Really sad to see the condition of the gears, they do look like they all need replacing, remember that all the gears are specific to a 1-1/8 shaft transfer case. they are all different from a later 1-1/4 shaft transfer case from a 3B or 5. The front casting may be able to be re used, the lip is there to just set the bearing cup on its working position. Hope things go well getting parts. Looking forward to the next update!

Clearly , sourcing replacement parts hasn’t left a smile on your face but respecting the determination to see this project through .
As you’ve stated , some of the parts will have to be replaced because of the poor tolerances of not just gear teeth but the splines as well .
A gear that has a smooth internal diameter may possibly be machined to accept a sleeve . The price of machining versus a replacement part whether reman’d , new manufacture or new old stock will be a decision , considering budget and expense . The quality level of replacement parts needs not to be discussed , it’s already disgusting to some level , although I appreciate the attempt to keep the sport alive . I try never to look back at what I spend / spent and find a way to keep going . This means the project means more to me than it will ever mean to anyone else . Labor of love .
If it were suggested to source a replacement trans / transfer case combo , i want to think its less expensive to rebuild , but we will have to ask you first . No one has to tell you any if’s , ands or buts , you’ve done your homework , you know your plan B and how much that costs .
We are all getting a real world education if we have never or not yet embarked on this journey . At this point , the major difference between you and big time restorer is simply budget . Yours is payroll and theirs is clients budget and major investment ( debt ? ) in replacement parts stock and shop supplies . I try to remember why I started the project in the first place to carry through , we know you do too .

Sad to see that you have to replace that many parts. I still don't understand how these parts can't get so badly damaged inside. I understand the teeth part but not the inner one.. weird.
Are you keeping some sort of inventory with all the pieces and which ones you keep and which ones you replace? And are you teaching all the expenses? it would be interesting to know the prices of all these replacements

I keep hoping to put some original parts back on but so many have to be replaced...
I've been keeping an expenses spreadsheet. It's... Very expensive overall. Maybe embarrassingly expensive at times. You might save $5-10 by buying from different suppliers but it's overall expensive. But old jeeps are. I wish I had a local source of good used parts.

@@SunkCostGarage Well think about it that way: some other people have other expensive hobbies. I wish I could have the opportunity to have one, but it is very difficult living in Barcelona, but when I visit my in laws in California, sometimes I feel like buying one..and will think about what to do with it later :) And about the original parts, I understand you perfectly, but maybe is not all lost.. who knows maybe you can use them as decoration items, as that set of punch numbers. I think it would make for a nice decoration, and considering you have the sand blaster thing, which makes them look so nice.
Anyway, looking forward to hearing from your progress :) maybe after this one everything gets easier..you have already tackled some of the most difficult parts.

But if I did that, I wouldn't learn anything. This video was from awhile ago, already rebuilt it and put around 200 miles on it so far.
