How to Enlarge a Hole With a Hole Saw

  • Because hole saws rely on a pilot bit to guide them, it’s tough to enlarge an existing hole because there’s no wood for the pilot bit to bite. Use this technique to safely make an existing hole larger using a hole saw.

    Another way would be to use the bigger hole saw on a separate board. Then clamp the separate board in front of the small hole so the board acts as a template. Drill bigger hole guided by the template.

      This is the way I learned many years ago on old doors with small ½ inch holes for the original locks and we needed to install modern lock sets, another advantage is you can reposition the hole as needed.

      ​@@AlexeyDnepr cut new hole in board. Place board on center where you want the new hole. Clamp. Drill hole. If you need a video, don't try this at home.

    I just use the smaller hole saw n the larger one at the same time. The small hole saw is a perfect guide

    If you don't have the right size (smaller) hole saw, you can also attach a larger (than the larger hole saw) piece of board or plywood to the wood you need the hole in and drill away. This method also allow you to drill the new hole offcenter from the existing hole.

    This was the best method of all the "how to enlarge a hole" videos I saw. It's fool proof. My new deadbolt on my old front door looks great! Both the bolt and bore holes had to be enlarged.

    I bought a new stainless steel chronical paid $500.00 for it, it has an 1/2 hole for a thermowell, but in that space i needed a 1-1/2 tri clover fitting,
    So i used this method to cut a bigger hole, one slip and i have $500.00 worth of junk. This method worked very well, the takeaway here is needed to make a 1/2 inch plug from metal not wood for cutting into a metal tank, but the wood did work in this case, but was broken by the thin piot hole. Thank you for the video!

    The plug will be slightly smaller than the hole, so I think there will be a bit of wobble till the hole saw bites and begins cutting with this method. No big deal for rough hole cutting as for construction, plumbing etc. If you want more accuracy, you can drill a piece of large scrap to the larger size, clamp the drilled scrap with the larger hole centered over the smaller hole, and use it as a guide sleeve for the larger hole saw. I think Timothy Dillon also refers to this method in the second reply to the previous comment.

    Thanks for the tip!
    A possibly-easier method -- if you have access -- is to put a cross brace on the back side, drill your centered punch, and use that for the hole saw. When done, remove the back brace. Close to 100% accurate.
    Another method - fill the hole with wood putty, let dry, and redo. Takes longer but is 100% accurate.
    Another method - mount your drill on a clamp so it's guaranteed centered... like a "horizontal drill press" with the center hitting two lines you've set with lines on the hole. Then drill your bigger hole. Not so accurate, but not so longer in time either.
    Finally -- I hate to say it -- if you have a hole that is of too small a diameter -- measure twice!!

    Awesome. I may need to do this to a plastic RV waste tank. I used one type of grommet that isn't working well for the fitment, with a 2-5/8" hole, and I may need to change it to a 3" hole for a uniseal. Now I know how to go about it. I think I even kept the original "hole" I cut out so I can use that as the guide, perhaps. Thanks!

      For a waste tank, I would invest the $30 or so in a bulkhead fitting. Uniseals put a lot of side pressure on the hole, and if there is even a tiny crack, it can split the tank. Bulkheads pinch a gasket, such as silicon, into both sides of the wall of the tank instead of pressing rubber into the side of the hole like the uniseal does

    This will work, and is a good way to solve this problem, as long as the centers of both holes (the existing hole and the new hole to be drilled) are at the same point..

    Only problem with that is if you are enlarging a hole you did not make or do not have a size for. Just use your hole saw to make the hole size you need in a scrap piece of wood then use that as a guide over the existing hole, this also works even if you don't have a perfectly round hole

      Great tip, Donald. That certainly is another smart way to do this. You could clamp or screw the jig you've made out of a scrap of wood onto the surface you're drilling into, basically doing the inverted version of the tip we've shown here.

    Drill at full blast, gently notch a lip, then tilt the hole saw into the material. I cut 100 holes a day ranging from 1" to 2.5" . I have never used an arbor. When you makes hundreds of holes, it makes the slug a none issue as well.
    I do use an arbor when cutting holes into steel pipe. If you don't tou can lose the slug into the pipe.

    Smaller diameter hole saws are longer than bigger diameter. If you can thread the smaller diameter hole saw inside the bigger diameter hole saw, you'll notice that the smaller protudes. So you can use the smaller hole saw as a pilot guide. Sorry for my english,

    I drill the larger hole in a piece of scrap, hold/clamp that piece of scrap over the smaller hole and start drilling using the scrap as a guide/template. Once you have drilled a bit, you can remove the piece of scrap and finish drilling. This works especially well if your smaller hole used a smaller drill bit in the centre. This will also allow you to reposition the hole if the original was not quite in the right position.

    If your hole saw arbor has enough thread length, you can also screw the smaller hole saw on inside the larger one. I did that all the time to enlarge crossbores for door hardware

    If the hole is not circular, Put your drill in 2nd gear and practice plunging it into dry wall scraps at full speed. It should make a big enough channel that you can back off and slowly chip away at it.

    Some holesaw arbors allow you to double up on the holesaw bits and use the smaller inside bit as a guide too

    Or you can put your drill on reverse to allow for stability. Thereafter place the drill on forward after creating a deep enough hole.

    The way i do it is to screw the original size hole saw onto the bit inside the bigger one, basically same as using the plug, at least with mine i can fit 2 onto it, maybe not all brands

    What if I have a square hole, like in a low voltage box cover, and I need a round hole? I ordered blank nylon cover plates to put a little 12v switch in for some LED shop lights but they sent me cover plates with a big square hole. I feel like I can make these work but I’m not sure how. And all I’ve got that size is a dull SpeeD Bor bit

      if you cut a hole in a larger piece of wood with same hole saw you can use the wood as a guide over the square hole

      Like chilly said. Take a piece of scrap and put the size hole you want in it than clamp that to what you want to put a hole in.

      As some of the other commenters pointed out, you could also drill into a scrap of wood with the hole saw of your choice, and then clamp or screw that scrap over the location you want to drill the new hole to use as a guide jig.
