Don't know much about them, but going to have a look to see if it's possible to add a long pneumatic line to it and a breather. Like you do for your diff breathers.
Though you do get diff breather kits that are for your diffs (2) as well as transfer case and gearbox.

@@Robert-cu9bm I get what you mean, but a part(s) failing once in 30 years of hard off-road use is not unreliable. Most likely it will still be working if water didn't get in there. I'm sure if the disconnected breather tube was spotted by Pat prior to his trip, this would have been avoided. Speaking from experience, not even military designed parts last this long without breaking (ie. Unimog etc). But you can have the best vehicle prepared ever, and things could still break when used off-road.
Honestly one of the best 4WDing videos I’ve seen. So great to see the troubleshooting process, slowly eliminating the things it could be until you found the problem(s). Truly keeping to the direction of realistic budget builds, and so awesome to see you fixing a catastrophic failure with a bit of elbow grease and the repair manual and not that much money. Keep it up!
The feeling of self satisfaction and pure joy of getting a job like that done, long outlasts the pain.

Thinking about this a few hours after watching this video. what happen is that when you cleaned the actuator, that smoke you saw was actually a short circuit that cooked the main relay for the diff lock, it is probably why you had so much of a problem finding out why nothing was working after you fixed the actuator.
Good thing his fuses (which is what I was screaming through this entire video for him to check) blew first right... oh wait....

I had the same problem with my 80 series, im a mechanic, with a bit more knowledge I was able to diagnose that it was the relay and got a wreckers one for $10 !

Great to see someone repairing rather than throwing away. I've done a couple of alternators over the years, usually $10 instead of $300. Fairly straightforward repair.

this is the main reason i love the patrols, so much less to go wrong than the motors and drivelines in the 80s. no timing belt, no electric components in the 4wd system

I am an automotive diesel Mechanic who did his Apprenticeship in the 1970s part of our apprenticeship was rebuilding Starter motors. etc. I recently had one of my sons mates come to me lamenting that his starter had failed and there wasnt one available in our city. I told him to bring it around, half an hour later he was fitting it back to his car and drove off. all his other mates some of them mechanics all said he needed a new starter.... it was in fact a broken wire connector! Sadly we have become a throw away society where it is just easier to buy a new one! parts cost was about 20 cents which I didnt charge him for because I took the connector out of an old orange repco connector grab kit I had for the last three decades and well it was mates rates for the Labor.
Building up a heavily abused and neglected 80 just now and the center diff lock is one of the many probs that require attention. Thanks for this vid, you have saved me a fair bit of head scratching cause I now have an idea where to start looking when I get to this particular repair. Great vid mate, keep up the good work. Benno
A serious bit of advice, the gasket goo is not going to seal it properly, use some silicone before you go bush again. Toyota put it on there for a good reason in the factory.
I'm giving this video a like for your resilence and determination in fixing your centre diff lock problem, I was saying to myself early on in the video you need some 3rd world expert mechanic!! Old cars can be very frustrating.

Just had a similar failure. No breather, deep water, cooked armature.
I found that in the natural unlocked position the actuator is actually about 2 teeth rotation off of hard unlock or 5 turns of the armature (set by the contacts and relay) The little contacts in the actuator tell the relay exactly where the locking mechanism is. By setting it up at hard in the off position when it is later controlled by the relay it may not actually fully dis-engage the transfer. (only by 2 teeth) It could be that it is enough to click it all in/out but that is not the way is was originally setup. The factory manual is terrible at spelling it out simply.
I had to to do my factory diff locks a while back. (very similar motor actuator) and the manual in this diff lock section has a much better explanation of setting up the actuator.

great outcome. alot of times the actuator can get hung up from lack of use as well. a good practise is to engage / disengage when stopped at lights or on a gravel road to keep things moving. Mine was not working for a while however managed to free it up on a gravel road by driving slowly turning the wheel lock to lock. Once it freed up i engaged/disengaged numerous times and its been fine ever since.
I love watching your travel/4wding videos but love these workshop videos even more as I also own an 80 series and learning more about them is so good!

OMG Patrick! You have found a God! I had same issue with my heater blower motor and new one costs over $300. It was over heated because water had gotten inside like yours and eventually enamel of coil were burnt and shorted.
I watched same UA-cam videos about repairing electric motors! I actually fully dismantled and removed all the coil measured length and leant pattern how to wind step by step from youtube. I bought coil from Electric hobby shop but in the end I did not succeed! I installed cheap ebay blower motor which is noisy but works better. Ended up spending about $300,,,,,,, I wish I can send my truck to those country with super skilled people so they can repair them all! Luckily my diff lock is mechanically operated ;-) LR Defender 300TDI! Oh no I just heard he is over 70???? Can you go learn everything from him? No much time left!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!??????????????????????

It happened with Holden Frontera. But It was electronics issue. It happened when I power washed under the car. I dislike car with computer!

I had the same issue! So I also pulled my actuator apart! And fixed the problem! I always find an answer!

