I’ve tried the spray adhesive on hats but it causes the patch to bunch up as it’s stitching. Definitely would be less stressful! I do use the spray adhesive on beanies and flats
Can you adjust your placement stitch maybe about 1/8" smaller that way you won't have to take out the threads? If you try it let me know how it works. I can see it saving some time for you.
I can definitely give it a try. It always seems to pull in just enough to leave part of the placement stitch visible because it’s a hat. The flats cover perfectly

What's the point in having the placement stitch larger than the actual patch? Couldn't you just run the tack down stitch twice? and than not mess around with having to cut out all the extra stitches?
I only do that on hats, and it’s because of the concave shape of the hat itself. It’s not going to stitch out in the natural flow like a flat would. So it just makes it easier to get it lined up. But honestly, we should be buying the right equipment for attaching patches to a hat rather than using the embroidery machine lol

Maybe some spray adhesive to hold the patch down would help. Save the fingers.
