- This week we dive into one of the rustiest trucks Ive seen personally for the one and only good part it has left and that's the 6.0LS engine that we plan to use in my wife's 1986 C30 crew cab dually Johnny Cash.

I find those engine hoist are good for testing the tensile strength of any wires I forgot to disconnect.

Watched a tough truck competition the other day and a guy was running a 6.0 and it had no manifolds at all. It was a rusty pile. Of coarse it ran like crap. Was funny to see.
I am picking up an '05 K1500 with a 5.3/4L60E in the next few weeks. It will be the donor drivetrain for my '72 El Camino. Looking forward to watching your progress.

My brother is a commercial fisherman , 9 months a year he hauls dead fish for his lobster trap bait. In winter he uses his truck for plowing and salting so It is a lot like what you have there after a few years. Most have wood flatbeds after about 5 years.
My father bought one of those with a wood back, ex park service, on auction, for stupid cheap. He then drove it to the dump, and came back with no bin there. Then went to the people who do canopies for trucks, and got a "nearly new, only used once" bin, and it was free, no rear tail gate. Got a different tailgate, but right profile, and a bit wider, and we spent a weekend grinding the spot welds off it, and cutting it down to the right width, then brazed the ends back on. Coat of paint, and it was like a new one, and he had a semi decent pickup for a tenth the price. Had it for a year, then decided to sell it, and pick up a smaller more fuel efficient car, a Ford Escort, end of the line model, ex demo. Had that for a few years, then finally traded in on another ex rental Daewoo, which lasted for 25 years.

I have that same 6.0 in a three-quarter ton. 250 K miles with regular oil changes and I’ve never had a problem. Of course, living in a moderate climate helps keep corrosion and rest from being a problem.

Steve, I know you already know this but it bears repeating for anyone watching. Don't weld (or plasma) when your dog is in the shop, they absolutely will look at the arc and it isn't any better for them than it is for us. And don't let the dog in the shop when you're doing anything with coolant, they love it and it's deadly poison.
As soon as I saw the front of the donor I saw the plow mount and knew it was junk, those trucks just live a hard life. Good find on the low mile engine, should move Johnny Cash out pretty nicely!
I've heard that an additive was added to modern coolant to discourage animals from drinking it. I wouldn't take any chances though and still keep the dogs out.
Engine looks good inside. Absolutely always want to get all the parts you need for a swap if you can. You can always get rid of the extra easier than you can find the one part you need. Long tube headers are worth 50ft-lbs and 20hp anyday.

I had an 03 Silverado 1500. Great truck. Finally sold it because it wouldn't haul my race trailer - needed a 1-ton. I miss that truck.

Owned a truck identical to Johnny Cash and I got 6 mpg . It was still expensive to run at 99 cents a gallon for fuel. It also took two acres to turn around. LOL, Still was a nice truck and man could it haul materials.
My 01 dodge 4wd v10 dually 1ton gets just over 10mpg. It doesn't seem to make any difference if it's hauling a load or not. But it rides really well, and it doesn't take an acre to turn around in, surprisingly enough.
I piece of advice for any and all that have U-bolts holding your springs to the rear axle. I have seen many of them rust bad enough to break off and it is dangerous. My youngest son bought a very nice 98 4x4 a few years back. He didn't have it long. While driving home from work another vehicle made a quick stop in front of him and he had to steer out on the shoulder to avoid rear ending them. When he did, the U-bolts broke and he rolled his truck several times. The U-bolts were completely rusted in two. It's amazing they hadn't broke before but the sharp turn and going to the shoulder was enough to do them in and the results were not good. God was merciful and he didn't have any bad injuries' to himself but the shape the truck was in wasn't good... Hope this helps someone!!!
The Town I lived in the Pocono Mountains of Pennsylvania. Used Coal ash and Sand on their roads during the winter snowstorms. This mixture is probably more corrosive on the steel on your vehicle than salt.
Great upgrade for Elizabeth's truck.
The most dangerous rust on those trucks is the steel wheels. The way the centers are attached leaves a channel for dirt, salt and moisture can sit and the only way to clean it is to remove the wheels. Eventually the centers rust out and come loose from the rim.
The weight reduction racing model, it gets lighter by the mile. My favourite ads "it was runnin when it came out" ,then the quiet part in 1973 and its lived in a muddy puddle outside ever since

