I'm not sure which was more rotten, the sandwiches and fruit left in the van or the sills themselves. And you did a great job of welding this van, which seems more than a dirty old shed like this deserves.

Hi Steve! Great series on the sills!! Couple questions for you - I have a small amount of rust on the sills of my connect - not anywhere near as bad as shown here. Would you suggest it's better to replace the sill entirely like you have than to start trying to weld on patches? Your welding machine looks similar to mine - is it a gasless mig? If so, what settings and wire are you using here? Cheers - a sub from me too :)
That inner sill should be fully seam welded, as it's a repair to an existing panel. Don't recommend anyone follows this as an example of a good repair.
NO FORD DOES THIS LOL we had 15 of these on my company and all rotted away in no time. all fords rust to dust in just a few years. AVOID LIKE THE PLAGUE
I've had good service from all the Fords I have owned. But one thing they all had in common, was rust, rust and more rust. Come on Ford, up your game!

Im late on this but is there a reason they rust out so much? is it a design issue?
What tool did you use to clean up the inside of the inner sill like that? Its a bugger to get to with and grinder brushes or wheels.

the new cill had holes in it from factory ,did you fill holes in to stop spray water getting in
