      Kasmopaya this is just State of the Art Technology - just check out other companies - Tesla did not invent this module - suppliers do and they sold this idea millions of times already to any automotive company before Tesla has been founded

    Reminds me of many similar situations I had - whenever you try to streamline the process there is too many people happy with the old way, however stupid it might be. The last time it happened to me was just that passed Christmas. I work for Penney’s and they put in in the fitting rooms. We had this tag system for the customers and of course what people do is they loose the tags on a constant basis. The system was older than coal, so there was no way to get new tags anymore. I told them, give me few bob and I’ll 3D print them, as I worked the system out. Very easy coding. No. We won’t. Too costly.
    Ok, so I made the tags from cardboard. Fully working! Took me few days as I had no tools and customers to serve as well. We had full set for Christmas. No worries, right? Two days before the main manager throws them to the bin. These are not the right ones! Can’t use them!
    You have no idea how people were pissed seeing that half of the fitting rooms are empty and we can’t let them in because we have no stupid tags. But at least we had the right ones, eh?

    Love the videos. some tidbits about the “monster W module”... it’s efficacy comes from three things: the material which is Ultra high strength steel, its shape (the W), it’s angle and how it ties into the overall side structure. basically how it’s done in all cars but that’s one of the beefier side beams i’ve seen. some companies use tubular steel too but i’m guessing these wider platforms offer more coverage for more engagement with different types of incoming structures in an impact. plus you can put foam on the outside of them to help damp vibration and resonance from the door skin. probably more effective with a wide W vs a steel tube. (a secondary benefit) (speculation on that last one)

    Thank you Sandy Munro for what you are doing. I was unsure about TESLA being a good auto manufacturing company but you are showing that they are a competent auto maker warts and all! you show the good and the not so good and hopefully TESLA will listen to you for you have impeccable credentials in the eyes of MANY car people. I thought TESLA was a great software company with unbelievable futuristic goals and ideas that are good for this planet and now I know they are very good at making automobiles for the future!!!       @@MunroLive a BMW i8 would be pretty cool since it's mostly bonded carbon and aluminium square tube welds. But even videos like cheap cars built well, or cars that people didn't buy cause they thought it was crap but it was actually very well engineered, or even of the type how many designs of a door hinge exist...you know, nerdy stuff!

    I rarely comment, but it was interesting to see that you have a PMI (Positive Material Identification) gun. In my line of work, that instrument is invaluable.
    As for the topic, once upon a time, I used to be an auto mechanic, and it was so painful to deal with doors that had the window regulator heavily enclosed. The access holes sometimes had really sharp edges. One benefit I noticed, that module construction takes care of sealing the door trim panel from the elements. Normally, you have a thin plastic as a barrier, sometimes glued-in with putty glue that makes it almost impossible not to tear the said barrier whenever you need to access the window and/or lock mechanism. Kudos to those manufacturers that have implemented the modular approach.

    Hey Sandy, you're showing pictures of assembly the doors that day I already worked as a mechanic in an old school car repair service for 13 years! And back that time I always thought wtf why they using 100 of screws and clips on one tool and a assembly guide filling 15 shapes of paper with an incredibly wiring.
    But now they could make it a lot easier and of cause quieter. But wow, not really quieter as back those times. Just trying to make the fabrication cheaper without benefit the noise reduction.
    So thanks a hundred times for your work on keeping pointing on the bads!!!

    I have always liked subassemblies that can be built at dedicated workstations. Have not seen the car door module before but it makes a lot of sense for both assembly and component repair.

    Dear Mr Munro, that must have been so frustrating when a perfectly good idea was not implemented just because it was different. That reminds me of the “wise words” from the person that took my exit interview from a steel wire giant : “Our company has been in business so long, that each and every time you come up with some idea, you have to realize someone before had the very same idea, but it wasn’t implemented because it wasn’t really a good idea. And that’s why things are the way they are right now.” I’m thankful to that person because he made me realize I needed to start my own business.

    I love your vidoes. I’m not an engineer, but watching your vidoes is neat. I own a model 3. And it amazes me how it’s built. Vehicles in general, and how they mass produce them is just mind boggling to me. Oh, and in 1987 I was just 3 years old. lol

    I have been watching all your videos , great work, You are inspiring so many new generations, Really thanks for doing that, I believe that we need videos like yours, from people with your background, experience and nice way to produce them.
    An extra note: I have been working with new technology developments my whole life, submitted several patents and created many prototypes. I move to USA 20 years ago, and all my cars except my motorcycles, had been from Ford , maybe accidentally. About one year ago I saw an interesting "innovative position open" in Florida with Ford. I was curious and sent my resume, and surprisingly got an interview in record time. I answered the questions in the interview and made emphasis in how my skills and background could be a positive contribution to the new Ford division (job was related with EVs in some way, and I was working exactly on a EV charging platform on my own that ended in the hands of a company in Europe. The Ford interview was like a joke, with the incorrect people handling the questions (I have been in a few interviews in my life in companies of similar or large size). I was sad because I was sure that they will hire the incorrect people for the project. Ford, my iconic American brand will not innovate any more if this is the attitude of the new generations handling the hiring process. I saw the financial Ford results yesterday. Not sure what will happen with them, I still have some hearth for them, but I'm waiting for cyber-truck to replace my Ford expedition.

    Love videos on these kind of details (especially innovative/intelligent design) and how things are/can be improved. Finally getting the attention your deserve Sandy!
    Watching the years go by and the lack of innovation must have been frustrating. At least the industry now has a boot up it's ass (thanks to Tesla and the new movement of EV companies). Maybe we'll finally see things move forward how they should have been the whole time.

