I think that while the intercooler cores can't really be improved upon with the given space, the end tanks can definitely be improved with larger ports to accept higher flow. A lot of the heat exchangers on the market are underutilized compared to the size of the intercooler cores, and so much higher flow can be used to improve cooling. For example, the GT500 guys recommend running triple the stock water flow rate of the B8 S4 at a bare minimum, and double that again for the boost numbers that dual pulley cars run. On the other hand, the heat exchangers they use top out around the average size of aftermarket B8 S4 heat exchangers.