Spare parts are out there, unless your high pressure fuel crossover pipe on top of the engine is rotted off. GM stopped making them for my 2005. The aftermarket seems to be out of them as well. I had to find donor from the junk yard. Other than that I can find anything I need thus far. That 6.0 LS should be good engine, might be down on power compared to the big block if you're towing a trailer. But man oh man they are reliable. My suburban 5.3 had well over 300,000 and the body rotted off but the engine was running like new. The 2005 I have has 200,000 and uses very little oil and runs like a Swiss watch with nothing more than the usual maintenance required. Looks like a fun project.
Steve, check the transfer case version, that was used for the ~05 one ton. I think that except for the diesel version, they where the same NP261, some of the internals need to be changed (wider chain and gears). Then you just need a front axle, to switch up Johnny Cash to 4x4.

Amongst other places over the years our 'Sparks' once found a mouse nest inside the casing of a locomotive traction motor. He couldn't tell if it was inhabited or not but declared he was not going to reach inside to find out, the job got left to me. I put a fresh pair of vinyl gloves on, a pair of rigger gloves over them and reached in, pulled the whole mess out (it was an old nest, there was no-one home), swept up the mess and left the 'Sparky' to get on with his job. Traction motor tested out ok on the megger and other checks so it had not been gnawed at.

If u use the tac module it's easy to add a kit to use cruise control. Also use the hydro boost off the new truck will stop alot better with less effort!

That's gonna be a good engine for Johnny Cash. I just decided NOT to put fender flares on my silverado. Best part is seeing "Team Summers" working together.
Hey Steve, just got to mention that when the sun is shining so nice outside, it’s kind of washing out you inside the shop. The camera just isn’t coping with it in the shot. Dirty work, lots to clean. Label everything, and hopefully it goes into the Johnny Crash 😅 without too much trouble.

Too bad there is no market for oxidized tin. You could retire today. This IS the way to get an engine/driveline etc. But, Soon you are going to have to deal with your yard space shrinking. It should help some on your wallets weight too eh. Saving the basics will supply your goals for JC. Esp with all the controls, sending units and receivers that complement what you need. It would cost a small fortune having to source them from an auto wrecker eh. With this being an engine that worked reasonably hard did wonders for the internals. I have seen these with barely a sign it had springs and things in there, LOL. This is a fun one and made you dig out a bunch of Tricks to get it to where you are now. Bring on the DoAll bud. Do the rear main seal and the timing cover seal now while it’s out no need to be pulling it back out when it’s leaking
Change out the rear knock sensor (under intake) and the fuel pressure regulator (driver's side fuel rail with small vacuum hose). Common issues with these.

Hey Steve I am an admirer of your channel since how long I don't know. Thank you for all your vids. They are very good. I have the same engine in my 04 Escalade ESV. approaching 280 K. So I think your LS will live. That one is just a baby. Good Idea to buy the whole truck. Never know what you need while swapping. Good luck and I'll be following progress. Indeed a common thing that the exhaust manifold bolts are broken off. I think these engines are rated 355 hp. That should be enough for JC. Again thank you for all your videos😎

Put the transmission in manual low gear when the forward clutch is slipping. The low/reverse will apply.

