I worked on a job at a new sewer plant ! It was a big surprise to all personnel that Al the wires supplied and provided were over sized wire was #10 not 12 the insulation was double the thickness of regular wire ! Even tho the breakers were 20 amp not 30 !
I can vouch for that clogged gas tank vent causing a run issue. Had the exact same thing happen last winter when I needed to run my generator. It had worked fine all summer when it was hot out, as soon as I tried to use it cold it would run for a few minutes and starve the carburetor. Took me a little bit to figure out so I'm glad you covered that important trouble shooting step for anyone watching.

Thanks James for showing unique skill of repairing small generators. Keeps a bunch of good parts and engines out of scrapyard or landfill. I didn't realize the power head and engine are a taper fit coupling like some drill chucks. Your videos are keeping alive the great independent American skill of tinkering. Recall so much joy learning on lawnmower engines and bicycles as a youth.
One caution about using a crimp connector. Dissimilar metals, connectors made for copper used on aluminum. There are products available to coat the metals to prevent corrosion between the two metals. It works a lot like antiseize compound on bolts. Before I forget, Great Video as always!
I would like to say I enjoyed your video. I spent 14 years in power generation in the Army and worked on generators from 1.5 Kw up to 100Kw. The last 31 years I have been operating and maintaining a 7.5-Megawatt power plant. I didn't realize they still made generators with brushes and sliprings. Everything I have worked with were brushless generators. This has been refreshing to watch. You are a good presenter and very knowledgeable. Thank you for your video.
A mud dauber is the cause of the tank vent clog. I deal with those all the time. If I leave my air tools out for a couple of days they will fill the holes up.
James no one explains in detail like you do. Your videos are a joy to watch, I consider myself to be experienced but I have learnt a lot from you, please don't stop .

Matey I've seen your work and it's brilliant, I have this to say I just hate using up a new part if the old one is fixable. I know how you work you are meticulous in your repairs and well, good at it, so rather than waste a new part despite lack of success soldering, perhaps you could use a small crimp on lead connector or knowing your skills give the soldering a go. The right flux can achieve wonders. But I bow to the master in this because you are just brilliant at what you do, it's always a pleasure watching a master at work.

This was an excellent video because of the details and how you shared the thought process in determining which powerhead to use and you didn’t cut out the Ryobi unsuccessful path. Also, the info at the end on securing the connections with zip ties was important critical information. Great content as always Jim.
When cutting zip ties, I find it less dangerous to cut across the latch of the zip tie. This releases it, and you can slip it off. Never get bored watching your videos.
You're the man! Thanks for your generator videos! Our Honda EM3500S was running but not generating any power. I tried flashing it with a drill but that didn't do anything (I think there are permanent magnets in the rotor after watching your videos). I tested the stator resistance, rotor resistance, checked the brushes, checked the resistance of the rotor from the slip rings, and then saw the slip rings were completely black and giving me a resistance over 1K Ohm. I cleaned up the slip rings with Scotch Brite and that did the trick. The rotor resistance looked good and the generator head was making power and lights were coming on!
I enjoy watching your videos, learn something useful and even get a smile on my face because every time there is that little guy sitting on the right, waiting for you to come and pick em up. I like him, he seems to be a reliable fella and faithful companion of yours!
If you're using the gasoline that you initially removed from the tank that may be the problem, It looked well-aged. You are a great Instructor, and this video was very useful for me. Thank You
Thanks to your video, I was able to go directly to my problem with 2 minutes of troubleshooting. Turned out the rotor was open like this one. Found the wire broken from the solder joint at the split rings. A little bit of soldering later and all is good.
By watching your videos I was able to check and make an adjustment on my generator. I get it out and let it run ever two or three months so it will be ready in case the power goes out. I checked the hertz and voltage and it was 117 volts and 59.4 hertz with no load. I turned the screw in like you do and now it 126 volts and 61.7 hertz with no load. I enjoy watching and learning from you. Thanks
Aluminum wire is difficult to solder because of the aluminum oxide that instantly builds up on it during the process. You need a special acid type flux (Superior flux 1260) and preferably a tin silver alloy solder. So very much possible but only with the right tools. :-)
Definitely need the right tools. The other issue is the corrosion. The wire most likely will crumble where the solder joint was. Would need to cut that out.
It would be cool to see him frankenstine a generator back to life out of spare parts and questionable fixes to see what works and what doesn't. I'd love to see this attempted.
James, you are are lucky in finding gen's. man i wish i could find them like you . i am glad you do, that way you can make more videos, you could fix one every day and i would watch them, i enjoy your videos very much. keep up the good work .

