I thought this had Pinterest Fail written all over it, but I'm happy with the way our's turned out. If you aren't the contact cement whisperer like this guy, you'll find yourself thinking of creative ways to secure the seams while they cure. Binder clips are your friend. You can also use push pins to keep the rudder straight. Sandpaper works just fine to bevel the vent edges if you don't have a dremel lying around. Great product overall. My son is going as Cliff and I'm Lothar. Now that we have the helmet together, I wish it was the other way around.

This looks really good! One thing I would do differently is the overlay. I would use eva dowels cut in half lengthwise.
YES!!! TRON Legacy was easily one of the most underrated film of the last 10-11 years. Depending on what thickness foam you made that out of, may be pretty easy to sandwich a piece of acrylic in that and edge light it.

i know alot of cosplayers use Black film cover folder, and just cut lenses out of the cover. any stationary shop will have it. save you messing around with tint + film

Can you reinforce it with fiberglass resin?
I've never tried fiberglass on foam. I am planning on doing some experimenting to harden harden foam. I'll put out a video when i do. thanks for watching
