This technique with the insulation foam is a lifesaver! I'm attempting to build my own costume, and this conversion from a 2D image to a 3D figure just saved me hours and hours of digitally modeling the blueprints. I never would have thought to attempt the trick 3D designers use in real life, but insulation foam seems like the perfect material to use. Thank you so much, Ted!

If you cut out the face I would use magnets to re-attach it, this way when you need a breather or a drink a pull on the mask and it detaches. How are going to deal with ventilation? as the lack of air holes.

Can't wait to see the progress on this one. Boy have I learned a lot from you and the Dorans. Helmets especially. Quick question, I just made a scout trooper helmet and of course I don't want to smell foam and or glue all day, any suggestions? Small holes drilled or adding a dust mask filer to the inside? What do you do?
The glue is safe once it completely drys. I'll be putting small slits in the Charlie mask for more air once its all done.

Do you take requests for videos on making things?
Ted, what do you do for scaling to compensate for the foam thickness? I mean, if you are using 12mm foam and you use a actual size template of your head, it is going to be too small when assembled. I know you can put it on a ruled surface, snap pics, upload to a program and then adjust the scale and re-print. But is there an simpler way just using the original templates from the correct size head molds?
+Jason Judge it all depends on how tight you want or how loose.
Once I get the pattern figured out I make center pattern edge slightly bigger.

how do you keep your helmets from moving when your wearing it? I have a lot of hair, so I tried a wig cap, but my helmet still slid...
Soft foam padding.
You said you used two coats of contact cement... Does it stick better or have any benefits?
Yes, it is much more secure. The foam absorbs some of the original layer. Put down a layer, let it dry and then do the second layer, let it dry and secure. I do the double coat on any seam that has any sort of tension.