WD 40 is good for taking stickers and glue off and a product called Super Clean works great and is biodegradable for cleaning. Once again another great video, thank you.
Excellent job and find Jim. I just had a honda pressure washer that would bog when under load. Ultra sonic cleaning made little difference. Finally I drilled the main jet up one mini drill size and it runs perfect. I think EPA rules are a little to tight. Thanks for the video.

I two days ago I was given a Honeywell 2000 watt generator/inverter which I'm currently going through the fuel system as the fuel smells like it's as old as the generator. Surprisingly there was zero water or rust in the tank and I'm impressed with the build quality as the external hardware is the good stainless and all of the electronics are protected by a thick layer of epoxy resin or whatever its called. Because of your videos I felt confident enough to go through something I've never worked on or even operated. You're very much appreciated by me and the few friends I have that tinker.

Informative video. I didn't need any information on the mechanical side, but I have never repaired a genset, and my 5500 watt Homelite unit was dead. The information I needed, was the resistance readings for the windings and the rotor, but I know now to also look for broken or corroded wires behind the slip rings. Thanks
Well Done Jame's - You've kept out another unit from the dump. Here's a tip for you if you can't get the proper starting battery from the manufacturer. You can get the battery from any store that deals with mobility electric scooters and or if you can and are up here in Canada get the battery from Canadian tire. Try Spray Nine to clean the control panel - You'd be amazed at the cleaning power it has. And I love your ending display page with the sounding of a poor engine that barks at the end - How cool is THAT! Wow What a giggle I got out of that!!!
Where the two windings wires meet in the middle of the rotor and are twisted together I had the same problem with a free generator I received. I was able to separate and straighten the remaining wires and gently twist them back together. I first scraped off very gently the enamel insulation with an exacto knife. I tested the connection with the ohm meter at the two sides of the twist and at the slip rings. Came back normal. I cleaned the plastic rotor body with acetone soaked Q tips to remove oil and dirt. I then JB welded(epoxy) over the twisted ends to the plastic rotor body. Worked perfectly. C
Super clean works 100% on white plastic I raced a yz250 with white plastic and the only thing that could get the red clay stane off was Castro Super clean it's in a purple bottle Simple green purple stuff purple power nothing would get it out but Castro super clean would every time with ease !! Hope this helps and for my Generator I got a minn solar charger 12inch X 12inch came with Suction cups to put inside of a window was like 20$ and just put it in the window of the shop where sunlight can hit it some of the day and it keeps my battery charged up!! Great video as well !!
I had an Orchid bee get in the exhaust twice, on a pressure washer I was workin on on the front porch. Sealed itself in like a dirt dauber. Had to take the muffler off to evict it. Looks like a honey bee with green stripes. I’m in S Fla, and this was 2 months ago. Happy New Year.
I find that Goof-Off has just the right formula to make it work very well most of the time and often amazes me. just be careful around custom painted parts. I have often successfully removed graffiti and over-spray from porous surfaces by letting the Goof-Off soak in and then pressure washing with a low pressure setting. I really enjoy your work!
Carbs are a static metering device on a non static system so all it really takes to mess up the flow is a micro crumb maybe it wad just the debri in the fuel that was in the carb seems to be running alot better after the cleaning Great video as always @James Condon
I enjoy your videos and have learned a few tricks . Whenever I find a surging engine it needs to have the low speed plastic jet both cleaned ( and )enlarged one or two sizes . I’ve also had pretty good luck re soldering rotor and slip ring contacts .
I enjoy watching your videos. You might try Comet cleanser on the white plastic panel. The embedded staining should come off with very little scrubbing. You can make a paste with a little water, paint it on and let it stand a while. Good luck. Keep making the informative videos please. Thank you.
That dirt in the tank vent on the carb box was likely from an insect that laid an egg in there. I just picked up a Briggs and Stratton 8 horse powered generator yesterday that is an older model. It has a J carb on it. It's got a no power issue on it, but one of the first things I noticed is that on the panel wiring, someone had made a repair with a few wire nuts, so that will be my first repair on it, the second issue was that the wires going into the generator have no strain relief, so that's a bit concerning as well, as the wires move all around.. I will also probably need to clean the carb out, as the owner said it wasn't run in a while.
They are called mud daubers. They’ve actually lead to airplane crashes because they plop mud inside the instrumentation tubes. One plane crashed and we lost 189 people at one time. Some mud daubers actually kill spiders… but in turn they request the occasional sacrifice.

