  • Just when I thought we were almost done with this Volvo XC90, it starts throwing curve balls left and right...
The car needs to be RELIABLE to drive back 7 hours to VA, so we have to sort out these issues:
    1) Start-Stall after 10 seconds
    2) Crooked Steering wheel and ABS codes
    3) Crankcase Pressure Check
    4) LOSS OF BOOST: Turbo Performance
    5) Weak Battery
    6) Leaking Axle Seal

@flatdaddio, I guess this is why my brother's wife had said their Volvo spent more time in the shop than on the road!😂Thankfully they got rid of it long ago. Idk who these people are who "design automobiles" but I wish they'd stop and go back to simpler designs if they can't utilize "newer technology" without over-complicating it, making it massively expensive to repair and decreasing longevity. I remember back when vehicles coming out were said to "be able to wait 100,000 miles before the first 'tune-up' " yet in the last 20 yrs we have vehicles that experience major engine/transmission problems/failures in less than 100,000 to 150,000 miles, although some have managed to double that... But then there have been some vehicles from the 50's/60's which with proper maintenance have remained in operating exceeding 500,000 and in some cases, 1,000,000 miles. I'd like to see the stats on the percentage of "repairs" and "inspection failures" drivers experience which are ALL related to "emissions system components" whether those are internal or external to the engine/drivetrain.

Ivan is one hell of a mechanic! I worked at the dealer when these were brand new and i gave up and got out of the business! They were plagued with so many problems i could write a book and start a youtube channel haha. Bottom line: If ivan has to put this much effort into saving these, what chance does the average shop have. Answer: none

I am not sure how other AWD systems work like my wife's 16 RAV 4. This design on the Volvo is crazy...there is an extreme potential for cross contamination of fluids. Having a seal to keep fluids apart...wtf was the engineering team thinking???

    • @mikefoehr235

I know AWD and turbos make for a great car to drive. I am no fan at all of turbo charged engines. When Toyota ditched the 5.7 v8 for the TTV6, I pounced on my 20 Tundra. As for AWD/4WD there are better designs and some that are not so good. I find it amazing that replacing a rear main seal lead to so many problems. I even wonder if trained Volvo techs have the knowledge to do proper repairs. Thankfully I am a poor working guy who will never afford anything European.

Ivan, the Harbor Freight pneumatic brake bleeder is less than $20, and would save you so much time in sucking out fluids from transfer cases/reservoirs
It's not the best at sucking brake fluid out of bleeders, but it's great for jobs like that transfer case
I use it all the time to quickly empty a power steering fluid reservoir when changing fluid, or sucking a master cylinder dry before a power bleed procedure

I actually have one and use it regularly. I lower the compressor output pressure to 20psi to prevent cavitation of the brake fluid and micro bubbles which form large air pockets. I also use it for extracting other petroleum-based fluids.

That transmission/multiple seal setup is very similar to the AWD Mitsubishis of the 90s and 2000s, however I've not seen one fail. Less of an issue even if it happened on the manual gearboxes as the fluid differences are basically GL-4 vs GL-5 and that's it.

The Steering Angle Sensor (SAS) is one of the more common causes of the "Anti-Skid Service Required" error messages the other main problem being the yaw sensor. I had the same message on my own XC90. The problem was the module for the Haldex on the rear diff (DEM). It was beyond repair so I had to get a reconditioned DEM costing just over £300. My Central Electrical Module (CEM) would also quit after about 3 hours of continuous driving. I was able to get the CEM repaired for about £150. Further to what I said about the CCM-0021 error code in Part 1, a genuine Volvo sensor MUST be used. VW makes a smilar sensor which will fit physically but it will cause the Climate Control Module (CCM) to throw a wobbly (it must be wired differently to the Volvo one).

One just left when the next one showed up. One day was a bunch of Nissans in for tire/suspension work. IIRC, they were all Sentras. One day was two Honda Civics, both loaded with fat Asian families. I'm not picking on fat Asian families, it was just how the day went.

