Yamaha RD/RZ Restore Part 33 - RZ250 350 or 250 that is the question
Well it turns out I don't have a 250 engine but a 350 which was and is a common occurrence. Engines blow up or people just want to upgrade the power house. So that makes for more headaches, but at least I get to build the engine from the ground up. I never have rebuilt a 2 stroke from scratch. It could all end in disaster.

Using DIY decal lettering to restore the switch gear back to original finish, hard to obtain good decals that don't look like stickers instead use decal lettering. They came out quite well and pretty quick to apply. Decals I used are here woodlandscenics.woodlandscenics.com/show/item/MG721

My Super Duke is nearly 10 years old and recently it was not starting really had to wiggle the start button to get it to turn over. Simple fix.

The super duke is an excellent al-round bike, track days, commuting and even touring. Yes there is the GT version but really you can do the same on the Super Duke. Just a quick one on where all the various rubber grommets go on the bike, its been so long this project I forgot where everything goes :0) hopefully this might help someone out one day in the same situation. Also I took apart the rear seat release locks and the helmet lock. It shows the reassembly of them.

Here I fully split the calipers and remove everything and clean out all the gunk and sludge in the various parts. They have a bit of corrosion inside that need careful attention to help put the brake seals back in. Plus I fix up the loose front brake lever.

Tired old dried out brakes get an overhaul both the two front and one rear brake. They prove a challenge due to they being old and unused for so long. Just getting them apart takes a while. I also show the master cylinder seal layout.

    had an 85 rz350 in 87 when i was 17, first bike, wrecked it, had a lot of fun. was sold while away in the service. wish i still had it. such an amazing sound

    Love your series Pete! As someone who is about to embark on the same mission (all be it an 86 350) l am hooked! I think the models we got in NZ were exactly same as Aus. Look fwd to seeing (to me) the most interesting and important part.. engine. Si, Christchurch, NZ

      Ah yes, bit of a road block for me at the moment, so might be a while, plus so many bits missing I am trawling the net, one tip is certainly get alot of brand new parts not much difference to second hand ones on eBay and FB. YZF350Z loads of parts available. So check out Yamaha parts online, then Yambits, then FB or eBay in that order. I have a massive spreadsheet to compare costs. Currently I am fixing up an old oven (Free) to try powder coating.

    currently have a ktm 1290 as well so got excited :) i bought a 350 ypvs F2 that im currently fixing up. experiencing an overheating issue (temp is raising high), so next step is to check the thermo...

      I am sure you know what to check, but in case start with stone cold engine, take radiator cap off and check level. Start bike up with cap still off. Watch for water level to drop when thermo opens. Sometimes that shows a big drop in water levels also if you see bubbles that indicates head or base gaskets leaking and pressurising the system. If you dont see water level drop in the radiator neck then check thermo is opening by dropping it into boiling water and check gap is open. Don't be tempted to leave it out, you can get cold seizures.

      @@powervalvepetesgarage appreciate the response. i checked it, i did remove thermo as well to see, and i placed it back in, in all cases, temp guage it a little past the 3/4 mark. ill check that pump see if somehing is off... i know the shop did a compression test but i guess ill have to look at that next.....

    Cracking vid again Pete. 👍 That's really good to have matching numbers cases. Good to see you had great taste in the RD350F , back in the UK. Same as mine, of course a rare bike then & now. Even though it is a 31k engine with certain later 1wt parts, (clocks, fairing etc) model code was 57V! All very confusing!😆

    if you go the 350 route make sure you put the 350 primary Gearing on ask me how I know

      Hi Fred, are they different, only looking at the parts catalogue the primary gear is the same part number on the RZ250 85 and 85 and RZ350 85 and 85 (4L0-16111) or did you miss putting it on at all by mistake.

    I bought a new ingnition switch for my SR500 from "Wemoto" I replaced the sticker on my original switch but the writing rubbed off in no time If you ever need a budget throttle cable try using a bicycle brake cable they're about the same thickness as most motorcycle throttle cables I've used them for years on my Hodaka dirt bikes and made one for my SR500 Yamaha about 80,000 kilometres ago from a used brake cable off a push bike I had laying around my backyard If you can't reuse the fittings from your original cable you can buy new cable ends or make new ones from brass screws and things like that One time I made one from the brass nut from the top of an old spark plug And you maybe able to modify one end of the bicycle inner cable to be usable You can remove the outer cable end caps by heating them with a match or lighter and pull them off carefully with pliers, you can then remove the crimp around them to prepare them to be refitted by using the blunt end of an appropriate sized drill bit, hold the drill bit in a vice and tap the cap into the bit to reshape it with a piece of wood If need be use a sharp punch and carefully punch a small dimple into each side of the cap to hold it in place on the cable

      They seem to have come up well, so will try them out for a while, else like you say try and get new second hand ones. Issue is they are split into two for each carb. Fingers crossed though I think the old ones will work.