Very interesting and informative. Gives me to think I ought to check the unloaded and underload readings of my generator. As it is, I run it up every couple of months, long enough to get it nice and hot, to make sure it is in good state for any emergency where it will be needed. It is kept under cover out of the weather. I am contemplating adding an exhaust pipe with vehicle type silencers to make it fairly quiet, so as not to make it run quieter to disturb the neighbours less.
What!? No ultrasonic carb clean!? Nice! Legit pro-grade how you explain everything in EVERY video. Thus, if someone is looking for help with just THEIR generator, they get the details that they will need. Nice that you had a power head that solved the issue at hand. James. The power was out here in Dallas for 2 days after a severe thunder storm last Sunday. Trees down all over the place. I powered our house with two different units I was able to repair and had an extra generator to lend out due to the instructions from your excellent videos. Thanks again. We've got to do something about the noise level! One would think that generators designed for emergency use would take into account people trying to sleep at 2 in the morning with a generator roaring away 40 feet from the house. My neighbors said they were getting a motel room the second night indirectly implying my machine kept them awake the night before.
They are loud. I had a run in with my neighbor after a hurricane. He was not happy with the noise. I ended up buying a quiet inverter generator after that.
@@jcondon1 I saw a suggestion some years back posted by a guy in Nawlins with the same issue. He suggested digging a hole, fairly deep, and then piping the exhaust into it. The result is that all of the noise is direted _upwards_ and doesn't spread out to annoy the neighbors...
I had a similar noise problem but in my case, it was mostly solved by moving the generator and also pointing its exhaust where there were no people to bother (I was lucky that was an option in my case). I've since bought myself a quieter inverter generator.
A better way to clean the instrument panel is using DuPont NO.7 rubbing compound and a rag, and it will come off easy, and shine. Never fails. Other rubbing compounds don’t work as well. It works great on all kinds of smooth plastic, and other painted things. Nice work and clean up.😊
One of the things I found for cleaning plastic is DOT 3 brake fluid, it will take the top layer of oxidized plastic off and will leave the layer under it almost new looking. It does awesome on headlights as well. Another thing I found that seems to work quite well on plastic is Brasso or silver polish, but you want to be pretty gentle on it, as it will really dig into it if you push too hard on it.
Well done, James. Surprised you didn't try to solder the rotor winding. Seems simple to scrape the enamel off and repair the solder joint. Having all the spare parts, perhaps, made the swap the easy way to go. Nice outcome to the "FREE" generator. lol Thanks for sharing.
He said in the video that it is likely copper plated aluminium, and it is very difficult to get a good, long term solder joint with this type of wire (clearly, even the manufacturer struggles with this!)
@@FeralPreacher it sounded to me like he's tried in the past and decided it's just not worth it. Maybe he could get it to work in the short term but he's selling these things and has his reputation to consider.
Nice presentation. I always learn something here. BTW I found this on AliExpress trust you’d like it. A welder that can joint a wide range of metal wires need no solder. It melt the base metal to weld. It was originally made for jewelers work should work with aluminum magnet wires.
For the slip rings try a Briteboy rubberized abrasive eraser, and for the plastic discoloration dirt the marinas carry a polymer wax/gel coat cleaner that may surprise you with results.. I miss my years in machine building for Delta, Pratt Whitney, Boeing..precision no error just like your work James.
Even if the wires had been coated aluminum, there are solders for that too. Only thing is the temp range might be too high for the lacquer coating on the wire. Why not use a mechanical connector? (crimp connector) I don't know.

