    Try using brad point drill bits for the carbon fiber. Punching could crack the panels and the brad points will hold in the resin well.

    Use just polyester primer to coat the mold surface. Also sand the mold surface before priming it.

    Great work! Have you tried a 2 part mold to cover the back as well? If you put everything together (like you already have) and they have a second part, you can clamp it down with adjustable clamps and really squeeze the resin into not only the back side but the fromt as well which should make the mold process easier for extraction and give a better surface finish.
    Also, at 21:30 you should really really really be wearing cut proof gloves. Ive had so nasty cuts from kickbacks from using a dremel because i was too lazy to wear gloves and they are not fun. Milwaukee makes a fantastic pair that is pretty cheap at home depot.

    Some of you may be wondering: Why not put the metal on top or under the carbon fiber? What happens is the metal becomes a diode and the carbon becomes a cathode. Carbon Fiber, when touching steel has a chance to cause galvanic corrosion. This happens when 2 conductive dissimilar metals have contact and also have an electrolyte bridge (Water is a good example). Carbon fiber is included because is has conductivity of metal. One way to mitigate galvanic corrosion is to electrically isolate the material by adding a layer of fiberglass between the carbon fiber and metal. Another way is to paint the carbon fiber to create a non-conductive barrier. The best metal to use in direct contact with carbon fiber would be Titanium due to it's low difference in conductivity. The second best would be Stainless steel. Aluminum would be by far the worst, but ok if you have a fiber glass layer or had painted the carbon fiber.

    The printed molds are really interesting i think. hopefully if you have more resin on them, they will last longer than 4-5 casts. a heck of a lot of work if not!

      Good places in the US are Composite Envisions and ACP Composites. Easy Composites also, but they are in the UK.

    You might try using a prick punch to start those holes. Never drilled CF, but having a good dent helps keep the bit from wandering in metal.

    CF is known for brittle failure when shockloads are applied....

    Wow well done!! I have a question: it's possible to use two part molding to press the carbon fiber together instead of use vacuum?

      I don't know how the results would compare, but I'd guess better than no pressure at all but more issues with bubbles and voids.

    The carbon fiber looks so cool. Are you able to paint over or dye it in order to make it red or blue while keeping the pattern?

      You can add a tinted clear coat to get that sort of effect.

      Only have two pairs of leather gloves, these and the witch king, but I go through many pairs of nitrile gloves in a week.