GM 4x4 transfer cases have the same idea with seals in keeping the transmission fluid separate from the transfer case fluid. To replace that seal, its an easy fix by removing the transfer case and that seal is located on the front of the transfer case just behind the trans tail shaft. Its a double seal too, has two seals in one.
Volvo has always been "off" when it comes to logic. People buy those cars because they believe they are "safer" that most vehicles. Problem is they tend to be maintenance prone and for the most part, are rather boring in design. The old Volvo's 1970's and before were very dependable however, they had no style at all.
Those nice friends damaged the turbo nipple and a lot of other things under the hood in R&I that engine. That job should have included a lot of other things "while they had it out" since the customer was planning on keeping the vehicle long term. New hoses, rubbers and other items that age and are hard to get to. Losing critical bolts, nuts etc. is classic for nutjob mechanics, they simply have no consideration for collateral damage when working on other folks vehicles. It all has to go back the way it was, hose routed correctly, secured the same, fasteners need to be saved not lost.

I wonder about the gear lube in the chain case. In the 1970s, when New Process started using chains in transfer cases on four wheel drive trucks, the chains had a high failure rate in as little as 2 years because the chain got too long and would jump teeth on the gears. New Process figured out that the 90 weight gear oil they were using basically turns to a solid in extremely cold temperatures and didn't provide enough lubrication for the chain. Replacement chains came with instructions to fill the transfer case with ATF behind an automatic transmission or 10 weight oil behind a manual transmission. That change seemed to solve the problem with the chains. Modern synthetic gear lubricants probably don't lose as much viscosity when cold.

I always look up TSBs on a model before I buy it. Some cars, reading the list, you do NOT want that car.
Why do I do that? Yes, I got burned on a 1998 Ford F-150 4.6 2-valve that had the infamous oil leaking from head gasket at about 90k miles.
Ford says they left debris between the block and head during manufacture, and OHC engines have a lot of oil being pushed up through there for OHC lubrication.
Blue Devil fixed it, then I sold it.

Ivan, Hi I wanted to let you know that it is best not to drive damaged suspension geometry vehicles on small country lanes (A large open racetrack is okay). The damage should be repaired, with alignment checked before test driving. For example, with the rear suspension arm damaged the vehicle can exhibit strange and unpredictable behavior, like stepping out into a spin, with absolutely no warning, in a slight banking turn with brakes suddenly applied.
For the vacuum control actuator repair, you could have used automotive structural adhesive (3M 07333) if you made a ring around the can face with extra support to hold the tube, the ring and tube could be brazed before bonding to the housing. The adhesive once set would also form a seal. The newer automotive structural adhesives are very strong and would not require applied heat like with soldering. However, you would have to fully clean all surfaces to be bonded.
The customer stated that the engine rear main seal was replaced for free? The next question is, who did the work?
The advantage of the large MityVac evacuator pumps (like the MV7201) is the tubes supplied are long and different sized diameters, and once you build a vacuum you can move the tube around with sustained vacuum. For many shops, oil extraction with these pumps are usually assigned one type of fluid (mostly because of oil recycling requirements), that is one for each of, engine oil (which includes heavy gear oil, Transmission Hydraulic Fluid, and finally engine coolant. The advantage of the pumps is you know how much is pumped out, then transfer (pump out) to recycle storage then pump in the required fluid replacement quantity, and finally transfer to the vehicle. If you feel there is a fluid compatibility issue you can do a pre-rinse with new fluid.
The MityVac small diameter hose can fit down the small dip-stick tubes. If you do routine maintenance on a vehicle over time, you can do a transmission fluid swap (pan only) every engine oil change. Just pump out what is in the pan, and replace with the same amount. So you are essentially changing all of the fluid over time without dropping the pan and avoiding a flush. This is a very popular approach if you have access to a dipstick tube. Scotty Kilmer likes this approach and so do I. However, this way of changing transmission fluid over time when you do all the maintenance on the vehicle has a long history, much older than Scotty and myself.
Also, if you have a vehicle that has an automatic transmission shudder on one of the upshifts (3 to 4), or when the TC locks up, you can do this partial fluid swap technique and see if the shudder is reduced or eliminated (you can use the partial fluid change as a way of troubleshooting). If it is reduced, then do the partial swap again after about 10 miles, which many times is enough new fluid to make the shudder go away. Then just do the partial swap every time you change the engine oil. The only time you need to drop the pan (after it is emptied by the vacuum pump to minimize the mess) is to replace the transmission filter. The approach assumes that there is no major damage to the transmission. The attractiveness of the partial swap is it is very fast and inexpensive, you also have the opportunity to use a recommended transmission fluid upgrade (usually synthetic of some type). Once, you start the vacuum process you can let is run on its own until the pan is emptied. Super easy.