This is the 3rd or 4th video of yours I've watched, and I find it funny how all the power units look pretty much the same. It's almost like they all come out of the same factory, just a different color paint depending on what brand they're made for. Kind of like a Ford Crown Victoria and a Mercury Grand Marquis (same car, different grill).

try Westley's rubbing compound very very lightly rub it on and off. i found this stuff back in the 70s and it did amazing things to car paint and stains

Spray nine cleaner works well with a brush on something like this . Great on greasy things , tires ,BBQ , engines , even in the kitchen . Try it you will like it .
Great video with a lot of technical information. However, I would have just soldered the broken wire. Another technique would be to unwind one turn of the wire to get a fresh end to solder to. The author has experience and really knows what he is doing with this repair.
Great video, informative. I am thinking I might have put a baggie over the foot in the oil drain pan to keep from having to clean the pad. Just a thought.
EPA procedure to determine mixture setting: find out where it runs perfectly, then lean it out til it runs like ****. Oh how I pine for the olden days of the adjustable main jet.

Thank you James. Another excellent video. Its a shame that it is not possible to unwrap just the end turn on either the rotor or stator windings. The loss of one turn would hardly affect the output and would allow clean, unsoldered wire to form a new end.

70%tin 30%zinc Is a good aluminium alloy for weld. In my opinion a come crimp could work out you Need to protect with epoxy tò prevent vibrations

WD 40 is good for taking stickers and glue off and a product called Super Clean works great and is biodegradable for cleaning. Once again another great video, thank you.

Excellent job and find Jim. I just had a honda pressure washer that would bog when under load. Ultra sonic cleaning made little difference. Finally I drilled the main jet up one mini drill size and it runs perfect. I think EPA rules are a little to tight. Thanks for the video.

I two days ago I was given a Honeywell 2000 watt generator/inverter which I'm currently going through the fuel system as the fuel smells like it's as old as the generator. Surprisingly there was zero water or rust in the tank and I'm impressed with the build quality as the external hardware is the good stainless and all of the electronics are protected by a thick layer of epoxy resin or whatever its called. Because of your videos I felt confident enough to go through something I've never worked on or even operated. You're very much appreciated by me and the few friends I have that tinker.

Informative video. I didn't need any information on the mechanical side, but I have never repaired a genset, and my 5500 watt Homelite unit was dead. The information I needed, was the resistance readings for the windings and the rotor, but I know now to also look for broken or corroded wires behind the slip rings. Thanks

Well Done Jame's - You've kept out another unit from the dump. Here's a tip for you if you can't get the proper starting battery from the manufacturer. You can get the battery from any store that deals with mobility electric scooters and or if you can and are up here in Canada get the battery from Canadian tire. Try Spray Nine to clean the control panel - You'd be amazed at the cleaning power it has.
And I love your ending display page with the sounding of a poor engine that barks at the end - How cool is THAT! Wow What a giggle I got out of that!!!

