Air Handler and Duct Retrofit Part 1

  • Todays video outlines the basics for the replacement system recently removed. The backstory to the job is that the old system wasn't really that old, just a few years. It was installed as a replacement to a badly installed duct system that had no chance of functioning correctly. To compensate for delivering air to three different levels, the air handler was grossly oversized and exceptionally noisy. We are eliminating air to the second floor in air conditioning mode, because the second floor is now taken care of by an attic installation of an entire new duct system and matching heat pump. However, the ducting will still deliver warm air to the second floor during the operation of the new wood fired furnace that's part of this portion of the job. That will be accomplished by manual dampers installed in the 6" branch ducts serving all portions of the home. Wood heat mode: open 2nd floor dampers. All other modes, electric heating or a/c: 2nd floor dampers closed.
    Incorporated in this portion of the job are motorized dampers in the supply air duct of both the wood fired furnace and the electric air handler. Those will be controlled appropriately by means of 24v damper actuators and relays to maintain proper postion. The wood fired dampers will fail to the open position upon power failure for safety reasons.
    So today, the furnace and a short bit of duct run will be installed, the remaining portion of the system will be shown in follow up videos. There is just too much to show in one 8 or 10 minute segment.     Very fun to watch your duct work videos.
    Built my own house and assisted a retired man who taught me a lot about the very same content of this video. He’s no longer with us but sure brought back his memory. Our inspector complimented us for a job not done all that often, even when we built.
    As an earlier comment read, I would enjoy you as a neighbor. Would help ya out often. Lol

      That's really cool to have had that opportunity with the old retired guy. Some of those old guys know some short cuts AND how to make a well functioning system. As far as being a neighbor, my friend and neighbor just got a new job and relocated just last year....his house sold almost instantly, so we lost the chance of moving you on the next property. (-;

      Good Evening my friend. Your compliments are too kind, I'm afraid. I like to tell people I make it up as I go....which isn't too far from the truth. I don't think I could read a script anyway !! I gotta admit too that not working full time any more, my hands ARE going a little soft these days. I gauge it by the looks I get from the Missus when I lay my hand on her forearm or knee....LOL. I used to 'run' her nylons all the time years ago.     From one old sheet metal mechanic to another great work.
    When I was still in the field and had to do a basement like this,I would measure all my duct and where the top takes off needed to be cut in and do at the shop.save those knees.
    When we couldn’t get louvres in i would make like you did.its a dying art.i miss working in thee field but my body gave out and now stay in the shop and run the installation side of the company.

      Most of the two piece damper bearings are no longer available, so I had to make do with metal on metal...and I don't like it at all. If I DO find some NOS kits, I will have to go back and change these out. Yeah, it's a bit hard on the knees over time, but so far mine have held out..mostly anyway. LOL. I really enjoy a small changeout (not like this one) every now and then just to keep the dust off the machines.

    Even though my heating system doesn't use ducting Wendell, I find this video to be most informative. I'm looking forward to Part 2 now.
    I've been out of 'circulation' so to speak, for the past few weeks,..darn flu got me but good this time 'round.

    Dog gone you make that look easy. Nice work. I never hammer the tabs makes sense . Only put 3 furnaces in. Thanks for the tips. Also that 7 to 6 is good. I ran 6 off A

      There's a lot more air available for the branch with a 7x6 take off for sure. The area of a 7'' circle is like 38 1/2 sq inches whereas the area of a 6'' circle is only 28 1/2 square inches. That's good because of the immediate restriction created by the actual elbow itself. I usually wait to trim and bend the drives because it gives me a little flexibility if needed to square and plumb stuff up. Not everyuone does it this way though.     Nice job. I used to do some sheet metal mainly TDC on commercial jobs.
    All I have to do is walk by ductwork and I start bleeding.

      Thank you Ed. We always called the commercial flanged/bolted duct TDF. I think that's a different companies designation for basically the same connection technique....TDC or TDF. Iirc, one was Lockformers and the other was Engel's. But I don't know which one was the chicken and which one was the egg. (-;

    Thanks for the video. I’ve been in Hvac for 25 years and first started in install. Brings back some great memories.

I too started for a small residential shop doing a combination of service and installation..then on to a larger shop that did more light commercial doing more tin work then on and on to bigger shops then to retirement. I'm glad to have brought back some memories of your early days...

    I wish you were my neighbor. You could have fixed my duct work with baffles decades ago, so I don't have to run my wood heat thru the cold air duct, and keep my gas furnace fan running when the stove is cooking.

      Oh man, there are so many add-ons that don't work like they are supposed to that it just ain't funny !! Some can be a challenge for sure.

      Hot doggies, I sure hope so !! The old system was of a horrible design. No way to move properly balanced air through THREE levels of duct network. We will get closer on part 2.

      @tractorman4461 I'm enjoying the El Niño weather on the wet coast of BC. Temps are 9°F above normal. Got 1" of snow early Dec. I may have to mow the grass one more time.
      Turned 60 late October...not ready to retire yet. Still enjoying the challenges of tin bashing. Take care.

      @@daviddesilva4971 that’s awesome. We hear BC is a neat place. We visited Vancouver a few years back and loved it !! I retired at 61 because I had 4 friends in the trades that died in their mid 50’s the year I turned 60. On the way home from #4’s wake I told the Missus I was done !! Within 6 months I hit 61 and walked away and never looked back !! Have a great evening David. Good talking to ya.

      I never liked the way gloves felt unless it was extremely cold. I think you lose a 'feel' for the metal. But that's probably silly.     Good looking job.
    I like duct work organized and in it's proper location. But I now see a lot of duct work just 'thrown together' and air flow improperly balanced. So sad!

      This job was a real mess. Trying to serve THREE elevations with one system. Over 20 runs off of one truck. Blower/air hander so oversized you couldn't feel heat out the registers. The house couldn't even break 65* when its cold out. We separated the second floor and installed a second system in the attic to serve that area. Cut down the number of unnecessary runs in the below grade basement, and are adding forced air wood heat by means of automated damper controls between it and the electric air handler. Gutted the whole duct network...going back all new, properly sized, with new air handler and central air.

      We have our share of flex ducters here too. Should never have longer than 7' of flex and even that should be stretched to minimize turbulence and increased duct static. Thanks for shiming in with some input today !!
