Jimbo, one tip for the unguarded, chop of existing stuff. You can use a full-face lightweight plastic mask for that. I've done it and have blown up some discs myself. It's scary, but the face mask does the trick when I do this type of stuff. I just adjust the size way out to fit over my ear muffs, so I can switch between goggles and the mask. As always, great video and project.
I also use a full face mask sometimes, and consider that a good idea for some woodworking cuts as well. For deeper cuts you can often use your portable band saw instead of a cutoff disk. I think it's safer overall than using a big disk on a small grinder, with or without a guard.
also for all the grinding dust. It's no joke!

Two things here, Jim. 1. As long as you bevel your edges, your welds after grinding are essentially full thickness of the material & plenty strong. ZERO concern there, so the neigh sayers can be quiet.
2. Great technique there where you extended the vert. You say sloppy/crooked, but "Sloppy" would have been cutting it shy and having to fill-in with weld metal. In reality you cut it proud and ground back to a perfect fit-up. Nice job there!

I'm with you on 'calculated risk' - a 6" wheel on a 4.5" grinder for difficult to access cuts. A little care and there is minimal risk. BUT - when you know it might grab your wheel and shred it, please wear a face shield. I don't wear a face shield much in the garage (no OSHA there), but I do for the sketchier cuts.

Nice neat work 👍🏼I was always taught to run the roof rails the sheets screw to the opposite way to the sheets 🤷🏻♂️

Welding all around is the best. You often see nice gates, that rust over after 6 months. You can't keep rain out of a crappy welded gate...
In my area, they use galvanized a lot and it's sad that they start rusting on the welds after a year... The spray can cold galv is just not cutting it..

Maybe a reciprocating saw with a metal blade rather than that 6" disc on your angle grinder? That's what I use in those situations. Love the end product though, bet the client was impressed

What welding machine are you using there. Am used to the low cost arc welding machines but they are not smart especially for me an amateur who's just learning welding now DIY.