Where the two windings wires meet in the middle of the rotor and are twisted together I had the same problem with a free generator I received. I was able to separate and straighten the remaining wires and gently twist them back together. I first scraped off very gently the enamel insulation with an exacto knife. I tested the connection with the ohm meter at the two sides of the twist and at the slip rings. Came back normal. I cleaned the plastic rotor body with acetone soaked Q tips to remove oil and dirt. I then JB welded(epoxy) over the twisted ends to the plastic rotor body. Worked perfectly. C

Super clean works 100% on white plastic I raced a yz250 with white plastic and the only thing that could get the red clay stane off was Castro Super clean it's in a purple bottle Simple green purple stuff purple power nothing would get it out but Castro super clean would every time with ease !! Hope this helps and for my Generator I got a minn solar charger 12inch X 12inch came with Suction cups to put inside of a window was like 20$ and just put it in the window of the shop where sunlight can hit it some of the day and it keeps my battery charged up!! Great video as well !!
I had an Orchid bee get in the exhaust twice, on a pressure washer I was workin on on the front porch. Sealed itself in like a dirt dauber. Had to take the muffler off to evict it. Looks like a honey bee with green stripes. I’m in S Fla, and this was 2 months ago. Happy New Year.
I find that Goof-Off has just the right formula to make it work very well most of the time and often amazes me. just be careful around custom painted parts. I have often successfully removed graffiti and over-spray from porous surfaces by letting the Goof-Off soak in and then pressure washing with a low pressure setting. I really enjoy your work!

I have a few non -generating generators I can tackle with knowledge gained here.
Carbs are a static metering device on a non static system so all it really takes to mess up the flow is a micro crumb maybe it wad just the debri in the fuel that was in the carb seems to be running alot better after the cleaning Great video as always @James Condon

I enjoy your videos and have learned a few tricks . Whenever I find a surging engine it needs to have the low speed plastic jet both cleaned ( and )enlarged one or two sizes . I’ve also had pretty good luck re soldering rotor and slip ring contacts .

You might try Comet cleanser on the white plastic panel. The embedded staining should come off with very little scrubbing. You can make a paste with a little water, paint it on and let it stand a while. Good luck. Keep making the informative videos please.

A hole in the cross member for easy oil change. Someone engineer was paying attention to details. Such a simple and effective addition.
That dirt in the tank vent on the carb box was likely from an insect that laid an egg in there.
I just picked up a Briggs and Stratton 8 horse powered generator yesterday that is an older model. It has a J carb on it. It's got a no power issue on it, but one of the first things I noticed is that on the panel wiring, someone had made a repair with a few wire nuts, so that will be my first repair on it, the second issue was that the wires going into the generator have no strain relief, so that's a bit concerning as well, as the wires move all around..
I will also probably need to clean the carb out, as the owner said it wasn't run in a while.
They are called mud daubers. They’ve actually lead to airplane crashes because they plop mud inside the instrumentation tubes. One plane crashed and we lost 189 people at one time. Some mud daubers actually kill spiders… but in turn they request the occasional sacrifice.

Very interesting and informative. Gives me to think I ought to check the unloaded and underload readings of my generator. As it is, I run it up every couple of months, long enough to get it nice and hot, to make sure it is in good state for any emergency where it will be needed. It is kept under cover out of the weather. I am contemplating adding an exhaust pipe with vehicle type silencers to make it fairly quiet, so as not to make it run quieter to disturb the neighbours less.

James. The power was out here in Dallas for 2 days after a severe thunder storm last Sunday. Trees down all over the place. I powered our house with two different units I was able to repair and had an extra generator to lend out due to the instructions from your excellent videos. Thanks again. We've got to do something about the noise level! One would think that generators designed for emergency use would take into account people trying to sleep at 2 in the morning with a generator roaring away 40 feet from the house. My neighbors said they were getting a motel room the second night indirectly implying my machine kept them awake the night before.
They are loud. I had a run in with my neighbor after a hurricane. He was not happy with the noise. I ended up buying a quiet inverter generator after that.
@@jcondon1 I saw a suggestion some years back posted by a guy in Nawlins with the same issue. He suggested digging a hole, fairly deep, and then piping the exhaust into it. The result is that all of the noise is direted _upwards_ and doesn't spread out to annoy the neighbors...

