Nice summary! Personally, the most noticeable power/torque gain from stock setup was obtained initially by just lifting the stock needle one notch up and removing the airbox snorkel. Power wheelies in first gear were then possible. Then, as per the video, I did get a bit more power by making an extra hole in the airbox, fitting a dynojet needle, 150 main jet and #40 GSXR can.

Did the mods as shown using the Pro Cycle carb kit ,air box mods and a Leo Vince exhaust and couldn't believe the way it woke the motor up and now runs like a 650 should , it's like night and day the difference.
I like how you can do it on a budget too. Some guys grab a GSXR exhaust, make a mid pipe, then do all the free BST magic' carb mods. A completely transformed bike for under $150.
You just compressed like 6 or 7 hours of research on forums and youtube into a quick but informative mini-series...I think I'll fly down to down under just to marry ya. Or let the bush pigs get even another play mate.

Fantastic! You have the best exhaust sound comparison from stock to GSXR mufflers of any on the web. Barely any louder but sooooo much better sound and a real power gain added to a weight loss. Win, win, win. Quite right that the dyno may only show a 10% improvement but it feels like much more to the rider. Tis is a great way to show how simple it is to boost the stock bike up to what it should have come with from the dealer. Even a stock Suzuki muffler! Maybe the stock DR muffler should be on the GSXR... See how many they sell then! Added power really makes the stock suspension scary though so we are looking forward to the suspension vids. One tip, buy a cordless 18 volt 1/4" impact driver (not the drill-driver) and you will have no trouble with those carb screws. Get a socket adapter and those nice T handles will sit unused. I like Ryobi since they are much less expensive than most of the others and they are very good quality. I use the impact driver for everything except tightening bolts/screws, I trust my feel by hand more than the torque of the impact driver.
+JagLite48 totally agree jaglite, the gsxr should be stock on the DR... it could be so much better if suzuki made a few small changes that would barely cost them anything, sigh....

I'm running a Hyabusa pipe with a mid pipe made by Roddy McKinnon here in Christchurch, NZ. I had done the pipe a few months ago and noticed an improvement over stock but the carb and airbox mods really make everything work well. Highly recommended for any DR owner. Looking forward to your suspension vids.
I bought my DR 2nd hand, previous owner had spent a heap on it including a Keihin flatside pumper carb. I don't think the pumper carb gives the bike any more power than a rejetted stock carb, but it sure is responsive!
+Mark Heyes yep, i've heard it's mainly to give a snappy response and it should provide more than the stock carby. i did own one once that had the pumper but possibly it wasn't set up correctly, it certainly didn't perform any better than mine does now.
I really need to mod the carb next. Already got the m-7 exhaust and removed snorkel. Need a place to take her on some trails once I get a set of trail rims/tires.
+Supermofools if you've got the money i reckon why not. but for a DR650 i still think it's worth doing these budget mods first, quite a few guys have tried both and feel there's not a big difference given the money involved for a slightly faster throttle response.

Recently bought a dr and absolutley love the bushpig after owning a few different bikes xr 600, r1, a zx10 by various motocross bikes by far my favourite is the might dr bushpig its allready got a staintune aftermarket exhaust on it but looking foward to pulling the carby apart to see where we stand with that great videos thanks for the information provided just goes to show dont have to sprnd a tonne of money for a bit of extra performance
It's definitely worth trying the free mods, Jayden. I owned a DR650 with the famous pumper carb installed and couldn't really pick any difference in power. So I'll go the cheap mods instead of hundreds on a special carb!

Ok so i pulled the carby apart tonight found out it had a tapered needle allready installed and also possibly a 150 main jet allthough the slide only had the 2 holes in it is it worth drilling a 3rd hole like you show in this video?

thank you so much for the tutorial !!! :) works perfectly to stage 1 on my Dr :) did the needle grind too!!! it works exactly as described in you video. starts better.. idles better... and now lifts the front wheel when I give it some fist !!! :) oh.. I did however goto a 145 main jet with just the snorkle removed to add a margin of safety. and I changed my pilot to a 43 :) cheers again !! from nz

