Strange that it even rusted. Japanese steel is the best in the world for knives and swords. I have a WW2 Katana that is 80 years old and not a speck of rust on it. It does need a new handle. Wood and cloth don't last forever.

You spent a lot of time on the handle and sheath, why not splash out on a nice piece of ebony or some other good hardwood?
