  • In this video I'll be showing ya'll how to replace the clutch on a Suzuki Samurai. As well as showing you some upgrades that can be done while you've got the transmission out of the truck.

    Great information provided in a clear, easy to understand way. No one would ever call me mechanically inclined, but following along with you I was able to put in my own clutch. Unbelievable. Haha

    Thank you for this video. I have watched this about 10 times. I have just completed installing the clutch in my 1987 Samurai. I am about to slip in the rebuilt transmission. Which I rebuilt by watching a video as well.

    I've watched all of your videos now and this one is outstanding. When I saw your stock rear transmission mount, I saw that it looked exactly like mine and mine is at just a couple thousand miles from new. I took video of my intermediate shaft and back of the transmission with the stock mount while driving down the road (stuck a gopro under the Sami) and the whole transmission and shaft is moving side to side and up/down in an elliptical path when accelerating. Crazy. The stock mount allows for a lot of movement. I was so happy to see your Dr. Z's HD Transmission Mount. I am definitely going to buy one of these and fix my rear transmission/shaft movement issue. I now also feel confident that I can drop the transmission and do a clutch job if needed. This kind of video give me the confidence to go for it and do it myself. Thx!

    GREAT VIDEO AND PLAY BY PLAY. To take yours out just to show and help someone else is pretty cool . Just a helpful tip I've used with those spacer plates. I take a wire about 6 inches long,any gauge(14,16,18) and strip it. Then take a strand or 2 and use them like a twist tie to hold the plate in place. The bolts still have lots of room to fit and you can remove them before you tighten the transmission down. Thanks for taking the time to share

    I’m running the same clutch on my 1.6 16v swapped Samurai, makes a huge difference and doesn’t slip at all when you give it the beans

    Great video as always. I have done that job too. Since changing mine when I first cranking it from cold start in neutral and let off the clutch you can feel it grab a little. But after that’s it’s normal.

    Like how ya wrapped your exhaust, I did the same thing on my Samurai & 7.3 turbo diesel. Make a lot more temp difference than people would think.

      yes it does, I had wrapped the turbo housing too, but its a little inconvenient for maintenance purposes.

    This is an awesome Channel love it keep the videos coming I've owned my samurai since 92 I put 4 engines in it their most recent I just got it running yesterday took her for the test drive I put a Volkswagen 1.9 turbo diesel in it we'll see how it does one request can you show how to adjust the clutch to make the adjustments on it thank you

    YES - a new technical Video. I`m impressed by your installed Stuff. For me (i love it simple and largely stock to keep it durable and easy to fix by bushcraft-mechanic`s...) too much - but i`m excited by Rig`s there`s owner-build/custumized. You have a very good Rig in a top shape - very good! Need more :-)

      Alfred Staude glad you enjoyed the video, these types of videos take the longest to make but I feel that they are the ones that are wanted by the community more. I got all the parts for the transfer case from the powder coaters, but have been working in a turn around and haven't had time to film anything.

      Hey did you use any type of lubes when you took the drive shaft of for the bolts to come off?

      Juny Beltran I didn't, but I had put antiseize on the guards from the last time, because of there exposure to the elements. If you need to, spray some penitrating spray on the bolts.

    Just a Tip,,next time you install your gearbox ,,put it in gear so you can rotate the input shaft ,by turning the rear flange,,secondly I dont recommend putting grease on the outside of the pilot bearing as this may cause it to spin in the flywheel housing destroying your flywheel,,Also use a white paint marker to mark the front driveshaft flange to the diff flange and also mark were the shaft lines up at the transfer case,,no guess work needed//JUST ASK A LIMEY,,,,,Very good Video..SIR BILL

      william suleyman pouring it in gear is actually a very good idea! Would have saved me having to pull down and reach inside. I didn't even think about the pilot bearing doing that tio the flywheel. I guess if it seized out would definitely do some damage. Thanks for the tips, it's always good to get some more knowledge.

