    This gave me an idea for moulding an insulation box made of Polyurethane foam. I'm not going to bother with making a wood mould or dealing with the plastic. I think I'll pull this off by using 2 cardboard boxes of different sizes. Expand foam into the bottom of the larger box, then put the smaller box in the middle and pour foam over it so it expands above the smaller box. After curing, cut the lid and rip out the cardboard. The fun part will be calculating how much foam is necessary. I suppose it's not a big deal to undershoot but looks like overshooting could make a mess and require some cutting / reshaping.

      I ended up making 4 boxes. Quite a lot of work! It's very difficult to get the inner box out once the outer moulding is formed. The first i used a cardboard box and had to destroy it. Since deformation lead me to make a wooden box but i didn't design it well to break apart from within the foam and had to destroy it with water to get it out. The final 2 worked fine with the design but that was a lot of effort breaking down the sides, applying tape to make the sides nonsticky again and rebuilding. Can be pretty tough to guess how much solution to add, also. Too much is a waste. And if you overshoot, the foam expands so fast it kind of misses the walls and won't come out quick as thick as desired. Thankfully, that are durable and very effective so they should be all i need for a decade or more. I'm bringing meats and cheese overseas and my first run got them to the destination 35 hours later still rock solid in the 1.25" thick wall boxes and the 1" thick walled one was only starting to soften on the top piece. I had run a testing on these using a computer tracked temperature probe with 5kg of ice packs and found they should keep the goods frozen for about 3.5 to 4 days. I was honestly surprised to find everything solid frozen after 1.5 days as i had expected around 25% to be melted but no complaints there with over-performance.

    Hello, i happen to just come across your channel and im looking to create my own foam blocks for sculpting resin projects which times using a hot wire for fine cuts. What will be the best source of products for mixtures and chemical ratios for this process,as im aware , not all foam is the right choice for hot wire cutting. ? Id rather create my own foam blocks,than buying sheets or blocks.. Thanks and you just gained a follower

      It is a product you buy in two parts like epoxy, u don't really make it yourself it's formulated and you need to know which properties you need from it so you choose accordingly these are very engineered products that cannot really be modified or created at home. In fact you shouldn't do this at home, you would need a shop space. It's toxic AF in some ways, at least for the initial cure but in many cases tiny residual toxicity for years or the lifetime of the product. Look it up.

      Gloves cost money just don't get it on your hands. Or wear gloves. What type of gloves stop those chemicals? Probably not the ones you'll be wearing. Better to just stay clean. It's professional.

    Besides the plastic film that you added to your wooden box mold, did you use any release agent to coat the plastic prior to pouring?
    I like your idea.
    I am experimenting now with laser cut foam patterns, in which I will stack all these same cutouts to create a decorative column. This column will approximately 4 foot long. I can't quite figure out how to keep the mold shape's structure. What also comes to my mind is that since the mold will be made from Styrofoam itself, I am trying to figure out how to keep the mold from blowing due to the pressure created from the expanding Styrofoam. not getting stuck to my Styrofoam mold, and not have a difficult time removing the finished column piece from the mold itself.

      Hello Manuel, no, just the plastic. Just try to avoid any folding of the plastic, because the foam will get trapped in it and it is a bit of a pain later on.

    If you try to cut this material with a hot wire, will it burst into flames?

      Hot wire cutting is normally used with polystyrene foam. I have never tried with PU foam, but I would not do it, this foam is a "thermoset" plastic, which means that does not melt and you cannot recycle it. The most probable thing is that it will burn producing nasty fumes... so, better not do it!

      Interesting, normally I get asked what material can be used to remove it, as this type of foam attaches strongly, specially to fabrics. But a material that does not remove it, I think the list may be long, it depends what you are trying to do. Sorry for not being more precise.

    Might you know the maximum temp this mixture becomes and for approximately h ow long - when it sets? I have an app where I can see using this to fill voids (to help preventing rattling) in an interior car plastic panel. My concern is that this heat could distort the original shape of the interior panel. Do you know of any such similar products that have a lower cure temp.

      I don't think it gets too hot when it reacts. Foam will hold moisture though. That makes cars rust from the inside out.

      @@elmeradams8781 i ended up using liquid polyester resin, which i am more familiar using. it did get hot to the touch, easily over 100, probably as i used more catalyst than i should have. but thankfully this heat did not distort the original plastic part i was filling voids with.