I agree, the FMF Q4 does sound kinda annoying with the stock carb. But I just put in a TM40 pumper carb and its much more throaty and angry. If I can figure out the best way to protect the GSXR can from rocks and road rash, I will put that on too. I have read they are kinda fragile. But a basic exhaust slider apparently costs 45 USD shipped, which is almost as much as I paid for the can :( Might just install the steel racks for that. Why did your bike have so little engine braking after the mods? Letting the clutch out with no throttle? Maybe my carb was really badly adjusted..
+Stephen do you mean our DR650 stephen? no probs with the engine braking, it was unchanged after the mods. re: exhaust sliders, a mate of mine did his cheaply with a piece of hydraulic line and a big zip tie to hold it in place. looked like the real thing and only cost him $3.
Yea my bike had a lot of engine braking, I cant imagine being to crawl forward without any throttle input, as yours seemed to do. Thanks for doing this series, I'm definitely learning some things.
our resident DR tinkerer experimented with all sorts of different sized holes and says he couldn't pick any difference after getting bigger than two inches. but he was only using his 'butt dyno' so who knows? :)
Another great video Mr. Morris. It's cool to see how much the power can be improved on a bike like the DR with just a few simple tweaks. I have to ask though (I may have before, if so I apologize), why the DR and not a bike like the XR650L that (by reputation at least...) is a lot more dirt worthy to start with. I've never ridden either, and only know what I've read about them. But I am curious.

Wow! That explains a lot. The XR-L is still sold here in the Sates and remains very popular. It's only $200 more than the DR650 ($6700 vs $6500 US), and far and away outsells the big Suzuki here. The DR is by and large considered a relic by the US motorcycle media. That's one reason why it's very interesting to see what you guys are doing with it.
I love this channel! I just bought my '97 DR650 a month ago and I didn't even know the breather filter existed until I watched this video. It's not mentioned in my Clymer manual in air filter maintenance. But darn it! Now I want to do all these mods! I have a few questions... Can you tell me which GSXR exhaust to get? The 600cc, 750cc or 1000cc ? or does it matter? You also mention adjusting the fuel air screw here "just off idle". I would say I am an advanced beginner of a motorcycle mechanic so I can do some things if I have enough detailed instruction. So, would I have the bike running and just play with it until it sounds like it idles good? A video with the engine running to show the difference would be cool :) One more thing, is there a trick to turning the carby far enough to the side to get to the bowl? I can take off the top of the carby but can't get it to turn enough to get to the screws on the bowl. You're a genius! Keep up the great work!
the GSXR pipes are compared in one of the vids. i don't much about these mods, gordon in the vid is the expert and he's got a few online threads with all the details.
Do they make a DR650E (like the DRZ400E), full plastic tank etc? The 790 bigbore kit sounds interesting. I would like to see someone make a DRZ485E (DRZ400 with bigbore kit and +4mm stroker crank) as a dual sport adventure bike. I have seen a few as supermotards and absolutely crank!

freewind is basically a dr650, same engine, just carbs are dual, got a more aerodynamic body, but essentially it's the same good old DR. Suzuki Freewind XF650, that's a full name of the bike. I'm surprised how many people have never heard of it, totally overlooked do-it-all bike.
@crosstrainingadventure out of interest how is overall mileage/consumption and top end highway speed affected by these mods if at all? I like to be able to cruise 130km/hr where i live as theres lots of tar before the dirt arrives ... fuel prices are also now "alarming" in 2023 to say the least😂 what sprocket and chain combo where u using on your bushpig in these gear take-off demos out of interest? I never noticed any change in mpg, Gareth. But I suspect it would drop if you make use of the extra power of course. I tend to have a lot of mechanical empathy for my bike so rarely get on the gas. I suspect after the mods I just used less throttle for the same power output so fuel use didn't go up. I've always run stock gearing, never bothered do the one tooth smaller on the front like many do.
Hey guys, like the videos in this Carby Mod video you don't say what actual position you have the clip in. I've bought a new needle to give this a go with and it has 5 groves for the clip and the video looks like it's in the 3rd grove but I just wanted to know exactly which grove is best. Hi! About the manifold weld, is there a noticeable torque gain at low rpm? Or on the contrary is there a loss of torque at low rpm and a gain of torque at high rpm? I would really like to avoid losing torque at low rpm, I also hesitate with an FMF powerbomb manifold but I'm afraid I'll encounter the same problem in addition to having to redo a carburetion adjustment. Currently I have a modified airbox with a twin air filter with a carburetion adapted to the Marving exhaust. Many Thank’s and good work! Greetings from France! I didn't do the weld on my latest DR. I doubt it makes much difference at all. I certainly wouldn't buy aftermarket parts unless you've seriously modified the engine e.g. a 790 big bore kit. Joyeux noel et bonne annee!

