I've put computer fans in my helmets. One thing to watch out for is that the noise of even a relatively quiet fan makes it extremely hard to hear anyone. EDIT: I see Mutant Hippie said they tried a fan and encountered the noise issue too. Next time I'm going to put the fan in a backpack, and pipe the airflow in through flexible tubes in the back of the helmet.
It's not just a question of the helmet. The whole suit is hot. In the 2015 incognito he used a liquid-cooled vest with an ice reservoir in the backpack, that seemed to work out pretty well.

You could go with a 12V car cooler. In general, they are in the 50W range and using Peltier elements, they have a ratio of 2W used to cool 1W. So use 4 or 5 of them with Li-Ion battery packs in your backpack and you can cool your ~100W body to normal temperatures. It's of course slightly more complicated. And an ice storage backpack with a few tubes and fans is likely easier and more efficient. :D
It already has one. Well, it has a battery powered fan that blows fresh air in from the backpack but yeah. Adam copied the movie suits precisely and the movie suits had fans in to keep the actors cool although by all accounts, they were regularly on the verge of passing out from heat during the recording of scenes as they had the fans turned off because of the noise level of the fans.
Its authentic replica so it's not supposed to have air conditioning. ....I would still install a little fan or something in the helmet. That is just crazy.

Seems like a lithium battery powered computer fan would be enough to cool this. Mount it in the back pack and punch a couple outlet holes in the helmet and waist. Just keep air moving.
I promise you, that doesn't work as well as you might think, I've been in a suit with a fan inside, I wore the mascot costume while skiing around while it was -5C and still felt cooked after 10-20 minutes. Don't get me wrong, the day the fan broke was far worse, but still, it really didn't help that much.
As a former Cosplayer, I can really admire Adam doing aaaaall of this for the sake of Cosplay. It's a lot of work & sweating, but it's so rewarding & fun at the end of the day. I hope he improves this costume & we see more of it in the future.

Regarding your statement 100W input and 200W output is incorrect due to conservation of energy. You can't get more power out of a system then what you put into it.

To give you a little advice from wearing big, heavy costumes before, instead of a cooling vest, which can possibly cause cooling of the air in your lungs and fluid build up, use cooling rings around your neck and wrists. It'll keep your blood cool and help your body cope much better with the heat.
TESTED!!!! Please tell Adam to rework the tubes that go to the helmet. Put a small computer fan that pulls air into the helmet on the outside of the helmet to reduce the sound of it. Have the tubes run through the backpack in several loops for more surface area. Inside the backpack put dry ice. Make sure the exhaust the vent for the dry ice is lower than the intake for your air. Now, you'll have A/C for about 30 minutes, depending on how much ice/dry ice you put in and you'll have a sweet effect of fog coming from you backpack. Maybe make the fan adjustable too. I know the fog isn't normal for the suit, but functionality is more important. Edit: This should also aide in reducing the fog on the inside of his helmet.

Dry ice isn't "toxic". It is the gas that we breath out. And it is heavier than air, so if the vent for the dry ice is below where the tube intakes air he should be fine.

That backpack could totally have housed a computer radiator and then had cooling cuffs on the wrists and armpits...cool the blood, cool the body. Dead silent and easily hours on battery power.
From someone who works in hot climates, a bit of advice: use something you can freeze or something you can rotate. We keep our cooling gear in a cooler; when the heat is too extreme, we pull it out and bring our core down. Cool your neck, arms, forehead, armpits, groin, and/or feet. You want to cool either something with a major artery (armpits, neck, groin) or an extremity with lots of capillary connections (hands, feet, scalp), or both. It's hard to cool your core directly; we store a lot of our body fat around the core for a reason: to keep it well insulated. Frozen cooling gear lasts longer, I'm sure you understand that; swapping gear as it starts to be brought up to temperature is critical too. If we pull out our cold gear, the clock instantly starts ticking on it's viability; you need a way to doff your cooling gear when it's spent, throw on a spare to continue, and let the first one return to the chilled temp.
I really love seeing people who make large and intricate cosplays, what i hate is when they need to have a "support team" there to make sure they can get around. Happy to see that Adam was able to do everything on his own.
I would have at least sown in front and back torso pockets for blue ice blankets. Each one weighs a pound. Additionally it looks like there's room in the lower back of the suit for a 1.5 pound ice pack bag.

After all that work the face hugger should've been attached in a much better (and realistic) way. In fact, if you made it so that some of the face hugger legs were breaching the glass helmet it would give you more air for breathing/air flow. Nice costume though.
i once went to comicon as sherlock holmes that once was only 6 months ago it looked like total trash but i had speakers blasting the sherlock holmes theme non stop which made it fun comicon is fun
a possible idea to fix the costume, a water pump and reservoir in the backpack thingy, with hoses going into the suit constantly pumping cold water around, maybe use a computer water cooling kit, and just wrap the tubes around inside the suit, might help at least a little, unless the pump dies.

Would it not be better to put some air ventilation fans ? taking the heat out of the costume would be a good idea. Its not as complicated as water cooling system in a vest. And its a cheaper solution.
+Osiris Set key to success would be to keep negative air pressure and make as many ventilation holes in a suit as possible. cold Air would be taken from surroundings and hot air would be taken away from the suit. It would eliminate the moisture problem at the first place :) (of course it could be a lot different in practice )

After all that work the face hugger should've been attached in a much better (and realistic) way. In fact, if you made it so that some of the face hugger legs were breaching the glass helmet it would give you more air for breathing/air flow. Nice costume though.

a possible idea to fix the costume, a water pump and reservoir in the backpack thingy, with hoses going into the suit constantly pumping cold water around, maybe use a computer water cooling kit, and just wrap the tubes around inside the suit, might help at least a little, unless the pump dies.

Actually in the movie they wear each other's suits. So Kane got attacked in Dallas' suit, which makes this even more accurate.
John Thorgard Thats a reasonable possibility but looking at some photos the characters seem to be wearing their respected suits
BL4YN3 You know what I went back and watched it and found in the scene where they are coming back into the ship after first contact, Dallas' suit says Dallas on it. Meaning I was wrong. But I did see press shots with Dallas on Kane so I don't know what is happening.

Would it not be better to put some air ventilation fans ? taking the heat out of the costume would be a good idea. Its not as complicated as water cooling system in a vest. And its a cheaper solution.
Couple computer fans in the backpack would have probably done a world of good.
I think the main concern with a fan ventilation system maybe the moisture in the extracted air shorting the fan(s)
+Osiris Set key to success would be to keep negative air pressure and make as many ventilation holes in a suit as possible. cold Air would be taken from surroundings and hot air would be taken away from the suit. It would eliminate the moisture problem at the first place :) (of course it could be a lot different in practice )