    Your truck is beautiful.I've done numerous speedy sleeves on toyota 22r oil pumps be careful putting it on they bend easy but if you do it right i've never had one fail

    Question on install.
    Trans is in neutral. Back in the day we turned the output of the Tehran’s to line up the clutch and input splines.
    Maybe you can’t do that on the Sammy.
    Other that that and those rubber gloves. LOL.
    I can’t get past guys that are afraid of a little dirty grease on your hands.
    But I’m 64 and we didn’t have them around when I was wrenching all the time.

    Fantastic job my friend! You put a lot of effort into this video. Swapping VW diesel into Suzuki Sidekick myself next week. Some really good points in this video that helped. Question: _If_ there's any play on the input shaft or the tip is worn do you think that's a huge concern or if the _play_ is within millimeters would you let it slide?

      Prepper Logic, the real problem with letting things slide, even when they seem small, is how expensive, and troublesome they can become. Your talking about doing a transmission rebuild to fix the problem?

      The shaft itself has very little play in the transmission - less then what can be seen in this video (ua-cam.com/video/91pK1aGki9A/v-deo.html). The tip is worn. I've heard that some guys use JB weld to give it more thickness or even an extremely small shim to go over the input shaft which seats perfectly into the pilot bearing. I don't think I want to rebuild the transmission but rather simply replace the input shaft itself although the JB Weld route sounds appealing. It's similar to what's seen here (goo.gl/mVioi6). I might be overthinking it? Any wear on your input shaft tip that you've seen in your days that's raised any cause for concern?

      Really got a chance to look at that pic, sorry it took so long. From what I can tell from the pic you sent is that the Input shaft wont get the proper support it needs on one side causing the clutch to get hung up in the future. This will also cause premature bearing failure on the needle bearing in the end of the shaft and the bearing that supports the input shaft in the transmission. As far as needing a whole rebuild, the problem with the input shaft is that the main bearing supporting it inside the transmission is that it has a ring around it locking it in place. You would have to separate the rear half, split the case and then remove the main shaft assembly to get that input shaft off. But as long as all your syncros and bearings are good, just pull the input shaft off and replace it. Or you could take it to a machine shop, have them machine it down, or maybe build it up and replace the pilot bearing with a different bearing to account for the new input tip diameter, But then you wouldn't be able to use stock pilot bearings that come with clutch kits. That maybe more trouble than its worth. as far as the JB weld method, this could work, but as far a longevity is concerned, I have no experience regarding that so I couldn't tell you if it would be a long term fix. I hope this helps.

      In that video, I don't know what the spec for runut is, but to me it looks to be excessive and thats what caused the tip to wear out.

    You mentioned using a speedy sleeve on the grooved crank seal surface. Im currently rebuilding a spare 1.3 for my Samurai and was unable to find a speedy sleeve that would work for the rear main. Just for future reference do you know of a source or a part number?
    Turns out that the timing key was was also mangled and fixed with JB Weld so I decided just to get a reman crank.

      Rich Miller, OK that's good to know. I have used a speedy sleeve on another motor I've fixed before, and haven't looked into it yet. I'll try to see what I can find though and post it.

    Great video. My son just picked up a 91 Sammy as a project. Clutch was shot, so this helped a lot. Did you bedliner the underbelly of yours? I noticed it on the inside floors. Did you go full frame off, or rebuild yours somewhat still together? What brand of bedliner did you use and do you recommend it?

      Ed Beres, I only bed lined the inside and the outside rocker panels. I was told by a guy I know IRL that rhino lining the underside isn't a good idea because it's too ridgid/stiff and if it chips/cracks water can get behind it and get stuck in between the lining and the body causing rust over time. He recommended Rustoleum Enamel paint gloss black. The gloss because it's easier to just spray a hose knock off diet and mud. You could use any color you you like but I would definitely recommend gloss, because it's easy to clean. And I did pull the body off the frame. My tin top only took 2 ppl to lift. But I did pull every thing mind you. The seats, dash, seat belts, windshield, etc. The rhino liner I used was extreme liner. It's a great liner, but I've also heard really good things about Raptor liner too.

    Grat video . But after the replacement a have a revers gear problem. And I have no idea why. Can you help me please. I already adjust the clutch line screw and nothing. When the engine is on is almost impossible to shift the reverse. When the engine is off everything is fine. Pleas help me my friend!