I had a similar noise problem but in my case, it was mostly solved by moving the generator and also pointing its exhaust where there were no people to bother (I was lucky that was an option in my case). I've since bought myself a quieter inverter generator.
I noticed when you put cover back on no zip tie. Guessed you edited it out. Guess I'm actually paying attention to what you say. Good job great video!
A better way to clean the instrument panel is using DuPont NO.7 rubbing compound and a rag, and it will come off easy, and shine. Never fails. Other rubbing compounds don’t work as well. It works great on all kinds of smooth plastic, and other painted things. Nice work and clean up.😊
One of the things I found for cleaning plastic is DOT 3 brake fluid, it will take the top layer of oxidized plastic off and will leave the layer under it almost new looking. It does awesome on headlights as well. Another thing I found that seems to work quite well on plastic is Brasso or silver polish, but you want to be pretty gentle on it, as it will really dig into it if you push too hard on it.
Marine Hull Brite ain't no slouch either. Works great on most any plastic or fiberglass.

Surprised you didn't try to solder the rotor winding. Seems simple to scrape the enamel off and repair the solder joint.
Having all the spare parts, perhaps, made the swap the easy way to go.

He said in the video that it is likely copper plated aluminium, and it is very difficult to get a good, long term solder joint with this type of wire (clearly, even the manufacturer struggles with this!)

@@ickipoo You can make a successful solder joint on aluminium; all you need is the correct flux.
Nice presentation. I always learn something here. BTW I found this on AliExpress trust you’d like it. A welder that can joint a wide range of metal wires need no solder. It melt the base metal to weld. It was originally made for jewelers work should work with aluminum magnet wires.

For the slip rings try a Briteboy rubberized abrasive eraser, and for the plastic discoloration dirt the marinas carry a polymer wax/gel coat cleaner that may surprise you with results..

Great video as always. I am surprised that you were not able to solder the wires on the old rotor. It looked like a simple fix to me.
Even if the wires had been coated aluminum, there are solders for that too. Only thing is the temp range might be too high for the lacquer coating on the wire. Why not use a mechanical connector? (crimp connector) I don't know.

This is the 3rd or 4th video of yours I've watched, and I find it funny how all the power units look pretty much the same. It's almost like they all come out of the same factory, just a different color paint depending on what brand they're made for. Kind of like a Ford Crown Victoria and a Mercury Grand Marquis (same car, different grill).
When cleaning out those jet striped torch tip cleaners for a cutting torch they're like little round files they work perfect

James: If you cut the zip tie tail off flush with the body of the tie, you will not lacerate your hand the next time you have it apart. Your videos are always excellent, & I admire some of your tests & other little tricks of the trade. Well done !
It is best to leave a bit of zip tie just to keep knuckleheads out of where they don't belong.

try Westley's rubbing compound very very lightly rub it on and off. i found this stuff back in the 70s and it did amazing things to car paint and stains

Spray nine cleaner works well with a brush on something like this . Great on greasy things , tires ,BBQ , engines , even in the kitchen . Try it you will like it .
Great video with a lot of technical information. However, I would have just soldered the broken wire. Another technique would be to unwind one turn of the wire to get a fresh end to solder to. The author has experience and really knows what he is doing with this repair.

Regarding cleaning the dirty panels, try Laquer Thinner. it will usually clean off stains like the ones on your panel. Good video!

Thank you James. Another excellent video. Its a shame that it is not possible to unwrap just the end turn on either the rotor or stator windings. The loss of one turn would hardly affect the output and would allow clean, unsoldered wire to form a new end.
Unwrapping is one, but reliably soldering the aluminium wire as James mentioned is also a big issue.
