- In the last episode, we got the 2015 Subaru WRX STI running and found out the EJ257 had rod knock with only 8,000 miles! So now we need to pull the engine out and tear it down to see what we can salvage!

Hey brother, Subaru Master Technician here. Great video, had some laughs watching you try to pull this thing apart haha. My two cents on your rebuild given my experience building tons of these STI motors…youre going to want to replace all four of those cam gears. Youll never get the metal shavings out of them. Given the bearing material…you might as well replace the turbo as well since theres metal all inside of those oil galleys, and its destroyed anyways with that shaft play. You may be able to rebuild it, but to prevent further headache in the future youre better off biting the bullet on that one. Replace all four of those rubber PCV hoses that go to the valve covers that are hard as shit, theyll leak oil for eternity…as well as the turbo drain hose on the bottom of the turbo. Once removed, they never seal again. Heads and block looked great. New crank and bearings, youll be good to go there. Also, the oil lines on each head have a “filter screw” (bolt with a raised dot on the head of it) replace those bolts. They have metal shavings in them you wont be able to clean. If you do all of this you shouldnt ever have to deal with issues again. Just trying to save you headache (or heartache) in the future with more recurring problems and turning this thing into a perpetual money pit. Keep up the good work!
Hey, I really appreciate all the insight! It seems like I could do the oil drain, PCV, and banjo bolts for around 250 bucks. I'll double-check my hoses first to see if they are getting hard and crusty! Also, I have a question about those banjo bolts with filters. I have heard some people say to just remove those filters. Have you heard of that before?
And no headache here would rather have people give their opinion and I can filter out whether I think it's good or bad on my own. Rather than not hearing it in the first place :)
@ you can definitely take the filters out. but being the bearing failure, to your extent, youre likely to have some metal shavings somewhere leftover in the engine (its inevitable) so my professional opinion would be to get new bolts with filters to catch that stuff before it gets circulated back through the engine.
@ShawnzeyRacing thats also my opinion on how this shortblock failed so fast. Im willing to bet those cam gears and oil pieces were not replaced when the bearing failure happened previously…causing it to prematurely fail. I personally have seen worse RTV squeeze out in brand new engines from Subaru. Id lean away from that and blame it more on a poor rebuild/cutting corners.

That an easy answer, rebuild it as cheap as possible. Subarus are very reliable when they are not tuned and that is what a family needs. And the content for the growing channel would be the same. I am not a big fan of tuned cars, I like it when they are rebuild in a way they were meant to.
We agree on most things here! Gonna rebuild it stock and reuse as many components as possible to save on price. But I like the aftermarket exhaust so I'm keeping it :)
I couldn't agree more with this. I didn't like crazy tuning either. At most, OEM+ and maybe intake/exhaust is okay too but that's about it.
Actually the stock tunes on these cars are complete trash highly better if you got a custom tune while stock
Just laid $5116 dollars on a po302 issue on my 2006 sti all stock with spt add ons. Cracked exhaust valves. I could have pulled the ej257 engine out but had the money. Dealer wanted more
The 'way they were meant to' means the way they had to be to meet whatever emissions / noise / fuel economy targets were active when they were made. Does not equal the best tune for reliability or performance.

Same here. 72 retired lineman diyer with a 2006 Subaru sti. 1st and last Subaru. Too many annoying issues. I follow all the maintenance requirements. Own lexus,toyota and Honda's. No issues with these at all

@@ShawnzeyRacinghad one of those on my 2015 sti, engine still blew at 99k . Seems lots of engines fail when they just swap a block out and don't fix the problem or all of the failed aftermath like others pointed out with shavings
Cam gears won't ever be clean or free from the bearing material just replace them and save yourself in the long run. Also, rebuild the turbo and the most important thing to do when these engines or any engine is to clean clean clean and once you have it spotless clean again then bag everything. Seriously that bearing that failed is in every place the oil can get into. Great video! Got a new subscriber outta me.

Keep in mind the STI has the EJ257 (RIP) and the WRX has the FA20, 2 VERY different engines
a good point. Some of what I'm doing will cross over but make sure you look up specifics for your engine as well
as a college student, keep up w/timely oil changes and use the appropriate 5w-30 oil and Subaru black filter. don't worry about mods/tunes yet and keep "peacocking" 🦚 mods off until after graduation (wings, spoilers, lips/skirts, coilovers, vortex generators, $6k/set wheels, etc). I'm sure you want to impress, but having a less flashy car also makes you and your car less of a target, especially when parked in the same place for hours on end.
All of you people dinging this video for the cost of a $10,000 rebuild complaining about the cost. It's called paying for expertise. If you think $10k is expensive, try paying for a new car. It's a no brainer money decision. This rebuild makes for great content. Those of you complaining about cost completely missed the point. The ten grand pays for the skill and expertise, use of machinery, etc. If you think it's so easy and overpriced, YOU try it and see how your results turn out. Respect and props to these people for their craftsmanship and thanks for sharing with the video. By the way, the mute button wasn't a problem to find.