Both depend on how you ride the bike. If you use the extra power and ride more aggressively, yes to both. Otherwise no change. In some respects overall reliability may improve slightly as the stock bike runs very lean.
40HP? How did they manage that? Even my 1982 DR250 puts out 22 horse... So +400CC gives you 18 more horses. I guess it would have a lot more power at lower RPMs though
If you ride at the same pace? No effect. But of course if you ride harder and use the extra power it will use more. I've always averaged 20km/l before or after the mods.
When I bought my dr650 the previous owner added a FMF Q4,TM40 pumper carb, acerbis 5.5 gallon fuel tank, Sargent gel seat, aftermarket handle bars and acerbis hand guards and that bike has so much power if I hop on the road and bump the throttle that front has come up so fast and I wasn't ready I damn near fell on my ass

I have a Suzuki XF650 Freewind, don't know if it was available in Canada, same engine and exhaust as the DR, but twin carbed and with bigger valves, do you think this power mods would be applicable to this bike? BTW Great video, thank you.
I bought a dr650 a Few weeks ago. I finally got around to pulling the side covers and seat to check things out. Is there supposed to be a side cover on the airbox? There is t one on my bike
I have had tt600 xr600 since they first came out in the 80s had a ktm 625 55hp and had over 30 bikes of all sorts .presently have a stock dr650 2010 mod with 92000 km on it . The real truth about making power from this bike is a big valve head . Unless you make the head breathe it will be a slug in comparison to the other brands of thumpers
Hello , what do you think , can i do these mods on my suzuki freewind as well ? It has pretty much the same engine , but im not sure about the jet kit if it fits .
+Gummy Bear no it's editing the audio to get rid of all the insect noise in the background. it's all still near max volume but most of the voice over quality isn't the same as normal vids.
Is that the stock 15\42 gearing? You seem to be able to loft the wheel easily even with the stock setup (6:55). I'm careless with the throttle on mine as I have no fear of ever lifting the front wheel accidentally.

These mods apply from 1996 and on, Emil. I don't know how different the earlier models were... It might not work on yours as the later models were restricted due to noise and pollution laws.

I have a '91 RSE here in the UK. I have followed your tips to a point, just got to make a custom header for my GSXR750 muffler next and drill the air box. I have ground the inside weld off the stock header (will grind the exhaust port in the engine next probably as there's a big step there). I'm running a 47.5 idle jet, 150 main jet, I've ground the needle taper down some, drilled the slides holes out to 3mm and clipped just 2 turns off the slide spring... Since doing this though, when I give it some throttle it is taking much longer for the revs to fall back to idle, in some cases the revs jist don't fall at all... I'm thinking I shouldn't have clipped the spring? Another issue when I took it for a test ride, slowing down quickly resulted in the engine just cutting out? Any advice?
Unfortunately I'm no expert at this stuff, it was Gordon who knows it all backwards. I think he's still the Thumpertalk forum as 'canvet' or something like that if you wanted to ask him questions. I've never come across the two issues you've mentioned.

Yep, you'll see the DR in all the recent vids. I can't really comment about its suitability. Some countries never sold it and won't stock parts. Too many variables to even hazard a guess unfortunately.

+Husqvarna enduro yup. but apart from racing the reality is most of the time you are only using 10 to 25HP, and having all that grunt in the low revs makes a big thumper a sweet bike to ride. only time i'd like a bit more is if i need to overtake quickly on the highway... 40HP is quite limiting then.
I'm sorry but I think the GSXR can muffler swap is one of the biggest wastes of money...IF you are looking for losing weight and gaining power. 1. You are paying for a new midpipe that is modded to fit the gsxr can. 2. You are fitting an uglier, almost as heavy, and bigger muffler than the stock item. 3. All in all for the money you spent on the midpipe and the crappily waste of money GSXR oem can you could spend $60 more and have a complete Delvic exhaust system...yes COMPLETE with new her AND midpipe.
horses for courses, michael. many of us find the aftermarket pipes obnoxiously loud, even the FMF Q4. yes the aftermarket mid pipes are too expensive but i had a local exhaust guy make mine for almost half the price. there is no way even the heaviest GSXR pipe is anywhere near the weight of the stocker.

Ok so i pulled the carby apart tonight found out it had a tapered needle allready installed and also possibly a 150 main jet allthough the slide only had the 2 holes in it is it worth drilling a 3rd hole like you show in this video?

thank you so much for the tutorial !!! :) works perfectly to stage 1 on my Dr :) did the needle grind too!!! it works exactly as described in you video. starts better.. idles better... and now lifts the front wheel when I give it some fist !!! :) oh.. I did however goto a 145 main jet with just the snorkle removed to add a margin of safety. and I changed my pilot to a 43 :) cheers again !! from nz

Did you know up here in Canada we have several different ways of saying hey. In the prairies we pronounce it Hay cause of the farms. Most other places in Canada they pronounce it Hey or Eh.