A couple things you might want to look at are the intake gaskets, I am pretty sure the 5.3L of that era got a redesign because they would fail, also I think there were some issues with knock sensors and oil pressure senders of that era. Just some food for thought might want to research, maybe someone more familiar than me will chime in. It just seems that those are jobs I would much rather do on the stand. Looking forward to the new build, miss some of the machining but still enjoy all the projects.
Yes check into that I had problems with mine years ago after a water mishap 😂 and ended up having to go in a replace everything and upgrade to the new style gaskets 👍👍👍
Always, always, always replace the oil pressure sending unit when doing a LS swap or if you have the intake off. And get a good quality unit. I have had to replace several and learned my lesson. And replacing the knock sensors is also a very good idea. I have even seen a replacement wiring harness for the knock sensors because they are prone to deterioration also... Preventing future problems now will make you a happy man in the future!!!
Hi Steve. I have to say, that truck is rustier than the 1999 GMC that I've been restoring, a little at a time. Glad to hear that you knew about the o ring on the oil pickup. That is a real pain to get to if the engine is still in the truck. Especially with 4WD. Old Johnny Cash should run real well with the 6.0/4L80E combo. You could get the TH400 to work with the LS but using the 4L80 would be easier and perform better. Looking forward to seeing more. Thanks for the video!
I had a 2004 and the best I would get for gas mileage was 15 mpg. Pulling the camper it was only 8 mpg.

harvest the back rack - you need more lighting in shop (just at beginning) - good content - there is more on the old truck than you realize, you like the plasma cutter - get a big push broom - think about adding a new water pump and timing gears plus chain - check tolerances and specs - should be a great topic for content - degrease and pressure wash it and paint it? pls do update on flashing rom - you can do this and should get the tools - get blueteeth for obd2 monitoring to laptop - thanks steve!
Put the hydro boost brakes in Johnny cash too, unless it already has hydro boost. You’ll be glad you did.
Steve, if you need a home to adopt those headlights you took out of the 03, I am driving one them still (200k and counting) and I could use them. I bought some aftermarket units to replace mine but they never have fit quite right…. Maybe the better half tagging that Mercedes had something to do with it… anyway, I’d sure be interested if they were up for offer
Hi Steve, you might want to think about intake gaskets while you are this far into it. I have an 02 GMC with a 5.3L that I purchased new. It has been a great PU but I did have to replace the intake gaskets, knock sensors and harness, also the MAF sensor. The knock sensors may not have been bad but as they are buried under the intake it made since to do it all.
If reverse is good but won't go forward valve body is stopped up, not slipping just pull the pan and blow out the valve body and flush

Great content Steve love the project! Bad news though man. I had a brand new 2006 gmc hd with a 6.0 and a 4:10 rear end. 9-10mpg is all your going to get. Pulled a car trailer with it. Dropped to 6-7mpg. My uncle had 3 trucks with 6.0s and all the same. 9-10mpg.
you know a little head work and cam could really wake that motor up and help pull that big truck around
Looking forward to a new car repair serie. It is to bad that AC service is in such a commercial corner. (at least here in Europe it is) The environmental part is a thing. And being expensive or a hassle to get equipment to do it in a responsible way is not helping unfortunately.
Not blaming you on this but the commerce. As a car mechanic myself I recognise the situation. By the way the throttle body flap is most likely driven by a normal DC motor. Not a stepper motor. Pwm driven.
Yep, exhaust leaks due to the rusted head bolts... GM used the wrong kind of metal for those. I have a Vortec 8100, and I've done one side already... drill out the old bolts and replace with better ones. The alternative is a special welded clamp that will hold the manifold to the engine and doesn't require you to disassemble it.
I would change the rear seal plate on it every time I buy a ls in a truck it starts leaking at it till I change it and then no problem don’t know if it’s my luck or if it is the factory one on it but whenever I change it no problems
Open question here because really I don't know. I'm curious about your transmission choice. Why the 4L80 vs the 6L80? Control issues?
4l80e is a heavy-duty unit that should hold up better than the lighter 4l60. It's just more appropriate for a 1 ton truck that will tow.
watch out for sludge on the oil pickup too. It gets so bad you have to sandblast it.

if i had to bet the spare tire crossmember is rusted in half , just bought a 496 with allison with same issue fixing it now

What if you just supported the engine from above then hit the vehicle with a big hammer all the car might disintegrate then you could vacuum all the bits up.
So how bout the status on your truck? I’ve seen the hood up on it a time or two.
luckily being a 2003 the engine is pre AFM.
