Changed the headers on my ‘02 Boxster. The very first bolt I tried to remove snapped. After that one I used my impact set on the lowest of four power settings also using some trigger control to basically tap the bolt out. Every other bolt came out with no problem using that method and only had to drill out the one. Not sure if it was just a coincidence that that one broke or if my impact idea was the solution but I was sure happy with the outcome. 🤔

Heat also works like a charm.

I have an induction heater, and use it with much success when servicing the exhaust components on these cars. Rarely break a bolt. On the rare case that one does, I use a left hand drill bit, and once you start to thin the walls of the bolt, the bit will spin it right out for you.

Hi, just watched this latest video and thought I’d mention that one way to remove a broken drill or easi-out would be to find someone/company that does spark erosion. It might be pricey but probably not as expensive as a new head. BTW I’ve got this job ahead of me (snapped exhaust bolt not drill 🤞🏻) on my 996 sometime in the near future (it’s not blowing at the moment).

Odd that welding the stuff didn't work. I've never had a problem on an aluminum head doing that. On the old rwd Volvos you either pull the head or weld the stud. Not enough room to get a drill in. Usually the heat and electricity on disular metals works like a charm

Gonna have to call bull on Porsche for this one, these parts cost thousands and yet they cheaped out on the quality of metal, probably saving a few cents per piece.

Most of the these problems are age related. No 15+ year old exhaust component is going to remove without hassle. There is nothing mythical about these cars. They are not immune to the effects of time and age. Been servicing them for 22 years now. All that mythical BS is just someone trying to hypnotize you out of your money.

If you are patient, use heat and lubrication, you will get them all out without having to drill. Reusing them, I would not recommend however.
Get yourself one of those induction heaters, and laugh as all the bolts remove on the first try. If they do break, a left hand drill bit is your best friend.