16:20 Replace the middle plastic part with a hose. Connect the top with a Y-coupling connector and the bottom with a hose coupling connector. Clamp the hose using a P-clamp and bolt it to the oil filler tube mounting bolt. Or tie the hose with a plastic tie on the oil filler tube.
I think I would do it if It was easier to tune out the engine codes.
Just don't know if it is worth the hassle
Invest in the Group N mounts, including engine, pitch stop, transmission mounts! You’ll thank yourself later
Trying to not let the price keep running up on this thing but I have heard a lot of people recommend upgrading the pitch stop
@ totally fair!! It’s not too much more expensive from the stock mounts but stock does the trick too. Loving the content, keen for the next video on the STI
@@ShawnzeyRacinggroup N mounts are OEM but better quality definitely worth it
@@ShawnzeyRacing.. as above ^ the Group-N mounts are Subaru "STI" accessories made by Subaru that are stiffer/harder and give advantages for Group-N racing (think Group-B, Group-C, etc.) where cars must use OEM parts/accessories. The S209 was full of Group-N parts and there is a 3-page catalogue of various Group-N pieces floating around on the internet. Not saying you have to go full Group-N, but engine/transmission/pitch stop Group-N works well together and is less harsh, NVH wise, than going full Perrin or Grimmspeed or similar on those three mount locations. don't forget the pitch stop reinforcement bracket if that early model STi doesn't have it already...
You know I already ordered engine mount and transmission mounts is the only reason I wasn't going to do the Group-N ones.... It turns out the ones I ordered were the Group-N ones lol So check it off the list :)

When you rebuild please put an AOS,Cylinder 4 cooling mod and a IAG oil baffle and pickup, and it would be hella reliable. TRUST ME.
I really want to because it is recommended by everyone. So I'll probably justify the 500 bucks to do it. But I'm reluctant lol

@@ShawnzeyRacing AOS/ CYL 4 cooling are actually a little debated on the forums. Especially for a stockish power level.
can't hurt through I'm sure. It's just debated on whether it's money well spent or needed?
@@ShawnzeyRacingFor sure need an AOS or Catch Can. The main argument against those is in cold climates, they can gum up with moisture. However, usually adding the coolant lines to warm it up solves that.
The cylinder 4 cooling mod is the one more debated as to whether or not it is needed. If you have the money, it won’t hurt to add it. It basically just evens out the heat distribution across the 4 cylinders more evenly
Also, with the amount of bearing material in the oil pan, there are a few things you should replace.
The AVCS cam gears and AVCS solenoids all should be replaced technically. If you don’t want to spend the money, make sure to thoroughly clean them. However, replacement is recommended.
Same goes for the oil cooler block (where the oil filter goes). Replacement is recommended, but at the very least clean thoroughly. Also all the oil feed lines to the AVCS and the turbo need same process.
Also, FU cam bolts aren’t a bad investment (they replace the hex bit with a standard bolt, so much harder to round off). I’m surprised you didn’t have a single one round off, but thank god cause drilling those out are awful.
Sorry for how long this is and I’m sure I’m missing some stuff, just hoping the information helps with the process in making this a reliable daily.

On most Japanese vehicles (bikes especially) the screws that appear to be Phillips that have a single dot on the head are actually "JIS". The difference makes stripping them out with Phillips screwdrivers pretty easy. Invest in a couple of sizes of actual JIS drivers that have metal plates on the end- you hammer them just like your impact driver and they break free easy like.

