AU Ford Falcon 'Low Coolant Warning Light' Fix - It was the Header Tank!

  • This is part 2 of the "Low Coolant Warning Light" problem and fix on my AU3 XR8 ute. The first video ends with the warning light still being a problem, but absolute certainty that the sensor, float and wiring were not the culprit. It turns out that the header tank itself had a bit of protruding plastic (from a weld?) that interfered with the free operation of the float ... just a simple (and rare) manufacturing error. I simply manipulated the plastic with my fingers through the sensor hole, pushing it down; it took no more than a minute for the fix, but lots of time and money to get there. As this is an unusual problem, it may be more interesting than helpful to you in your situation. Dayco is a good and reputable brand. I don't think it's too likely to repeat itself.
    My low coolant warning light issue was really the result of 2 problems. Firstly, the float on the original sensor had developed a crack and was full of coolant. It was never going to function again as it was. That was issue number one. The previous owner had the header tank replaced, and this resulted in the second, compounding problem; interference with the operation of the float. Renewing the sensor, as I did, was never going to eliminate the light as long as the header tank remained with the defect. As it's a rare thing to happen, it took a long time to work it all out.
    Not sure it's legal to manipulate sensors that trigger dashboard warning lights (a la last bit of my video), but this light is more helpful than absolutely necessary from a safety viewpoint. For me, it was my last check that my hunch was right.

    Some times you need to remove the float and clean the rust and crap off the Magnet

      I bought 3 within a week; one each via Gumtree, Marketplace & eBay. One new old stock, and 2 that were second hand. All 3 of mine worked. Still have one as a spare. They come up from time to time.

      FordPro Wreckers had one last time I checked. I looked for a while, nothing available, and then there were 4 or 5 that came up at the same time.

      @@DPOSFS I just bought a new header tank (from ebay) for my AU Fairmont wagon and it came with a new sensor. The new tank also had the blanking plug for vehicles that don't have the sensor.

    Thanks again. Good information as I want to replace our tank soon.
    Our sensor is important as the Welsh plugs are leaking and I'm not in the mood to pull V8 out yet. So just keep topping it up.
