Alex was a beast knocking that out. I think you mentioned he has the same model boat as you guys, so I guess he knew what he was getting into. Cushions, paint, maintenance, auto-pilot, bulkheads, faucets, etc all in pristine shape. Pacific crossing in comfort and style after all this work by the both of you.

As a pro dodger builder, and also speaking from a lot of on-the-fly sheet of plywood lofts, i gotta say, doing that in a boat yard has to top all i have seen for guts and determination. Alex… heroic work. I would bid a job like that around 10K. We call that a ‘full conestoga’. Keep on keepin’ on.

If you ever have to replace a bulkhead like that again, use the old one for a pattern, but instead of guessing how to cut, make some cardboard strips that you can lay over the edges that need to be bigger. Then fit the old bulkhead and put the cardboard strips along the edge and trim until you get a good fit, hold the cardboard in place and staple it to the old bulkhead. The old bulkhead is the center, but the cardboard fits the edges. Voila, perfect pattern!

Brooke, I am envious of that machine you have. That is my dream machine. You can always do a slip cover without the zipper and make it easier on yourself! New dodger looks amazing!
Unfortunately, the sewing machine is not ours. We borrowed it from our friends on SV Delos! Maybe one day I will have one! I have to practice my sewing abilities before we invest in a machine like this one. The zipper was certainly a pain but once I figured it out it came together okay (next episode!). The word nerd in me perked up when you once referred to your Strataglass material as "Isinglass". I think one is a category of the other now, but that word conjured up an instant flashback to the 1943 musical "Oklahoma!" which featured a song called "Surrey With the Fringe On Top." That surrey (a horse-drawn carriage) had, according to the lyrics of the song, "Isinglass curtains that would roll right down, in case there's a change in the weather." So there's your bar trivia info the next time you need it. 🙂

Gary, at 25:56 you were very close to making an accurate template with the wood strips. First, get a small wood block, in your application a 1 x 1 block three inches long would work, and tape a pencil to it along one long side so that the point protrudes about a half inch from one end. Take one wood strip and butt it vertically up against the side of the hull. Place the pencil block horizontally against the hull at the upper end of the wood strip with the pencil away from the hull, the pencil point in contact with the strip. When you scribe the pencil line along the strip, all points will be equidistant from the hull and you'll have traced the shape you want. Cut on the scribed line with a boxcutter knife, repeat for the other sides of the template and glue them together in the shape you need. Doorskin plywood works really well but cardboard will be OK in a pinch.
Yes I did try the scribing technique with the cardboard actually. The problem I had with the wood strips and carboard is figuring out where to place each one on the hull side. The cut sides and top of the 1" ply needed to be chamfered since the hull gets wider as it moves aft and the bulkhead isn't actually vertical, it tilts back significantly to be in line with the staysail stay. Lots of angles and every edge except for the bottom was a curve with wiggles for the uneven glass. In the end, I think I got it close enough!

Dodger is looking very nice, lots of hard work on that for sure. The bulkhead looks as if it is going to fit in nicely, and after the little tweeking left, will secure and support that area much better than the last one. The cushions, yes frustrating, will come out looking great in that cockpit I am sure. You will reap the rewards from all your hard work soon and be back in the water enjoying your home again.

Looking Great ! Do yourselves a favor and go buy one or two spare replacement hoses for the gally handheld faucet, they all wear out faster than you would think and are brand specific for the fittings most times......when they fail your faucetless. Just from my personal experience

The dodger looks great, Alex is a rock star! We have an industrial sewing machine at work, it's for sewing on carpet binding, a lot trickier than my mom's old Singer that I used to put patches on my jeans in the 70s... The only way to get fairly good at it, is practice, practice, practice... fortunately for me, carpet binding is not my job! lol

Doing canvas instead of grinding on fiberglass sure does put a smile on your face. The stache is better than Riley's, it should bring in at least a couple hundred thousand new subscribers!! The 'Drink tap water' shirt is from a company we've been working with - Epic Water Filters. They design water filters that allow us to use any fresh water source (from tap water to waterfalls) to fill up our water bottles/water pitcher, reducing the need for single use plastics. Pretty cool! We've been using their filters for the past two years!
Nice job on the dodger & enclosure!!! On the faucets I'd avoid the Glacier Bay (Home Depot's In House Brand) as repair parts are mostly unobtainium so it's off to fight with Homer for replacement. I wouldn't go with a top of the line faucet either as Reverse Osmosis Water is very tough on metal and will quickly turn them to junk. I'd recommend getting a Moen or Delta Brand Faucet you like and then take advantage of their lifetime guarantee for both parts and replacement which is as simple as a phone call away. Yes, they will send you a brand new faucet if the old one can't be repaired...👍👍
Warranty is pretty much irrelevant when sailing to far-off countries like we do. There will be no Home Depot and we are certain that Moen or Delta would refuse to send parts or a replacement to Tonga or Fiji or wherever else we end up. Even Suzuki refused to help us out with warranty parts for our outboard while in Central America, and instructed us to return it to a dealer in the US for service. 🙄 The good news is faucets and plumbing parts are available in every developed country or island.

I was going to order a custom cover for my cow trailer. The guy wanted me to call him and make measurements' over the phone, as he asked for them. What could go wrong,? I ended up making it myself for 1/3 the cost & that included buying a new sewing machine. I did use a speedy sticher to get the measurements right. Gary think the boat work is easier on us guys as we are programed for long tasks, gals like Brook are programed for 100 short tasked all at one time a day. You will get the cushions, as you are persistent.

Yes, put our man Bill to work! So glad grace is healing. We have a question about the transparency of the clear plastic panels - do they all degrade over time and become more translucent? And then will they have to be replaced again in a couple of years? Or are these new ones for the dodger made of a different type of plastic where they will stay clearer longer? Thanks - keep going!
Hey David! Unfortunately, between the sun and the salt air the plastic panels take a beating. We chose to use Strataglass which is supposed to be one of the best on the market but even so, it's only expected to last 3-5 years. Replacing the glass will be inevitable at some point but our hope is the Sunbrella will still be in good shape so we can just stitch in new glass.
Nix the mustache, the Snidely Whiplash look is out. Dodger and cockpit enclosure look great, however the "make whole panel in Sunbrella then cut out 95% of it for the Isinglass " does seem a bit wasteful of expensive Sunbrella- to each their own. Great to hear the rudder issue was fixable. Look forward to your launch and trip across the Pacific.
They can use the off cuts for various covers. It's what most people do.