I had a 2012 sti. Great time and was reliable for me some items of wear and tear that needed to be fixed. Spent about 5k through the time owning it on performance items and was pure enjoyment, treated with care and never abused it. But when buying my first home and soon having my first child on the way I had to give it up😢 for a truck to do improvements for the home to have it ready for my new family member. Rebuild it to get it going again. You'll have time later on if you still keep it to do improvements on it. Great job on the work you have done and congratulations.
Thanks a ton! I'm sure you family appreciates the sacrifices you make so its well worth it! I've tried many times to daily drive a truck and never like it to much. so I cycle between car and truck. And this Subaru is just another iteration of that lol. Ill drive this awhile and eventually need to sell it for money, then back in the daily driver truck I go!
Must do when rebuilding: use king or acl rod and main bearings. Replace all parts that get oil flow. Pump, cooler, turbo chra, cam gears, oil pan, pickup, avcs solenoids, banjo bolt filters(trash don't replace)
Got King bearings and a lot of new oiling components! Going to try and clean some of the oil parts to save some money but if it's not looking good ill replace them.
@@ShawnzeyRacingmandatory replacements are oil pan, cooler, and cam gears. You can clean everything else pretty well, just remember to leave any banjo bolt filters out when reassembled. Clean stuff like its gonna cost you 5k to rebuild if you don't get it spotless. Cam gears cost the same to send out for service as they do to buy new ones so just buy new. You could get lucky like me and find a complete set of heads for a deal and save a lot of money.

Learn something new every day. Lol. I owned my 2017 STI for 3.5 years. Did lots of work to it including injectors, FPR, clutch, fuel pump, ebcs, intake, AOS etc etc. I never knew there was a sound generator! The previous owner must have removed it, because there was nothing there and I've had the intercooler off dozens of times
Yea its just a plastic cylinder with a hose connected to the firewall lol. Super useful... I'm sure most people delete it. Might be a good short/reel/tik tok to compare before and after see if it really does anything at all...
@@ShawnzeyRacing Also an AOS is nice because in addition to keeping the intake tract and stuff clear of any blowby...you delete those stupid hard black pcv lines near the intercooler
Yea I order an AOS too! Actually now that you mention it the AOS mounts where that sound generator goes... so I'll have to delete mine too lol didn't think about that...
@@ShawnzeyRacing Good luck...a tip, there is a very small few inch long Y hose that goes on a barbed nipple on the top of the block. It's a BEAR to get on. Use plenty of grease or silicone and it helps to heat the hose up some first. I got stuck for hours on that one little hose, other than that the install was pretty easy.

One option you may consider if your going to tune the vehicle, you can go twin scroll, much more fun daily way better power band, and all the JDM parts should bolt up. This is a simple yet effective way to have much more fun with the vehicle even at 280whp-300+ depends on fueling.
If my internals would've been busted and I needed new ones I would've upgraded and considered spending money on a turbo but since its all stock ill just rebuild the stock turbo too...

Deleting the secondary air pump was always a must-do mod before the EPA screwed Cobb over and they removed the ability to delete CEL codes using AccessPort (look up project Green Speed). Now, its far too much hassle to mess with ANY emissions modifications. I would leave it intact.
Yea I remember that Cobb got in trouble recently... Good looking out I'll just leave it alone!
I was in the same situation. Got it cheap and told my wife it’d be my daily. Three months later, I ended up sinking $12k into forged internals and a new turbo. Thankfully, the transmission didn’t need any work-it’s rock solid. STIs aren’t really daily drivers; they’re toys that mess with your head. You’ll start obsessing over upgrades after a few months. If it’s already torn down, you might as well go forged now.
I have to try not to go down that rabbit hole! lol

As long as you don’t live in an area with emissions testing I would say delete the air pump system and get an open source tune, plenty of tuners online that can do it. Pick up a cylinder 4 cooling mod while the motor is out too.
Think I'll keep it for simplicity but I am doing an aos and cylinder 4 cooling mod for reliability!

I would look into a strengthen oil pickup tube because the stock ones are known to crack.
I would do 2018+ pistons from the type RA for the more robust OEM piston design as well.
I had a 2004 sti that was a reliable daily up until I sold it with 252k miles on the clock - besides normal wear and tear and preventative maintenance - it never skipped a beat (original engine and transmission). These engines live a very long time and happily when well kept, properly tuned and maintained for the power level the engineers made the stock components for...
That's my goal! I would love to get this thing back on the road and not worry about it and enjoy it :)
So I'm spending some extra money to make it more reliable. Cobb for a proper tune, AOS, Killer B pick up, Cylinder 4 cooling mod, and a proper engine rebuild unlike the last guys :)

Rebuild it with a machine shop checking it out. Def get the KillerB oil pan and pickup tube with baffles. Replace the oil pump and oil cooler as they are contaminated so that will be extra insurance for you.