I agree, the FMF Q4 does sound kinda annoying with the stock carb. But I just put in a TM40 pumper carb and its much more throaty and angry. If I can figure out the best way to protect the GSXR can from rocks and road rash, I will put that on too. I have read they are kinda fragile. But a basic exhaust slider apparently costs 45 USD shipped, which is almost as much as I paid for the can :( Might just install the steel racks for that.
Why did your bike have so little engine braking after the mods? Letting the clutch out with no throttle? Maybe my carb was really badly adjusted..
+Stephen do you mean our DR650 stephen? no probs with the engine braking, it was unchanged after the mods. re: exhaust sliders, a mate of mine did his cheaply with a piece of hydraulic line and a big zip tie to hold it in place. looked like the real thing and only cost him $3.
Yea my bike had a lot of engine braking, I cant imagine being to crawl forward without any throttle input, as yours seemed to do. Thanks for doing this series, I'm definitely learning some things.
Procycle sends a template out with their jet kit... the hole they recommend is way bigger than 2 inch from what I can tell
our resident DR tinkerer experimented with all sorts of different sized holes and says he couldn't pick any difference after getting bigger than two inches. but he was only using his 'butt dyno' so who knows? :)
Another great video Mr. Morris. It's cool to see how much the power can be improved on a bike like the DR with just a few simple tweaks. I have to ask though (I may have before, if so I apologize), why the DR and not a bike like the XR650L that (by reputation at least...) is a lot more dirt worthy to start with. I've never ridden either, and only know what I've read about them. But I am curious.

Wow! That explains a lot. The XR-L is still sold here in the Sates and remains very popular. It's only $200 more than the DR650 ($6700 vs $6500 US), and far and away outsells the big Suzuki here. The DR is by and large considered a relic by the US motorcycle media. That's one reason why it's very interesting to see what you guys are doing with it.

I love this channel! I just bought my '97 DR650 a month ago and I didn't even know the breather filter existed until I watched this video. It's not mentioned in my Clymer manual in air filter maintenance. But darn it! Now I want to do all these mods! I have a few questions...
Can you tell me which GSXR exhaust to get? The 600cc, 750cc or 1000cc ? or does it matter?
You also mention adjusting the fuel air screw here "just off idle". I would say I am an advanced beginner of a motorcycle mechanic so I can do some things if I have enough detailed instruction. So, would I have the bike running and just play with it until it sounds like it idles good? A video with the engine running to show the difference would be cool :)
One more thing, is there a trick to turning the carby far enough to the side to get to the bowl? I can take off the top of the carby but can't get it to turn enough to get to the screws on the bowl.

Do they make a DR650E (like the DRZ400E), full plastic tank etc? The 790 bigbore kit sounds interesting. I would like to see someone make a DRZ485E (DRZ400 with bigbore kit and +4mm stroker crank) as a dual sport adventure bike. I have seen a few as supermotards and absolutely crank!

never even heard of a freewind, not sure if it ever came to australia
freewind is basically a dr650, same engine, just carbs are dual, got a more aerodynamic body, but essentially it's the same good old DR.
Suzuki Freewind XF650, that's a full name of the bike. I'm surprised how many people have never heard of it, totally overlooked do-it-all bike.

@crosstrainingadventure out of interest how is overall mileage/consumption and top end highway speed affected by these mods if at all? I like to be able to cruise 130km/hr where i live as theres lots of tar before the dirt arrives ... fuel prices are also now "alarming" in 2023 to say the least😂 what sprocket and chain combo where u using on your bushpig in these gear take-off demos out of interest? I never noticed any change in mpg, Gareth. But I suspect it would drop if you make use of the extra power of course. I tend to have a lot of mechanical empathy for my bike so rarely get on the gas. I suspect after the mods I just used less throttle for the same power output so fuel use didn't go up. I've always run stock gearing, never bothered do the one tooth smaller on the front like many do.

Hey guys, like the videos in this Carby Mod video you don't say what actual position you have the clip in. I've bought a new needle to give this a go with and it has 5 groves for the clip and the video looks like it's in the 3rd grove but I just wanted to know exactly which grove is best. About the manifold weld, is there a noticeable torque gain at low rpm? Or on the contrary is there a loss of torque at low rpm and a gain of torque at high rpm?
I would really like to avoid losing torque at low rpm, I also hesitate with an FMF powerbomb manifold but I'm afraid I'll encounter the same problem in addition to having to redo a carburetion adjustment.
Currently I have a modified airbox with a twin air filter with a carburetion adapted to the Marving exhaust.

