I have watched a ton of videos on patching holes in an aluminum boat and this video is the best one I have found and have learned from it. I will definitely be patching holes in my boat that I have that has several holes in it from the previous owners 16 year old kid breaking up ice in the bottom of it years ago before I got it. I refuse to think of it as trashed and now I’m confident I can properly repair the holes in the bottom. Tim in MI
Great looking patch! I have also used this method to patch holes in my boat, but I change from using Bondo fiberglass filler to the Bondo filler that uses aluminum in place of the fiberglass.

Great video, good job thank-you for doing this. Two minor suggestions, It would be a good idea to taper the outside of the hole, maybe at a 45° angle or more, this is to give the filler a tapered edge to bond to instead of a square edge. This will reduce the possibility of a fracture at that joint. Also, you can apply waxed paper over the chopped strand fiberglass filler and use a straight edge to level and conform the filler reducing the amount that you will need to remove later. The waxed paper will easily peel off the hardened fiberglass. Sometimes there will be air pockets in this filler, automotive primer putty or high build primer over the whole area and sanding flush will help with that and also help make the repair less likely to show under gloss paint.
A riveted aluminum boat is a marvel of modern technology ! When it comes to aluminium and welding ! Most people do not realize that to weld on aluminium actually weakens it ! I do not mean to imply that there not perfectly good all welded aluminum boats ! Thing is ! A weld on a aluminium boat is weaker than the base metal itself ! Point is ! If a failure is to occur ! It most likely to be a failed weld ! I like this video ! The only thing that might have made this repair any better would be to have used solid rivets ! Then again that likely not at all necessary for a repair such as this ! There are people who somehow believe aluminium is akin to steel in that there can be monolithic structure produced by welding the same as mild steel ! The fact is ! What that possible with aluminium is not the same as what is possible with steel for instance ! Aluminium has properties that must be understood !

I'm the welding guru and certified welder you speak of in the first minute of the video Love your videos...hell I built my boat based on all your videos... But for God's sake please just take it to your local fab shop... Fun fact...once you put bondo on aluminum it takes ALOT more work to weld it later when it does end up leaking (and it will). Just get it welded.
If I have a hole that big I’m going to pre drill out my corners and countersink. Put 1 extra rivet in between every hole for more contact with the boat and my patch material. I prefer to do a 3M 5200 on just my rivet ports and a liquid gasket maker on my patch material against my boat. I feel the gasket maker puts a thicker coat and a better more flexible seal. Instead of bondo Im going to fill it with brazing rod and sand flat on the outside
How would you fix a big dent on the lower part of the hull. I really cant get it moving. Can you please do a video on how to straighten out a dent? 🫡 Amazing job btw! 👌👌
Not saying its right or wrong. At least round the corners of your patch panel. Round patch panels are better suited and 8 rivets wound have been better. Js!
As a guy that owns a small one man weld shop. I'd weld that up for anybody that came to my shop for 100 bucks. Just saying, look around, you might find a guy like me that would fix something like this on the cheap/the most proper way.

would bondo be good enough to fill small screw holes in the rounded gunwale edge?
One if better patch videos. Done this many times. Ive used 5200 vs bondo and it sealed up tight on parct and rivets.
Where do you prefer to get your aluminum sheet?
How hard is it to pull big dents out of the nose

I'm running a Titanium Unlimited 200 with upgraded spool gun, Mig, .035 wire, welding aluminum only. 1/8 or 1/16th.

I will never understand why the TBNation won't migrate to the solid rivets.
I have them. Doesn't matter in this case. All gets sealed and covered up. Use what you want though cuz.
Not everyone has a helper to buck rivets.
