How to repair a rusty ford capri sill end

  • Something every classic Ford owner will likely have to deal with at some stage. In this video we rebuild a rusty sill end on my Mk1 Ford Capri race car. The process will be very similar for a Ford Escort or Cortina. There is even extra bonus a-pillar rust repairs at the end of the video. Enjoy!

    Nice work, just FYI and for anyone else watching in similar situation, that sill end you fabricated, you can obtain sill end repair panels quite cheaply from the UK.

      Yes and probably one of the cheaper repair pieces out there. Main reason I fabricated from scratch was I'd left it to late to order one : )

    Nice repair, after watching this will have to try using a die grinder to clean up the welds instead of a grinder or flap disc.

      You definable get a lot of metal shards. Worth wearing gloves and overalls

      It looks easy because the video is sped up so much haha. Really its just a case of taking your time. I do find the carbide bur on the die grinder helps cleaning it up because it doesn't put any heat into the panel so minimal warpage. But talk about metal splinters! Also how much a quick sand with some 60grit tidies it up and smooths it off at the end.

    when you were making the front curved edge of the A Post, did you not think you could have done away with the MUCK TRAP Instead of putting it back.,, by curving & tapering it down to a point about 2 inches ahead of the A Post Don't bother putting the wee folded edge back it's just more muck trap.

      Honestly no but I see exactly what you mean. Since the bottom of the front guard has to attach to the sill, no matter what you do you will always end up with a bit of a trap there. Best bet is probably an inner guard. The goal with all the rust repairs to be close to OEM as there is a slight chance I'll try get it road registered for targa events.