I didn't do the weld on my latest DR. I doubt it makes much difference at all. I certainly wouldn't buy aftermarket parts unless you've seriously modified the engine e.g. a 790 big bore kit. Joyeux noel et bonne annee!

Did the air box and carby mod with taper jet. Now my dr650se doesnt go into gear or throttle without shutting off. While bike starts no problem?

some might be but we wouldn't know which ones, as per the start of the series these are all for 1996 onward.

Both depend on how you ride the bike. If you use the extra power and ride more aggressively, yes to both. Otherwise no change. In some respects overall reliability may improve slightly as the stock bike runs very lean.
40HP? How did they manage that? Even my 1982 DR250 puts out 22 horse... So +400CC gives you 18 more horses. I guess it would have a lot more power at lower RPMs though

If you ride at the same pace? No effect. But of course if you ride harder and use the extra power it will use more. I've always averaged 20km/l before or after the mods.

When I bought my dr650 the previous owner added a FMF Q4,TM40 pumper carb, acerbis 5.5 gallon fuel tank, Sargent gel seat, aftermarket handle bars and acerbis hand guards and that bike has so much power if I hop on the road and bump the throttle that front has come up so fast and I wasn't ready I damn near fell on my ass

I bought a dr650 a Few weeks ago. I finally got around to pulling the side covers and seat to check things out. Is there supposed to be a side cover on the airbox? There is t one on my bike

I have had tt600 xr600 since they first came out in the 80s had a ktm 625 55hp and had over 30 bikes of all sorts .presently have a stock dr650 2010 mod with 92000 km on it .
The real truth about making power from this bike is a big valve head .
Unless you make the head breathe it will be a slug in comparison to the other brands of thumpers

Is that the stock 15\42 gearing? You seem to be able to loft the wheel easily even with the stock setup (6:55). I'm careless with the throttle on mine as I have no fear of ever lifting the front wheel accidentally.

no but you can buy a bore and stroke kit that will do the trick.

These mods apply from 1996 and on, Emil. I don't know how different the earlier models were... It might not work on yours as the later models were restricted due to noise and pollution laws.

if you want. as per the vid series it takes you about halfway in terms of derestricting it.
I have a '91 RSE here in the UK. I have followed your tips to a point, just got to make a custom header for my GSXR750 muffler next and drill the air box.
I have ground the inside weld off the stock header (will grind the exhaust port in the engine next probably as there's a big step there).
I'm running a 47.5 idle jet, 150 main jet, I've ground the needle taper down some, drilled the slides holes out to 3mm and clipped just 2 turns off the slide spring...
Since doing this though, when I give it some throttle it is taking much longer for the revs to fall back to idle, in some cases the revs jist don't fall at all... I'm thinking I shouldn't have clipped the spring?
Another issue when I took it for a test ride, slowing down quickly resulted in the engine just cutting out?
Any advice?
Unfortunately I'm no expert at this stuff, it was Gordon who knows it all backwards. I think he's still the Thumpertalk forum as 'canvet' or something like that if you wanted to ask him questions. I've never come across the two issues you've mentioned.

Yep, you'll see the DR in all the recent vids. I can't really comment about its suitability. Some countries never sold it and won't stock parts. Too many variables to even hazard a guess unfortunately.
I can't believe you chose the DR over the XR to do all this to. The Honda is better in every way.

+Husqvarna enduro yup. but apart from racing the reality is most of the time you are only using 10 to 25HP, and having all that grunt in the low revs makes a big thumper a sweet bike to ride. only time i'd like a bit more is if i need to overtake quickly on the highway... 40HP is quite limiting then.

I'm sorry but I think the GSXR can muffler swap is one of the biggest wastes of money...IF you are looking for losing weight and gaining power.
1. You are paying for a new midpipe that is modded to fit the gsxr can.
2. You are fitting an uglier, almost as heavy, and bigger muffler than the stock item.
3. All in all for the money you spent on the midpipe and the crappily waste of money GSXR oem can you could spend $60 more and have a complete Delvic exhaust system...yes COMPLETE with new her AND midpipe.
horses for courses, michael. many of us find the aftermarket pipes obnoxiously loud, even the FMF Q4. yes the aftermarket mid pipes are too expensive but i had a local exhaust guy make mine for almost half the price. there is no way even the heaviest GSXR pipe is anywhere near the weight of the stocker.
some great results from such little work and money really!!!! Nice going guys, the pig will be a gazelle by the end of it all ;-)
