Fixing a Rust Hole with FILLER (Redblock Jesus Forgive me)

- After the recent MOT / Inspection failure of the "rusted through" driver's door, Lili the Volvo 240 gets treated to a fistful of filler until we can get a more permanent solution sorted.

Someone in the comments for sure already pointed it out. But I'll mention it anyway. It looks like there used to be a drainage hole for water to get out of the door. This is probably also the reason why it started to rust in that spot. You might consider readding that hole. Or just replace the door sooner or later as you pointed out. But it would be a shame because the repair looks great.
That definitely is a water drain hole! The window sill isn't water tight so if the hole is filled in the door will fill up with rain water
these holes are actually very well placed on 240s and contrary to few other cars of that era i've worked with, volvos have surplus of well placed drainholes. However on mine i have drilled extra drain holes in the doors just to make sure they don't get clogged. You can never have enough drain holes really. If water stays in it, it will rust, no way around it. It's also important to have the drains in the lowest possible point of an enclosed section.
Every corner of every door on my 240 looks exactly like yours did! I spent a year welding the car back together and ran out of enthusiasm to fix those little bits so I'm glad the testers in the UK don't care about that. Will sort

You weren’t striving for perfection anyway and as you say, you don’t even notice it down there. To be honest it’s a better job than some of the hilariously bad attempts on whole sides of cars we get in at work! Well done fella.

Mine also has some rust spots and I intend to fix those without welding and this looks decent enough to me.

Honestly that’s a really good repair, I just repaired drivers side front and rear floor pan rust on a 1989 Volvo 240 GL covered in a beautiful charcoal grey, I had the lad purchase a big sheet of 26 gauge galvanized corrosion resistant sheet metal and some machine bolts and nuts, I scraped off the loose rust and undertar then fitted the metal then drilled a few holes to for the bolts, to make a long story short I put in a few plates and then drenched everything in fluid film, Involvod productions favorite liquid😂 now he can have the car for many years to come and enjoy the beautiful old boat.
Great job! As the owner of a 240, p2 xc70 and p3 xc70 I would suggest that you consider the turning radius to make sure you can get it where you want it without a struggle.

In the p2, it's not so much a turning radius, as a profanation of the concept of turning. It's horrid.
Great video! I've made repairs like this with filler so many times at places like this because that doesn't make your car unsafe. My first car was a Rover P6 3500 1969 and the doors had some holes. So I purchased 2 kilo of filler and repaired the doors. I had the exact paint made in a professional paintshop and you couldn't even see that the door was repaired, using filler.
I think your daily is dedicated only for Volvo, thank you for any detail information about Volvo. I am a big fans of Volva car and Love from Indonesia...

that's a great repair, should last a good while. Also you should wear a face shield when cutting with a grinder, friend of mine has a scar on his neck right next to his jugular because he didn't.

I much prefer the original, square style V70 (before it got the budget 240 hips) to the new one visually. The 5 cylinder petrol with the Porsche designed head, especially the turbo one has always been sexy to me. Such a good sounding, sporty engine.
I love the T5 swaps that are apparently relatively common in Sweden. 240's and 740's with 20v turbo 5 cylinder engines.. So good

Those small paintings and patching are good to do with a pen sprayer. It is easy to fade the new paint surface into the old one when the amount of paint is really small.

Good as gold mate! But I think the Sabbath tape would have improved the value on the 240 and impressed the TÜV inspector to the point he cleared all faults. 🤘

Looks like a pretty solid job!! I have the same problem around the edges of front 2 doors, but as pointed out, the small hole is for drainage indeed! Either way, nice job, im looking forward to the V70. My parents had a normal V70 from 2002 when I grew up, and it was AWD! A rare variant.