    The one thing I really enjoy about these videos is hearing great lakes speech patterns again. Straight to the point, less passive with the shade, and unabashed.
    On the door side of things. When I had a first gen Jeep Liberty I ended up replacing the rear regulators due to failure. While in the door I kept thinking to myself, this could all be on a single snap in injection molding peace. I'm glad someone suggested it when I was a toddler. Just wish they would have adapted it because it was a huge pita to replace those regulators.

    So sassy today, love it. I bet this is a pretty satisfying car to deconstruct, this isn't the first time we've heard Sandy talk about things he's seeing that were recommended to other automakers but didn't really get traction. Whether Tesla arrived on those same designs independently or got those recommendations from Sandy himself, I imagine it's a good feeling to see some of them implemented.

    I don't work in the auto industry, but I've worked on many care, and I also had the idea of an insert for all of the door internals, but my idea also had the exterior components and glass mounted to it and all assembled off line and just installed on the line. I can't say I thought it it back in 87, but it was more than 20 years ago.

    My 3 decades of experience in corporate American has proven that the very best idea in the entire world will never see the light of day unless your boss (or boss's boss) can take credit for it. If you put together formal documentation that establishes the idea as you own, it will be killed and buried. But then you will usually see something almost identical proposed by your management a few months later.

    Remember listening to an older automotive mechanic giving his idea to bolt down the inner door frame from the outer, so you could just take it to a workbench. They patent it then sat on it.

    Stories like the one Sandy tells at the beginning are exactly why I left the military. Constantly getting told "Great idea!" followed by "That's never going to happen." is incredibly demoralizing.

    Interesting to see where Sandy is coming from. Manufacturing from a cost and ease perspective. From that perspective things make a lot of sense. OTOH, I know all the backyard mechanics are shaking with rage right now as massive integrated components often need to be replaced as a unit, necessitating a whole bunch of cost and time to replace if even the smallest thing goes wrong.

    Fascinating. Thank you very much. Auto engineerings moved on from our 1980 XJ6, which was the last car we maintained ourselves. Wish I’d kept. My bf bought a model 3 P late 2019. I’ve driven a few a few times. The loud pedal is intoxicating and a bit dangerous.

    My old 1998 VW golf mk4 had door modules like that, but they were made from a sheet of metal instead of injection moulded plastic. Unfortunately they made the stirrups that hold the glass out of plastic and they broke on pretty much every single mk4 golf until they changed them to metal.

    great video. As a person who normally, either has old cars, or keeps cars for a looooong time, I'm very interested in future maintenance. The screw holes on the door, look at bit, iffy, not a lot of metal to hold the screw in place?
    Love the idea that Tesla is going where FMC could have gone a long time ago.
    Also it's great that Mr Munro is still finding area's that Tesla can improve in.

      Yes, this is highly unusual. Looks like they are tapping into extruded aluminum holes? Very risky. Standard is bolt into weld-nut/clinch-nut, plastic 1/4 clips or some combination of these.

    This still happens today especially in large cooperations, they hit me 3 years ago. I had developed a smart camera (for scanning luggage badges on airports) they use currently 3 cameras & PC each worth 50k€, my solution would had been cost only a fraction of it. I had a prototype ready only, the comment from management was "We are looking for something more ready" , even today they are still looking.

    Great video Sandy. Just for the record Volkswagen group have been using modular door construction for decades in Audi,Volkswagen passenger cars, SEAT,Porsche and Skoda vehicles here in Europe.Tear down an ID.4 or Golf and have a look? Cheers fellas

    Great videos Mr. Munro! I like the thing you are doing as me being an engineer in the automotive industry, I found this very helpful to understand better the vehicle as a whole, even though I work on one particular part of it that regards passive safety.     Sandy - for the window guide rails you actually need quite a lot of stiffness for frameless doors. That's why they're not integrated in the polypropylene. Remember some kids will hang out on the window sometimes :-)

      aren't those railings anyway hanging onto the polypropylene and thus whatever is the weakest member will break first ?

      A rail designed in plastic will hardly be stiff enough in flexion. The mounting points can be made stiffer and stronger even if in plastic as there's more freedom on design to increase the section and ribbing to make the stiff.

    ...back the audio system, that speaker looks bigger than 6.5", has a real surround and dust cap. I bet it has a good magnet too. Nothing avant garde, but simple proven things I haven't seen consistently in other cars. I had a VW with 8" in the door, it sounded great. The model Y has a dedicated enclosed subwoofer and larger than "typical" drivers in the door.

    If the motor and battery(and aluminum body parts even longer) is heading toward the 1,000,000 mile lifespan, how long can we expect all of the plastic on these cars to last? Having owned and restored many olders vehicles over the years, plastic parts are often fail parts, especially if under tension like in the case of plastic clips and fasteners. I guess the bigger picture question becomes, if some major parts of these cars are going to live 1,000,000 miles, which other parts and systems won't? Plastic? Electronics? Etc? Love your feed here!

    Quick question, out of curiosity: I get how the door module gets installed into the door itself, but how does the glass pane get installed? Does it come with the door module, with the window in the lowered position, or does it get inserted after the door module is in place?

      Inserted after, needs to be replaceable for broken windows

      Glass is installed after the module. If you pause the video at @1:45 you will notice two large holes at the top of the door, those holes allow you access to the screws on the regulator to hold the window down. You insert the glass from the top and then tighten the screws which sandwich the glass.