I priced a new one from Japan for $700 a while back before i started overhauling my driveline and progressively replacing the worn components.
What a journey to get this fixed! Kudos for figuring it out and persisting through!

My 105 series CDL actuator armature was cooked as well, I purchased a unit direct from Japan, it cost me $650 aud and took about 4 weeks to arrive. It fixed my problem instantly, I could have used this video about 2 months ago 😂

The relay is just a switch and would have been overloaded by the shorted coils, but just in case, check inside. Might be repairable, and if you're lucky, it might even have a fuse. Certainly needs one.
You did well fixing that yourselves guy's well done.

Well done on sorting that out. It's always tough work when you have a number of contributing factors. I had a similar issue once where the actuator got installed out of time and it took me a while to work out why.

If you still have the Paj why not swop the transfer case to the 80? The gearbox in the Paj is a Toyota unit and the transfer case should bolt right up.

I can feel your pain with Toyota my wife drives our 2009 SR 4WD hilux and the drivers seat only has rails and the seat only has back and forth movement.
I stopped at a second hand dealership and had a look what type of seats are in the SR5 hilux and they had a manual raise and lower handle and I thought it would make more sense to buy a new seat as we will be keeping the vehicle as it has no issues.
I went into parts and gave them all the vehicles information and he was talking and then he said that can’t be right I said what they don’t have that design because the new model has been out for 5 years.
He then said no it’s the amount and he said he would go ask his boss and he came back and he said you don’t want to buy one of these seats from us then he said because to buy one drivers seat is $5,000 dollars because every item of the seat is priced separately and taxed also shipped and once all the pieces are delivered then I have to get it assembled and I said can I get two drivers seats no I didn’t I ask what is the passenger and he said exactly the same and it’s got less parts and then he said the back seat was $7,000.
I then quietly asked him is he allowed to print all three seats out so I can hang it on my bar he said yep done it gave it to me and said I didn’t get it from him and I said I certainly didn’t and said thanks and left before anyone seen what happened or if he wasn’t aloud to do that.
If you ever want parts from Toyota then you say you have that part in another vehicle and you want to get it don’t say it’s an 80 series or hilux don’t even say it a Toyota because that’s when the put it in there computer and then they know you are needing that part and all their parts stores have the information because they have attached it to your vehicle.
Interesting video. Had the issue with the cdl about 2 weeks ago. I know the feeling you had while it's not working. With mine the rear and front difflocks don't work if the cdl isn't engaged. 4H to 4L relay was clicking, which meant the switch was working. Bridging the cdl dash plug lit the light on my dash and rear and front locks worked. Removed the cdl and did the battery test. Think mine was a sticky motor. NOW my sensor to confirm rear difflock is engaged, has failed😭.

i like to keep my cruiser simple. The first mod I did was take out the full-time case and swap in a part time case with free wheel hubs. The best thing to do to a cruiser. full time is good for driving on slippery roads (snow).
When blokes say "I'll figure it out", they really mean it.Been in that situation many a times, where you really don't know what to do next but get it done anyway. Good job patrick, proper diagnostic and repair, I wouldn't trust the halfwitts at dealerships and mechanics nowadays, they are more like spare parts fitter than a mechanic.
Well done, your very persistent and detailed. My 100 series has a similar problem I've changed the actuater but still no light. The cdl will engage when placed under load ie going over sand. So the mechanic is getting it next well. He feels it might be wiring so you hint on the relay may be helpful. Keep up the good work, and I love your philosophical suggestions
Good bit of troubleshooting boys.
Electric motor reminder can rewind the coils for this , I would also replace the carbon brushes, and bearings.
Those sensors can be fixed sometimes by holding them closed and shorting the two terminals on a 12v battery in short bursts, the idea being that the heat build up helps remove the glaze that forms on the contacts over time. It worked wonders on my two faulty gearbox switches.
You can buy part time kits for them I think marks adaptors do one
If u have a factory full time 80 and put the part time kit in u still need that actuator to switch from 2nd to 4wd I’m currently in the same process

Glad you got it going again. Marks do a part-time conversion kit (has been out for a long time) for about $700 if you felt the need in the future to go that way.

I got a 96 1hz 80 series with arb rear locker, front hub conversion, 2 inch lift, 33 inch tyres with 2wd and 4wd, factory PTO winch and arb air compressor for 6000..425000 kms barn door, rear drawers and duel batteries..also a dvd player..that's gotta be buy of the century

Regarding your comment about living in a throw away society, the thing is down to labor cost. Where labor is far cheaper then the part itself so you fix it. Where the labor is far mor expensive then the part, you buy a new one and never bother with it. That reminded me of a issue I had some years ago with a similar Toyota control box for the a 1994 Toyota 4Runner tailgate power window. A new box would have costed me X hundred dollars but it boiled down to replacing one 3 dollar relay in the printed circuit board...
Well done, many including myself would have given up and gone to a mechanic. You saved a lot of $ and gained some useful knowledge

i have an outrageous example of this, needed new o rings on my fuel injectors on my ls1 , $17.50 each one! bought a bag of 20 of the same o ring from nut and bolt for $6.80!
