Porsche 996 Replacing Exhaust with Rusted Bolts

  • Replacing the back boxes / mufflers on the 996 40 Jahre - with Dansk OEM Style items - detailing the problems caused by rusted bolts, cutting the old boxes off. The procedure would be the same for the 997.
    The car is part of the GT Porsche Long Term Fleet.
    I am a hobbyist mechanic with no formal training, I am sharing what the work I'm doing on my cars, this is not a guide on what to do. Also a fledgling UA-camr so the delivery will hopefully improve as I go.

    Having just wasted too many hours of my life today trying to remove my old mufflers & install new I wish Id seen your video first as everything you highlight in this regarding corroded bolts, upside down factory fitted bracket bolt fixings meaning you can't get them out, the other challenges, all of those I found out today & so abandoned the exercise. Now having seen how you did it I will repeat next weekend but this time I know how to get the fixings out & the old mufflers of without stripping half the car. Thanks for a useful video

    Good vid, thanks for sharing. I had the exact problem when I replaced my rusty/split mufflers over, had to cut bolts & lugs with small hack saw in very tight space! Lucky I was inside my garage!
    Tip - use stainless bolts and nuts (split self locking nuts) that you can use the bolts upside down, making changing them again easier!
    Good job for giving it a go and got it done, Great looking 996 40thAE I have the same car, I love it.

    Good work thank you....on a side note have you done any work on your starting system, turns over quickly so wondered if you'd changed either or both the starter motor and pos + cable?

      Thanks. No, I didn't, although there was a lot of work done to bring it up to scratch before I bought it. I did make sure the battery was always topped up, and it was a daily driver, so maybe that helped.

      @@PawnSacrifice Yeah many have slow crank starts and especially when hot which is ironic and not battery related. The common rectification points towards the starter.

    Why didn't you just remove the three nuts that hold the engine exhaust mounting to the exhaust bracket . It would of saved cutting the long bolts?

      They were the rusted bolts that necessetated the different approach. Or, if you mean why didn't I cut those ones, access.

      @@PawnSacrifice Hi, it was just a thought as if you go to (9:32) you can see the back of the three studs which when the nuts are removed from the other side the muffler will just detach. If the nuts break off it's not a problem as you can drill out the studs and replace with a stainless solution... not criticising just offering a possible short cut.

      You're spot on, and worth pointing out - and that was my intention - what I guess I didn't explain properly in the video... the bolts on the other side were rusted but there wasn't enough room to get force enough to break them, or get in there to cut them off, why I went with what I did.

      Excellent post thanks. I too chose to leave the brackets intact and effectively cut the box off. Not finished yet but going well. Pork wanted £4300 for this and you inspired me to have a go myself.

      P.s. Mild sports exhaust from TopGear. Nice quality. Some difficulty connecting the box to the cat with their tube - maybe it works better with their cat.
