would touch it out of the over ten places Icalled for a quote.     Did you run both cables on a single pulley or did you manage to fit two pulleys in that bracket?

      One pulley, two cables. The metal pulley cutout is more than enough to fit both.

    I KNOW THIS VIDEO IS ANCIENT BUT PLEASE HELP ME!
    How hard was this? I think my pulleys broke, the roof wont come up at all. Did you really remove cabinets and stuff? I have ONE DAY to fix it or we dont go on this huge family trip we have planned.
    How do i get the roof up without the crank? Just force it?!
    And how many pulleys/lift systems are there? Like one on each corner? Or two in the back?? How do i find where it is broke?
    I need to know if this is a lost cause. 😢❤

      Sorry to hear it. One day? Maybe not but you’ll need: four strong people, one at each corner. If possible, four 2x10 pieces of lumber to hold up the roof once it’s up. The wood will go from ground to roof so you can safely enter the camper.
      The roof cables are usually run from the crank to the corners of the camper where small pulleys in brackets are guiding the lines. So corners are key and will be behind the walls of the camper near the floor. So yes, you’ll have to figure out how to remove the paneling pieces that are used as “walls” to see where it’s either broken or kinked up.
      In our case the cables were stuck in the soft plastic in the pulley closest to the crank at the rear, but it could be at any of the corners (pulleys).
      Keep in mind that a lot of crank issues are caused by owner turning the crank the opposite way - which releases the tension on the lines that keep them where they are supposed to stay. So your lines could easily just be “off track” from the pulleys and stuck between a pulley and it’s bracket.
      Either way you’ll have to open things up to trace the lines to see where the problem is. Hope that helps and good luck.

      I recognize the pulley as a screen door roller. they all have bearings (plastic pulleys too) - but the metal ones seem to be fairly well made and durable.

    The link you gave up for the pulley is bigger then the one it’s on the pop up. Does that matter?

      Hey Keith. Thanks for watching and yes, it’s slightly bigger in thickness. The previous plastic pulley had two channels for two pulley cables and it was a bit thinner. The good news is that those two cables move at the same time every time- the roof goes up and all of the pulley cables move at the same time - so I had both cables move across the metal pulley instead. The benefits (last forever) outweighed any concerns I had and it worked out great. Hope that answers your question. Hope you subscribe. SJD

    All the money they want for popup tents, i would think they at least will use metal pulley; Hell NO .... cheap sheet metal with plastic pulleys. Unbelievable. That is how American auto industry went down the drain.

      Totally agree. We pay a ton of money for instead of building stuff that lasts it's built for profit. And to hell with the consumers. I own a Ford, BTW, and virtually every on-the- engine component has failed. (alternator, water pump, etc.). And I've had the transmission rebuilt. I actually have to replace the drivers side door handle again (third time).

      I used scrap 2x4’s I had laying around. I may have posted a pic in the video. I placed each under a corner and slightly lowered the roof to take the tension off of the pulleys. *Dont unwind more than you have to to get the tension off or wired will unseat from their pulleys*.