Congratulations on your child, I just subscribed after watching the previous video and this one. I am now invested into your project and need to see this STI up and running. Honestly, I would go with a standard rebuild, maybe just tune it for a little more turbo PSI and get that smile on your face when you have an open onramp. Then use all that money you saved to improve a couple of the interior issues such as the armrest, the steering wheel logo, and other miscellaneous items. I know this does not affect the cars ability to drive but if this is going to be a daily driver, I like to get rid of some of those more annoying interior issues since you will be dailying it. I honestly have already replaced my center armrest because when I got my WRX, the optional rising armrest that came with the CVT was not only installed WITHOUT any screws and was just barely dangling on since I got it but also rattled like crazy and would make so much noise anytime I was going over 50 MPH so I just tore it out and replaced it. My seat bolster looks almost identical to yours so I wouldn't worry about it, but double check on eBay to see if you can get those OEM embroidered WRX branded carpets since they are pretty slick if you are tossing the old rubber mats away.

if you do look for one try to find a stock one! If its stock it will be a lot less likely to have issues :)

For "never doing this before", you sure seem to know what you're doing. 🤓👍 With three daily driver Subarus in our driveway, and two in my parent's, this is both insightful to watch and yet something I hope to never have to do. 😅 But then mine all ours are no turbos, stock engines, and oil changes every 5k miles.

The manufacturer of the engine stand should put a flat piece of metal across the two out stretched legs so that a pan can be put under the engine. Most pans between the two legs miss the fluid when the engine is turned.
Yea some engine stands have built in pans and I really want one! I should see if there is a pan I can buy for this one I suppose

Take the short block and throw it in the trash. New everything. Case halves, crank, bearings, pistons. Use the heads and nothing else. Expensive sure, but peace of mind is worth everything
I mean I can't argue that it would be the safer choice. But definitely would triple the price tag.

Congrats on the new baby ....but any place that oil flows has to be change oil cooler, oil pan ,oil control valves, oil cam gears, oil pump, send heads to machine shop i just rebuild my subaru engine spent over 3,000 everything was oem ,,,,,love your videos keep up the good work God bless
Thanks! The case halves and heads are at the machine shop as we speak! And I got most of the oil components new but I'm going to try and take apart and clean the cam gears first since they are 1000 bucks for all 4!
For reliable reasons upgrade it I have gone through three stock FA 20 motors no mods no tunes all rod, knock and spun bearings and it is my daily driver thankfully, I had a warranty on mine, but the next one is getting a fully built motor
If money allowed I would 100 upgrade rods and pistons. honestly not even that expensive but I'm saving 1100 bucks by not doing it.

You might be able to save the cyl 2 rod bearing by just knocking out what remains and cleaning it with lye like what people do with chip welded endmills. Same for the crank, it really doesn't look too bad you might be able to save it, but then a crank isn't too expensive. The dark secret about the EJ25 is that it's just like any other engine and if you don't psych yourself out about it, you can just rebuild it. You might "upgrade" it to make 400hp but what you'll find is that it ends up not actually being an upgrade. Forged pistons won't break, but they'll slap endlessly in all normal driving, yes even after 'warming up'. Big turbo might be nice but the STI spools like shit already so why bother with a bigger one on a daily. I vote keep it 100% stock, but just open up the ring gap a bit. Stock clearances otherwise, especially on main bearings. Don't bother with studs, it's a waste of money and only further distorts the bores for no good reason. Avoid the scope creep, slam that shit back together, reuse that oil pump, it's fine. I don't think your RTV thesis is right, I think they just starved it of oil the normal way because obviously the previous owner was a moron. One note on RTV where it is CRITICAL. Be very careful not to let RTV squeeze into the rear main bearing drain. I'd even suggest placing a shoe lace in there that you can floss it out with after you bolt it together. The builder that assembled my shortblock did not and down the road I blew all the oil out of the rear main seal when the drain clogged and caused pressurized oil to pump out the main seal.
Some good food for thought thanks! I did get a new crank and one new rod and all new bearings and bolts. No ARP products on this build though I use there head stud kits often on others!

Cheap rebuild fs but I highly recommend before completely put it back in the car u should put a cyl 4 cooling mod and an iag AOS on it, these are great mods for reliability and extending the life of the engine and the wear of the engine.

I think most of us would agree to rebuild as cost-effective as possible. It’s got a cool exhaust, so in a couple years the kiddo will think it’s a hot rod regardless! Lol

I’d definitely go with a mostly stock rebuild. Way cheaper and honestly a stock sti is still a really fun car to drive around regardless.

@ it was my first time and the machine shop didn't do the final pass on the heads when they decked them. Leaked coolant into the oil and spun a bearing real quick.
oof. that sucks. I hear a lot of horror stories about machine shops. So far I've used my local one 3 times so I feel lucky!
Its not bad to delete but you are going to have a ton of error codes unless you can reflash the ecu and remove the coresponding evap codes. But also you wont be able to pass any emissions.