      @@powervalvepetesgarage The bicycle brake cables don't have be used ones they're really cheap to buy new The one I got from a used bike was just what I needed on the day I was fitting a VM36 Mikuni, the original SR carburettor has two cables and the Mikuni only needs one, I was able to make an outer cable from one of the originals by using the two angled metal tubes from the throttle ends one on each end of the outer cable this gave extra length needed for the conversion and worked really well for frame clearance at the carburettor end but the original inner cables were too short to use so I used that bicycle's inner cable instead I probably would have bought a new bicycle cable but I suppose it was a Sunday or sometime when the local bicycle shops in the rural town I live in were closed As I said that was about 80,000 kilometres ago and it's still working At the moment I'm actually waiting on the delivery of a 5 mitre length of throttle cable that I've bought for the fittings and rubber covers and pieces that come in this cable kit more than the cable itself I've recently replaced all the other cables clutch speedometer tachometer and decompression so I'm making it a new throttle cable as well I only mentioned the bicycle cable because it's good to know they can be used if need be

      Its from Hare and Forbes (AU equivalent of Harbour Freight) has been very good especially for sand blasting where you need a lot of air, but does not need 3 phase power. Ross V Twin 205 litres/min. I did have a cheap little compressor before which still works so hooked it up in parallel to boost the size of the tanks and it kicks in if the Ross is running out of puff. www.machineryhouse.com.au/Articles/ross-air-compressor.

    The ‘Off’ lettering on the indicator switch , I filled with white wax crayon by rubbing over the letters and wiping of the excess with a soft cloth - fills the lettering and waterproof , great job on the switch’s though - nice work

    Bold strategy applying heat, Pete! I've had good results painting a tick coat of armourall on faded switches. Leave it overnight then buff up.

      Yeah risky but seemed to work. I've tried amourall and it does work well. I've also seen people use a plastic restore system that uses wipes and they work extremely well but a bit $$ and I lost the bookmark for them in Amazon. If anyone knows please post a link. The RD350LC Facebook group posted about them.

    Great work again Pete, I love all the patience for the small fiddly stuff, I build model bike kits, so know how much it takes! 👍 One small thing, on the indicator button, you left the 'OFF' marking untouched, any reason?

    I have just binge watched from the start! Fantastic work, so glad you put the correct wheels on, from the 1st episode I've been screaming 'wrong wheels'! 😆 Luckily my '86 RD350F1 which I've owned since '88 only has 9000miles (14500kms) on it & is mint but have enjoyed every minute of your work, makes me wish mine needed a resto! 😆 Not sure if the Aus RZs had them, but on the chain guard our UK bikes had a decal showing tyre size & pressures. Look forward to the next episode!👍

      Glad someone is watching them and getting some fun out of them. I mainly started to make the videos as a sort of personal diary and it does help with the build process to refer to pictures before I take things apart. Sadly though there is a major part that is not correct (Still), you'll see that in about 2 videos time. Not all is lost though as I have managed to get some correct parts.

    I have a similar setup on my 2022 KTM SDR. A larger SW Motech tank bag and a Nelson-Rigg on the back. How do you like that tire puncture kit? I don't have much extra room but that looks small enough to be worth taking. I miss the room I had for storage on my Kawasaki with the saddle bags. I was going to get them for the SDR but decided not to. I'll be uploading videos with the new bike soon.

      The little compressor works well but slow, maybe 5 mins to get enough pressure to get you to a petrol station to fully pump the tyres. The little rubber plugs are the real deal, I have use mushroom plugs and some metal device that pushes them in but they just dont seal. The rubber bungs I use have lasted the life of a tyre including trackdays etc. I did also use to carry little CO2 canisters which work but tend to be heavy and bouncing around in you tail storage is a bit annoying. Fort Nine did a good review of tyre puncture kits, he had same conclusion.

      I see Jaycar local electronics shop sells it, so might get some next time I am passing, apparently there are also greases you can apply to prevent further gumming up of contacts.

    Thanks for the video. I had the same problem with oil temp was 0 when I start the bike. I soldered 4 resistors 10K. Now bike starts with 20C temp and no error coming up. "KTM 1290 s 2017". Cheers.