I thought, nightmare I'm 600 miles from home.
Anyway looked in the engine bay and the turbo hose had popped off.
Started it again and now no smoke but still sounded like a tractor, looked underneath the exhaust down pipe had snapped off 😂

I knew a vw mechanic that checked all grounds on vdubs when they came in because they were always suspect. He learned from experience. He even had racks of them premade up to just replace them. Ivan , you are experienced enough to know this. Most may not need replacing , maybe just a good cleaning prior to any diagnostic just for peace of mind.

Have the same exact car, bought it with a start problem which eventually caused no crank start, changed the crank position sensor and crank sensor seat with issues. Had to drive for a while without my air mass flow sensor and housing. Ended up cleaning out the ground cables like you did and it solved the problem half of the time. Now waiting for a new crank sensor seat as mine is broken. Can you give me any advice on solving the crank sensor issue? (Bought a brand new crank sensor)

The early S80/XC90 T6 models came with that GM 4T65 and are known to have many issues. Unfortunately the transversed inline 6, twin turbo and AWD wouldn’t allow the Aisin Warner AW55 in all other P2 models to fit. Once there’s debris on the plug, it’s probably not long for this world.

Ivan is becoming an Volvo whisperer! Not a bad choice. There are a lot of owners of older Volvos who still are loyal to their cars. Don't ask how I know, owning a 1965 Volvo Amazon B18 4-door. Volvos are not an Porsche or Ferrari, but there are a lot of 0-30 year old Volvos out there without an expert diagnostician / technician, who does not break the bank.
Design of the transfer case shows the desperation of Volvo. Before Ford acquisition, Volvo did not have the money to make an integrated manual / automatic gear box with propeller shaft output. That is why Volvo used standard Aisin Warner automatic and their own manual gearbox. They did not have the money to do anything else than the kludge you saw in this video.
That is why I did not buy the X70, but the V70 model year 2000 with Porsche/Volvo 850 engine and 2 wheel dive. Neighbor offered me an X90 for next to nothing, with an non working 4WD. I refused to dive into a money pit. Audi/VW had the money to have their own gearbox designed for 4WD, Volvo did not and Ford did not give money Volvo to design / produce one.

Spare tire cable gearbox made two rounds down and then locked up solid, would not turn either direction. Had to cut the cable. New gearbox was over 400 dollars! I traded it a few months later.

Even Mercedes and BMW would not make something this complicated.
I did not see on that last diagram how the chain for the transfer case is driven. That axle has no gear or anything to drive the chain. Is there an outer tube that the chain runs on that I could not see there?

  • @Sandmansa

My, oh my! What a train wreck this one turned out to be. Typical though. Not many people know all the ins and outs with Volvo's. Mistakes can and will become very costly. Which is why a lot of mechanic's refuse to work on them. Those T6 XC90's, you have to take very special care when removing and installing the right side axle. Knick that center axle seal and you will certainly regret it. The chain in the offset unit will not last long bathed in transmission fluid. It will literally eat itself alive. And let me tell you, it's a pain to replace that offset unit. Oh man, I kind of feel bad for the owner now. At least it didn't cost the owner anything for the initial damages..... Or repairs? Take your pick. I did enjoy the ride along Ivan. What you had there was a typical day for me at the Volvo dealership I used to work for.

Volvo leak tsb - the customer spending even more money will surely make them more satisfied with their Volvo. Do they have another tsb that says while you have the transmission out the second time to get it to ground to the engine, you might as well change all these seals that will never seal again once it was apart?