29:25 no, they'll always meet in the middle, just think about it. But yeah often you just need to rotate it ever so slightly more to make them meet. When it's off you'll know it.

"Cheap-ish" rebuild.
No reason to not replace the known weak parts while its all torn down.
Cheap forged pistons and rods and ARP2000 headstuds. Do it once do it right. As youre having a baby you wont be able to redo it again in 3 months when the ringlands fall.
Upgraded oiling system with atleast a pickup, or a IAG Pan/pickup is a nice combo.
We got different versions of cheapish. I'm not at your level yet lol :)
Slap it back with some uprated pistons and ARP head bolts. That will make it fairly bulletproof!

32:35, another thing with these screws people always fuck up. They are JIS phillips which means if you try to torque them or loosen them with your normie P2 screwdriver, you'll strip em. With the right bit the bite and come right out, torque up to spec.

I recommend a turbo cartridge because it is so easy.
just replace both motor mounts at the same time, the next one could go anytime
idk if you noticed but that looked like one hell of a crossover leak
why did you take out the buckets, those can stay in to get the head bolts out and its one less step when putting it back together
white stuff on flywheel is probably something to do with water and maybe salt
I didn't have any luck with finding someone to fix my cam journals and you might be different but I would have had to get new heads
you didn't notice but those pistons look like they have light skirt wear and there is a light wear spot on all the cylinder walls reflect this, I would get a professionals opinion but you might need to get all new pistons and a hone for all cylinders
overall, if you can actually rebuild it for cheap, go ahead, but your parts list is getting longer the more stuff I see, heads mainly aren't cheap. dont forget you will need to account for other things like tuning stuff, engine mounts, random suspension parts and fluids, it all adds up

The heads, block, pistons, and rods are at a machine shop getting cleaned and looked over but they did recommend I buy a new crank. They did say heads were on the last leg and I could replace them but eads were 750 per side brand new so gonna try and have them clean up my heads
i have the same dang car (even color) it was pretty rough when i got it. although the motor was in better shape, my timing tensioner failed six months into ownership. i caught it fast and used a gates kit and followed all necessary steps as well as replaced the oil pump while i was there. I also had a failed turbo oil feed line which i caught right away leaking oil. I took a deep dive into the cars history and its a mess as im the fourth owner and its had 2 engine replacements and no mileage documented on this engine other than whats on the odometer. All my repairs were done at 97k and currently sitting at 115k with no leaks running smooth and takes me and my family all over. there are still some suspension bits I'll be doing soon for mine as the rear is sagging along with some slight damage to the drivers door that i will refinish with a lick of paint. great dang video and congrats on the family. I'd go the cheap route and be thorough per some of the other suggestions posted here. I'd also suggest hunting down an oem airbox at some point after the rebuild. that open air filter with no box won't help later on.
Sounds like you did a great job getting it back together if it is still going strong nice work! I'm hoping that this STI can be my kids first car ride! make sure he starts life out in a manual lol :)
Hey man as a suggestion for rebuild i say send it to SoCal Porting they are some awesome peeps over specially Ruben, they can fully rebuild it and also port it up with upgraded internals. If u are interested they can also go ahead and Ceracoat the whole thing as well id do this process with them again if i had to.
If I was going for some higher horse power ceracoat and a port job would be on the list but just keeping it basic this time! :)
6266 is a nice "stock" turbo with a little injector and a fuel pump, nothing crazy.
Yea 62mm turbos seem to be a really good sweet spot for a daily driver

No matter what do not reuse oil/ water heat exchanger on engine which has metal shavings in it or you will need another series of rebuild

There's nothing wrong with using the OEM bell housing bolts to mount the engine to the stand. You can even use the lower studs and nuts. This isn't a big block Chevy.
Just depends on how thick people's engine stands are ¯\_(ツ)_/¯
If there engine stand has big stand offs they may need to know how to measure to get the right length

@ not necessarily common, its a flat 6, found in the older outbacks. You would need a haltech ecu or something else though, while the engine might run you fairly cheap ecu and heads up display may cost you since your swapping to port injection.

Looks like grit has been all through all the bearings and important stuff. Probably grit not cleaned out properly from the first engine failure. If you think you can clean it properly, do the 1k fix. You probably won't have the time once jr. comes, to re-do if it fails again. Good Luck!
I think the previous shop not cleaning it properly is most of the reason for the early failure! So gonna clean it really good :)
