Congratulations on this major repair on a relatively large commutator. Seeing the wedging engagement of the mica insulation and copper conductive segments at 7:21 and 7:44 and 9:53 and 10:15 reminds me of my apprenticeship days with the Royal Navy 80 years ago. On smaller commutators with a few segments, the segments were shaped like a wedge to occupy the circumference sectors. The wedge machining along the radius part of the segment is detected at 7:30 to 7: 40. On a smaller commutator, a central nut on the shaft was used to tightened the commutator between the corresponding front and back " cone" engagement but in larger commutators like this one, they are usually bolted on. The segments under the carbon brushes need to short circuit a few coils and this is the reason why one needs to use the right brushes with the correct resistance value, and the lap or wave winding needs to be bent from the iron slots to the risers of the copper segments such that the commutated coils do produce the minimum voltage to avoid a lot of sparking under the brushes. Again Congratulations for such quality major work on a commutator. I do feel that the logic which exists in a commutator and the relative winding should be introduced at schools where children need to develop spacial relations. In a commutator, enemies, as insulation and conductors need to operate together so near each other, to ensure a good overall result, That should be a lesson in humanity and social studies. Unfortunately, most human communities do not operate like that! Well done to these young gentlemen whose capacity and ability to relate and process the activity in a complex situation is much better than those who rely on their memory to just remember past religious or historic facts or artificial man-made rules which never guarantee results. These Videos contain much more than a commutator repair, but it does say a lot about which profession gave the most to the tangible guaranteed comforts of modern families. @@majedaelectricworkshop Im working in Suzuki Motors Pakistan technical department as an maintenance engineer. we have similar issue i.e. commutator sparking of 180 KW Yaskawa Dc motor from stamping machine. We sent it to the vendors. Your video makes my concept and mystery cleared
these motors must be very expensive to justify the huge amount of work to rebuild them. Very impressive that you can totally rebuilt the commutator manufacturing new mica plates. I used to replace the bearings and resolvers in large DC brushless motors thinking that was hard work but to rewind entire motors like you guys makes me feel very soft. I take my hat off to your team very impressive work indeed. Thank you for sharing the great skills.
Is there insulation under commuter too? otherwise the copper will connect to the cylindrical steel which installed on the shaft? Do you add resin to connect the mica, copper and the cylinder?

Your new shop has less noise from the street. Shop looks like it is the same size as old shop. I would use tables and stands to work from instead of the floor. Easier on back and knees.
Thanks for the detail and explanations. It's pretty obvious that this motor has been rebuilt several times. I would think that these motors should run for years and years before failing. What is causing these multiple failures?
Welcome,, and thank you so much for your comments ❤️💕❤️😊👍 Yes this motor was on for a long time And the reason for this breakdown is that a lot of acid work is done in the factory where the motor was So the motor's cold air fan mixes with the air and enters the motor, which destroys the insulation of the wire, so the motors are damaged.

For safety to keep away injury during wiring or metal work and because of varneeshes or greese or oil used also because of corrosive metal use best quality hand gloves because it is your daily work during every thing when you use your hands like mealing, drinking water or when you come in contact with another person to hand touch it goes in to stomach, that smell corrupts your thirst and people's ignore for you and you for they.

They still use large D.C. motors like that today in new machines? I would think they would almost use 3 phase induction motors with VFDs.
