*HEY MR GUYTON* you might want to look into buying some Blind Grip Panel Holders (aka Clecos) if you plan on doing something like this again. There are videos that explain what they are and how they work if you have not used them before. EDIT: also maybe some Weld Spatter Spray if you are welding anything else, it will help a little with clean up.

If you're worried about blowing a hole while welding then I suggest setting up your welder for MIG rather than fluxcore. Small diameter (. 023") MIG wire does well on thin sheet metal. Plus, no slag to clean up afterwards.

This welder is a flux core welder, meaning there is no gas needed. The ugly soot you see on the metal after welding is from a chemical added inside the welding wire that acts as a shielding gas when it gets vaporized.
Put the weld gun nozzle tip on it. The nozzle is designed to encase the shielding gas when the trigger is pulled. That's why your welds get so polluted. Great job either way!
If you have time for a quick question. How did you mount the pack to the South Beach harness. I am mid construction on my own pack and got the exact same harness from them. My "backplate" for lack of a better term, is 3D printed and lined with fiberglass for strength. Did you drill through the harness and use bolts? Any info is appreciated. Thanks!
Yes I used those hex cap bolts with the rounded head on them. I welded nuts into my boosters, located the holes/nuts I had welded in, then popped holes in the harness and bolted it on. I used washers too of course
I have a cheap Lincoln flux core machine (requires no gas). It is not all that easy to weld with and it leaves behind a soot that must be cleaned away before additional welding can be done. It works, but a real gas MIG would be easier to use. Really, any welding machine will do the trick.

to get very deep dishing, I use the round side of the hammer, but the curves involved here are pretty gentle. The flat side of a ball peen hammer actually has quite a bit of curve to it to, compared to a body hammer, so it still dishes, just not as extreme. It also keeps the part from getting too beat up in the process. Even with deep dishing, I will often start with the flat side, and only use the round side in the center area to avoid too much work-hardening of the metal

I actually made an aluminum jetpack for the head of the studio doing the film. For his personal collection, not for the movie. I hope he reaches back out to me to do some work on the film.

So you don't have to goo through all the hassle of drilling rivers out, there a these things called clecos that allow you to temp install sheet metal. We use them a lot in aviation
Yeah I know of them. But I try to do as much of this as I can without using tools that ordinary people don't have. Everyone has a drill bit, but few of us own a set of Clecos. Using ordinary tools makes people feel confident enough to give this sort of thing a try.

I am aware of them. I just don't typically do this sort of riveting so I don't own any. I got 2000 rivets from Harbor Freight for like $10....might take a bit longer than Clecos but it worked

small parts are always hard. I usually get them close and then put them in the vise and file them to the right shape

I didn't make the buckles. I used ones from military parachutes.
I would love to build one but I don't ever see myself making a casting mold like that, I would love it if you sold them on your website!