      10-4, I'm working in Houston right now, so it will be on the budget build truck. I may actually change out that clutch cable because it is a cheap aftermarket one and is very flimsy.

      Alfonso Barrientos , I've seen them on eBay. I'm not sure on the specs of the carb or if you would need an adapter. It's not a very popular swap in the states. The Toyota 3K is though and it bolts right up to the samurai.

    My dads boss just gave us his old samurai it blows allot of white smoke when its warm just replaced the water pump and timing belt. No overheating issues.Any help would be appreciated. Thanks

    Question: put in new Petro works clutch and now can't get it into gear also tried 2 new clutch cables it's the right clutch things are lined up throw out bearing good...any ideas what else it could be

    29:58 You tell us to open some thing up. Can you show a picture off how to do that? I have problems with fitting my shifter back to place.. Thankyou!

      Viktor Nehr , down in the opening that the shifter fits into on the transmission you'll see a flat, flagged pin on the left and right side that are being pushed toward the center of that opening by springs on both sides. You can use a flat head screw driver to push them back toward the outer edges of the opening. You won't be able to open them all the way, but you only need tio make a little space so that the end of the shifter can slide in. Also make sure that your transmitting is in nuteral.

      Not directly, but possibly indirectly. So from an engineering stand point, anytime you have a shift, you would preferably like to have out supported on both ends. Because this shaft turns, bearings are used. Your input shaft and output shaft of the transmission are independent of one and other. The pilot bearing supports the front of the shaft, and a larger bearing near the end is around the outside input shaft just before the gear that is messed up to the cluster shaft. In front of that bearing is a seal that keeps gear oil in the trans. If the pilot bearing were to fail or not be there, it could put more lateral force on the bearing in the transmission and possibly mess up that seal. But you would probably have other issues first. Remember that the input shaft also supports and centers the clutch in between the pressure plate and fly wheel.
      It's actually more common for rear main seals to go bad than that. But this would be engine oil and not gear oil. How this helps.

    Is the Samurai transmission especially quirky to work on? I'm having a shop do mine, they specialize in Saabs but will work on anything. My throw out bearing is whining, so might as well do the clutch and flywheel kit. unknown miles. I trust them, but should I take it to a Samurai experienced shop? Not something I'm ready to do myself. Great video!

      It's a straight forward manual transmission. Very simple design, and doesn't require any specialty tools. Only tools that you would need that your may not have is snap ring pliers and horse shoe retainer ring pliers

      It's a company that makes these machined sleeves that you can put over a shaft that has a damaged machined surface. It's a way of fixing a machined shaft without losing O.D. and having to disassemble then taking it to a machine shop.

    How about bottom plate between gearbox n engine. Saw just install top plate only. Do you leave bottom plate and let it open and can see the flywheel from outside?

    Trey buddy. I got a 93ish 1.6 8 valve side kick engine in my 88' sammy. Don't know what my transmission is but I need to change the clutch assembly. Is this enough info to order a clutch kit or do I need to find out my transmission and or mix and match parts. I want to buy the clutch that you are assembling in this video but I live in hawaii and shipping cost and arm and a leg and takes 3 weeks so I want to get it right on my first attempt. Can you shine any light? Bro your doing an awsome job and I know your channel will take off. Aloha.

      milton ahnee, aloha brotha. Usually the samurai transmission is retained. And that makes is easy because the stock 1.3L flywheel and clutch are used. You'll be able to check this also, the 2 top motor to transmission bolt holes will line up perfect, but the two outside bottom mounting holes will be off. On the motor side, the holes will be spaced more to the outside of the vehicle, and on the transmission, where the two studs are, they will be more toward the center. Usually an adapter is used to mate the two together. It will be as simple as just looking under your truck, and noting those two things.

      ELK Motorsports right on trey. I found a 1/4 metal spacer and the 2 side bolts are off. 👍 Looks like I'm running stock transmission. In this case do you think going with this petroworks clutch would be sufficient? I'm running 6.5 in the transfer, unknown diffs at the moment and sitting on 33 mud boggers.       I like the petroworks, it has done well for me. I will be honest with you though. It only has 6,000 miles on it, all street. You can call up Myron from Zuks off-road, and you can get the clutch that they use with the turbos.