      Hi Greg, this particular mix does get hot, hot enough to not be able to touch it, but most plastics melting temperature is above 180 celsius, therefore, I think it won't deform the interior panel. But to be sure, there are brands making foams for that specific purpose, I know of "GREAT STUFF", there may be others, better go the safe way.

I never got an answer soon enough for my project. i ended up using liquid polyester resin (as in surfboards, and filling it with that. yes it also got warm or hot when catalyzed. so i only poured in many smaller layers. as well to keep any leakage to a minimum. i will check out your suggestion now, should it ever come in handy in the future.

    Could you recommend one that's more flexible/rubbery when it's formed? I haven't been able to find one. All I have found are the same as the one shown in the video, rigid and hard.

      Look for the Smooth On products. Not sure how soft you want it but you can use flex foam 3 to make squishy toys. They have other densities

    the unfortunate downside to foams like this and the handful of others that are available to the consumer in consumer quanties that are safe to ship, etc. that they do not contain the best chemistry like that which would be used in commonly available slab or bunstock foams for cushioning (furniture) or mattresses/bedding. The blowing agents, different polyol and polyol-prepolymer mixes, the catalyst choice, and the 2ndary set of componnets like flame retardants and even surfactants are all highly engineered...... but even more critically: These mixtures and even the chemicals used to make them are HEAVILY patented and protected by trade secrets and aggressively protected by the very companies who are ultimately supplying the retail companies with their bulk mixtures (or even doing the custom formulating for them as a white label supplier). I'm talking Huntsman, BASF, Solvay, etc. Honestly, I would be weary of using this type of foam for constant physical interaction due to the catalyst alone.

      Well he roughly used around 200 grams of material, current market price(europe),judging that you are not buying in bulk would be 0.50-0.60 Euros or something.

      @@danielcrall9507 polyol and isocyante required vary vastly for each usage, the company Im working for is based in turkey and we are distributor for BASF in flexible foam segment also we do supply various polyols mainly(slabstock and case application) and also tdi(t80/20,t65) and mdi(polymeric,monomeric). As you may expect price vary based on the location you want us to send the material to and quantity and specs.

      aslam ali Hi im an Chemical Engineer and i work in Foam Production, it depends on the Denisity of the Foam, foam has a exotherm of 150-165 degree Celsius, but if the Reaction is bad it also can happend that the foam can ignite by itself, if the temperature goes over 165 degree Celsius you have to be carefull.

      @@fatonics Hi I am working on pu rigid foam for cooler box purposes. I have questions and need help. What type of plastic that is suitable for the mold covering? I only use plastic tape on my wooden mold and silicone oil as covering, but I always make the products cracked on the edge, and on the bottom, it always has Unreacted-Isocyanate like pattern (a bit dark brownish) while on top of the foam is always smooth and bright yellow.

      Depends the goal of your model, if it is a quick personal exploration maybe foam or even cardboard, if it is a functional model to test with users, maybe wood or MDF could work. If it is going to be a final "look and feel" to be shown top your client maybe a combination of plastic, wood and maybe even metal, depends on the object and its geometry.

      this is flexible foam, for refrigerator insulation you need to use different substances.(form of Mdi and probably a reactive polyol) It is called Rigid Foam for insulation.

      I have not tested it for it, but from experience I know it does, but be aware this particular mix is not flexible. I assume flexible foams will absorb more.

      @@rakeshkokal The product shown is prefabricated, contains a mixture of reagents (polyols and other additives and chemical catalysts) and on the other hand the compound that generates the reaction. You can buy it or make it with all the materiales need it

      The one I showed here is rigid foam, so not good for mats. But you can find it also flexible.

    is polyurethane foam the same thing as that spray insulation that they put in houses? trying to find a cheaper way to make my own

      Very similar product but different in formulation. The spray is a much faster reaction time and the densities range from 1/2 pound to probably around a 2-1/2 to 3 pound density. I don't know for certain but I would assume that a pour in this application is a higher density material. To put foam in the walls of a home you need specialized equipment If you were to mix it and attempt to pour it in from, say the top joist of the wall cavity, you have a 99.9% chance that you will blow out the drywall, unless you have mastered the exact amount of material to fill the cavity and vent from the top.
