- I just went through every Van Builders worst nightmare... I cut the vent hole too big when installing my Maxxair Vent on my Sprinter Van! 🤦♂️ This week was a bit stressful trying to get it fixed.

You help so many more people by being honest and sharing the pain and disappointment of a "serious" mistake and the perseverance you display in problem solving. It helps on 2 levels one it helps people not make same/similar mistake but also prepares people for a situation where they make a mistake and gives them a mental roadmap of what has to be done to work through the frustration and get back on track. I have noticed a couple of vids where people have installed a Max Air facing wrong way but just ignored mistake "for the camera"

i feel the exact same and probably do so many other people. my vent was leaking and probably are so many others. but no one talks about it

I am an autobody and paint guy for over 30 years, I am letting you know you will have problems with using Bondo on your roof as you did, you could of used panel bond its what is used now to replace quarter panels, door skins instead of welding them on, then us fiberglass which is waterproof, then a skim coat of bondo, bondo is only a thin coat filler, once it gets wet it will blow up. With the roof moving bouncing from roads the chances of the bondo cracking it greater for as thick as you put it on.
The panel bond is made by 3M its a two part product just like JB Weld which you could of used also.
I would hate for you to have problems later.
Hey David! Thanks for the advice. I plan to cover the entire roof of the van in truck bed liner like I did on my last van. So do you think its a big deal considering the bondo will never be getting wet and its really just a filler to level off my patch.
@@scottadamson6116 it's Bondo, its like baby powder and you know what happens when baby powder gets wet. Have you looked into Dicor Elastomeric Metal RV Roof Coating or other products similar? I own a 1958 Spartan Trailer and a 1969 Yellowstone camper I have Dicor on my Yellowstone Camper since it has a Galvanized metal roof to protect it from leaks, rusting and it helps keep it cooler in the summer since its white and a rubber coating.
You could also use Dicor Seam tape over where you patched it if you didn't want to redo it, it comes in 4 inch and think 6 inch wide, once its down it stuck to it and no leaks
I just would hate for you to have problems later with it.
The main thing is you want to make sure its not going to crack later or get a chip in the paint and water gets under the paint and blows up the Bondo.
I am sure truck bed liner would work also since the stuff can take a beating.
Are you screwing the vent down into the patch you made? If so make sure you really seal up each screw so water does not get down into the Bondo also. I really hate to be giving you some bad news on what might happen but like I said I would hate to see you have problems later with how much hard work and planning you been doing.
I love all your thoughts and planning, the heated floor is my best one I like, wish I would of put that in my two vintage campers.

I used the perforated marine vinyl on my van and I love it. It looks amazing and everyone who sees it comments on it. The first thing everyone does is reach up and touch it.Be sure and use the correct glue otherwise when it gets hot inside the van the glue will release. I made a terrible and costly mistake mounting a battery isolator under the drivers seat, I drilled 3 holes through the fuel tank, knowing it was there and I had to be extra careful. I minute break in your thought process can be disastrous.
Yeah I'm super happy with how it looks so far. I am using a spray Adhesive from a automotive upholstery place

Hey man, how far off the center line did you end up moving your fan to accommodate a Thule box? I'm thinking about doing the same with my fan, but I've never had/used a Thule box ...

So how exactly did you fix . I have a small leak and I think it’s because the hole is to big tho I can’t see it
You're not a bad welder.. u had ground clamp upside down. Looks like u grinded top part of plate then u put clamp on with cable facing down . U weren't getting enough ground to get a solid weld.
haha danny I think that makes me a bad welder.....
I noticed mistakes happen to everyone right now, first it was Max and his windows, today Eamon & Bec cut a window hole too big and now you are having trouble :( Hope everything turns out good in the end :)

maybe combination of JB Weld, 3M VHB, and EternaBond... to fix that roof
Dude that sucks! Nice recovery though. Just thinking about doing a van build, and like the direction, you are going with this build is compelling. Really curious how the Lizard Skin will in effect be different from your previous build. Only time will tell.

I've used Lizard Skin on Cars, it's a decent thermal barrier (engine heat), and dampens the sound a bit. The one downfall is if you need bodywork, it's terrible. Probably why most guys only use it on floorplans, firewalls, replaceable door skins. I really debated on our Van Build, would up using Soundskins and Wool!
What if you bought a fan that fit the bigger hole?
Plexiglass it. Measure twice cut once!

Just weld metal back in and redo the paint. My van had 14 holes on one side, 17 on the other.

ive had may Campers and I was always fighting leaks in the roof so I decided on this Van I will NOT (intensionally) make any holes in the roof. I am venting the space horizontally with a fan in the bulkhead and another in the rear (framed in rear of van and then installed louvered fan and an a/c and a big window. ) roof solar panels will be adhesive to roof NO HOLES !!!
Yeah I can see that. I have had issues in the past but I was able to get it all sorted out
Luck you have the right tools and a shop to work with, make things way easy to build stuff

Hi, I feel your pain mate that gut wrenching realisation you have f*cked up so badly but almost anything is fixable with a bit of time and money. Welding thin auto bodywork is an acquired skill so don’t beat yourself up that it didn’t go to plan at first 👍.

Almost every van build I see people cutting the vent right smack in the middle, then they waste all the real estate for solar panels because they can't fit the panel on either side. Never understood why everyone always cut it in the middle. Hopefully you worked out where you want the new vent to be.
I was able to fit panels on either side of my vent which is in the middle.
Yeah the Thule Box just would not have fit properly if I didnt move the vent and it would have bugged me