      Zak Kimo, the only problem I could see going from a 3 cylinder motor tho the 4 cylinder motor would be the transmission. Over in the states our samurais come with a 4 cylinder 8v and we need an adapter to put the 16v motor to our transmission. Or we can just use the 16v cylinder head on the 8v block. I don't know if this answered your question or made new ones.

      FRANKIE MENA, unfortunately they do not. But majority of manual transmissions, at least in older vehicles, are arranged the same internally. You would only need to find out your torque specs.

    Hello there I have a 1994 Suzuki Sidekick 4 wheel drive 16 valve I'm having problems shifting into my gears after about 30 minutes I can shift and it'll run but it's just gets hard to shift into the gears what can that be? I would be very grateful for any help here to steer me the right way.

      outdoorsey fun, there is a small nylon bushing that goes on the end of the shift, down in the transmission. This had a tendency to crack and break, also there is a bushing that acts as a cup for the pivot point of the shift that can wear out. This is the cheapest and easiest to check, replace, and/or upgrade. I would start there.

    HELP! I just installed my clutch but I don’t remember which way I put on the clutch disc.... it makes a hissing sound/sandpaper sound while I engage clutch. Could this be the reason? Let me know please, thank you.

      Space 671, generally you can only get the pressure plate to bolt up to the flywheel with the clutch disc oriented one way. ( some combinations are an exception) But usually, on the samurai, the clutch dish has one side that has a portion near the center hub that protrudes out with some visable springs in it. This side faces the pressure plate.

      Also can you explain the hissing sound I get while releasing clutch pedal? Basically when it starts grabbing 1st gear I can hear the hissing noise....I’m still worried about the noise

      No, anything is possible, but it would be extremely difficult to install backwards, ( in most cases). With a samurai that portion that protrudes out would contact the flywheel and prevent the clutch disc mating surface from contacting the flywheel. This in turn would keep the pressure plate mounting ring from sitting flush up against the flywheel. And the stock length mounting bolts are not long enough to get the assembly bolted up.

      Did this noise exist before?
      Did you replace the pilot bearing?
      Did you replace the throw out bearing?
      Is the proper amount of throw out bearing end play been set when the clutch cable was reattached to the lever and adjusted?
      It's very hard to diagnose a noise when you are not there in person, but this is where I would start.

    I love working on my Suzuki... After all the V-8s' and my 7.3 Powerstroke (ZF 6 speed) The Suzuki is almost like a remote control toy... Had a cylinder head arrive in the mail & it actualy fit in my mailbox LOL!
    The ZF 6 speed & t-case are HUGE! Probably weigh half of the entire Samurai...
    With a custom ramp & on stock wheels, my Samurai fits in the back of my Super Duty!

    I used same clutch few years ago, and didn't last more than 30000 km... Stock engine, stock tire size not to much offroading..., just everyday drive. I am so disapointed! Now i am runing OEM clutch (another 30 000 km) and it is just fine, sometime it smels on hill but it holds vey well.

      I didn't like the disc that came with the petro works clutch. Took it out, used a stock Asin clutch disc with the Petro works pressure plate. It has been very smooth for 6 years now.

      2:25 I'm pulling the front drive shaft, and the very next cut I'm reaching I'll from the bottom of the truck to remove one of the bolts/nuts that secure the transmission bell housing tio the motor.

    Good video; I'll be doing this job soon. You might want to consider welding a truss on your front axle. Those axle tubes are a bit skinny.

    has anyone used this tutorial to line up the clutch and pressure plate? i followed this and my clutch wont engage at all, theres a lot of stuff online saying the flat side of the clutch goes toward the flywheel.

      Kyle Mcneley, and to answer your question. Yes, the spring pack is interfering with the pressure plates ability to sandwich the clutch. This is preventing it from dissenting the clutch and won't allow the transmission too slow down enough to engage the gears properly