As they say, good enough for the girls we date! Although it is a bodge, I suppose it is fair to say it isn't worth the proper restoration effort yet. A late 80s 240 is still relatively common. Probably should pull off the door panels and brush or spray on some fluid film inside. Make sure the drains are open, and don't apply too much to plug them up again. I've seen someone restore doors to death that way!
Haha good point! A guy's looking forward to buying a welder and trying to do the right thing finally as we are very attached to her.
But even that aside these things are starting to fetch good money here now, this one is probably worth about 4k once it's tidied up better
Great job mate! Looks really good! I have sprayed fluid film inside the lower part of door in my car to protect them somehow. I think it worked out during last winter :). I guess it's that time of year to put some more fluid film to the underside and maybe fix some holes 😀

Just need to consider the drainage hole that people pointed out here, I planned to drill a hole afterwards as it's easier than moulding around the existing hole whilst trying to do this repair. But like I mentioned this might not last so long, if there's any rust left behind it's a ticking time bomb 😀
@@Involvod There is. Are there more vicious rust converters available? If i were you, i'd remove the door card and spray the shit out of the inside of that door with converter before doing anything.

Also everyone saying about drain holes; theres no room for drain holes its solid in there now, the drain holes are there to drain between the inner door and its skin. Plus its just to get it through TUV. Take it easy buddy. 🤘

Could definitely work 😀 I think if I tried to maintain the shape of the factory drainage hole it would end up being more stressful to do and turning out like a pig's ear, so I figure it's better just to drill a new hole afterwards 😄 I cut that out of the video for time, but after 99.5% of the comments telling me I fudged the job up I wish I had've left it in 😄
Really nice bodge job..looks factory....enough. So, a V70......Do not get an R...not enough money to keep up with some of their issues...My Volvo mechanic was working on this ladies awesome red V70 R wagon recently..great looking wagon in that color....that job was going to be close to 5 thousand, and she had spent 13 the year before...keep it simple...I'm slowly getting my 04 XC70 back to.... no jobs left...(said he, laughingly). Keep it up...Miss Involvo'd needs that safer era car...Take care.

If your better half wants a V70 I think you should seriously consider a Mk1 on the P80 platform. Some say it’s the last of the “proper” Volvos and it has the safety features that your Mrs is after.

Looks like a pretty decent repair. Get some Fluid Film or similar inside the door and it will probably last a fair while.

Haha 😆 It''s looking like it will have to be a petrol, the diesels have high emissions taxes and we can't drive it in the low emissions zones 😑

If you’re going to get a V70, get a Mark 2 D5, cheaper to run, only 163hp, you’ll be shocked how little it consumes compared to a redblock.

Would not surprise me 😅 When a car failed on a rust spot inside a wheel arch when I took it back for a retest I checked it after and he'd stabbed around with a flat blade screwdriver so hard there were about 30 deep indentations in the underseal 🥴

Rust Converter. Turns Iron Oxide into Iron Phosphate which is fairly hard. The use filler.

When you get a v70 try very hard to get a manual gearbox car, once the automatic gearbox starts going wrong its done incredibly expensive to put right and a real pain to work on.

@@Involvod the auto transmission in a v70 is an aisin-warner model made in Japan, loads of other manufacturers use them toyota vauxhall opel to name a few, these have few problems, the reason volvo ones fail is because of volvo's own stupid service policy they say its sealed for life but others insist on fluid changes at regular intervals usually 30,000 miles, my own started to play up and was really crap to drive once upto normal temperature, a reconditioned one was 3 times the value of the car, Also look at the service information display on the dash they're know to have display screen problems too.

@@Involvod I reanctly inspected my 240 with one piston stuck in the caliper and one very bad breakdisc and my rear brakes are even and OK !!!

Decent repair but unfortunately you made major fault. That rounded square hole that you partially blocked with the new steel plate is door rear water drain. 240 has only two door drains. One at the front and one in the rear.

Get a V70 T5 :-) that should pass as it's not a rough edge that someone could hurt themselves on.
I know you speak from experience 😀 I have seen a couple requiring attention, we've test driven a couple of 2.4t / 2.5t and 200bhp feels like it will get me into enough trouble, especially after being used to driving these old 100bhp tractors
@@Involvod My 850T5 was a big boat, lovely and comfy and great for long journeys but only did about 28mpg. It was quick but not in a bad way - I did have a mk2 16v Golf GTi with a Turbo Technics conversion now that was quick and did get me into trouble :-) In my old age I look back at the memories but now I look at mpg 🤣🤣
