Just curious, what would the effect be if you just used the spot putty straight out, instead of sanding the print prior?
You would need to use more spot putty because the grooves would be deeper, and the blemishes higher, but it's possible! However, I've found that trying to avoid sanding is a futile effort. Prop making like this is always 90% sanding. Thanks for the question!

I’m trying to do another coat of primer but now it’s coming out of the can brownish. What should I do
Strange, I have never encountered that. Is it an old can? I’d recommend using a different can if it’s coming out discolored. Or, if the paint quality seems up to par, you could continue using it. Hope this helps!
Do you know what to do if your Inner and outer shells don't want to come together or even match at the notch on the sides?
If the parts don’t match up, it’s possible they got warped somehow. Depending on how misaligned, you could try flexing them into place, but I’d say you’d likely need to reprint them and make sure they align. I’ve had to reprint plenty of parts because of printing issues so it’s not uncommon.
