What if I want a 2 pc (top and bottom) foam form so i can reuse it multiple times to ship the same item? Doable? Maybe place a second sheet of thin plastic in the box when foam is halfway (and already set) before topping the box off with more foam?

the problem with using such a foam most likely is that is has to be a two component system and a usual expanding foam isn't gonna really dry inside plastic as it's using air's humidity to dry. And for the 2C expanding foam ... the spray is pretty expensive and the bottle (spray can) can only be used once.

The foam is home insulation foam and can be found at all home repair stores. Wear gloves when using, it can chafe the skin. I used this stuff to build a make shift mold of the turbo kit I was building for my car. Just remember, act fast and get everything where you want it because the foam will grow fast.
