    Thanks for the video. My 2004 Expedition 4.6 just blew out 2 spark plugs at the same time. I watched your video, ordered the Cal-Van 38900 tool set and some JB Weld and got-er-done. Easy peasy.

    If you coat the flutes of the reamer and tap with grease you will catch most of the shavings. FYI

    but you did not remove the spark plug out and tap expand the spark plug thread tap does it not need to like other kits ? and most use red lock tight hi temp loctite 266

    I could make a career fixing this problem I think.... But the thought of working on a Ford is such a horrifying proposition I couldn't do it. I worked on Benz, Volvo, Alfa, Ferrari, Jaguar for almost 20 years and for the life of me, I cannot remember engineering at this level. I even worked on Lucas electrics and positive ground systems so I might know a thing or two. I am also Bosch certified up to 1998. This is such an engineering nightmare I cannot imagine how Ford was able to side step warranty. Help me someone! I know there are Ford guys watching this and hating on what I say but enlighten me please. How was GM able to make the LS such a powerhouse and this engine, while full of potential, came as delivered with such an obvious problem?

    Never had issues with the 5.4 when we had it, it was a straight up coil and not the angled one. Guess I got lucky.

    quick question, we just did that to my 2003 ford expedition 4.6 and now it keeps shaking really bad, what should we do? my mechanic said that I need to replace the heads and it's to much money for that :(

      Difficult to say without seeing it. but I doubt it's because of the insert unless whoever installed it hit a valve with the drill bit during install. first run compression test on cylinder, if its below 150 suspect engine or head damage. check that all coils and fuel injectors are plugged in. and all vacuum hoses are plugged in. most engine problems I see after self install by untrained persons is one of these. heads should not have to be replaced because of blown plug. if you have access to a scanner that can read codes check for p0301 through p0308 codes. these will tell you which cylinder is misfiring.

    done a couple of these now but still dont understand why i dont ever have to do the other cylinders. but the ones ive run into are number 6 and 7 on the driver side. have an answer for that?

    Great video bro, I got 128k on my "01 5.4 2v and thankfully this hasn't happened...yet, do you think plugs blow just from normal use, or more likely if you have a lead foot?

      The design definitely needs more threads considering the head is made of aluminum, but the wildly accepted reason for the plugs blowing out is over torqued/ under torqued after service. What i understand is that the problem didnt show up untill after people started replacing the plugs. If they are over torqued, you weaken the 4 to 5 aluminum threads to the point of the cylinder compression will eventually compromise them. If they are under torqued, the plug will start to vibrate out until its held by 2 or 3 threads (if even that) and then the compression blows the plug out

    will the tools have enough clearance to fit way back there near the firewall on a 5.4 2v (cylinders 4 and 8) Also, could it be done without air tools besides blowing out the cylinders?

      +Mike Balloonman not so far. Sometimes the insert will come out with the plug. Thats why i did updated video on using red locktite

      Thanks for replying . I was thinking after insertion loosen the plug let it sit for 30 minutes them remove the plug them after 6 hours reinstall with antiseaze.

    Do you have a link for the Kit you used?
    Mine is a 2000 F-250 and I blew the second one back on passenger side. I used a cheap Doorman/NAPA Kit for now. I believe the 3rd cylinder back on the passenger side has already been done.
    Also, when you say its rare for more than one or 2 to blow out, what do you mean? Is it usually just the same cylinders that give people issues? I have yet to see a video where they did the driver side lol.

    Hey Ron,
    Don't expect you to remember me, but I called you a couple months ago regarding an idle surge in my 2000 F250 Super Duty in which we covered all the possible causes. First off let me endorse you to all that may read this, as a former mechanic, it's a pleasure speaking with someone that knows what their talking about!!
    That said, I've decided to pull the engine out of my truck for a bunch of reasons, but my question is, what would you recommend for a source for information regarding removal and inspection of parts and of course reinstallation of those parts, or new ones?
    I've looked at eBay seeing DVDs offered, and or several repair manuals ie, Chilton, Haynes, etc.
    and also pdf's that I can download? I'm planning on pulling the heads to take care of the spark plug issue, and the broken studs on the exhaust, and to replace all the gaskets on the engine now that it's seventeen years old and 132,000 miles. Last on my list is replacing the clutch assembly and possibly the flywheel. It's been a great truck, but figure it best to do these upgrades as well as the repairs, just need a source to rely on if I need it, and I know I will!!
    If it's okay to call you, give me a time that would be convenient for you and I will give you a hollar!!

    sad pat about this is I have a f-150 4x4 2003, and it has blown 5 sparkplugs so far. I had o finally get the Helicoil repair kit for the times when I am in the middle of nowhere and barely have cell reception. Thank you for the video! It helps a lot to at least get the gist of the process.

    Great video, but will this work on a 2002 ford 5.4 liter triton with the romeo heads.They have the extra step of aluminum in them. which supposedly places your spark plug at a different height. I'm very curious if you have done this with this kit and how well it worked for you.

    so what do you think will happen if you drove the truck for a few hours without repairing it, thats what my customer did and now its my fault it needs a motor. sorry they must have watched your video and think they didnt wash the cylinder hole down and now the piston rings are junk and the bearings are making the rods knock. so if thats it maybe ill send this one to you. lol just kidding. although it is true. bad motor now. and im glad its not my pick up although ironically my wife did the same to my truck. 2000 f150 5.4l. i wanted to cry.

    Thanks for making this video. I would have to say that this kit may work for other engines if the tap has enough room to work. Just one cylinder of that engine would have to use a Ford spark plug.

    Ive hearx the reason they pop out is due to over torqued and weakened threads or under torqued and the plug starts to spin out untill the compression blows it out. Nice to see that someone in the after market created a permanent fix for the problem.

    Great Video. Just had a plug go on my Triton 5.4L in 1998 Ford Expedition. Repair shop charged me $350 to repair. They didn't advise me to wait 4-6 hours after job was done, so I'll enforce that time , on my own.

      My opinion is from 1997 thru late 2005 when the 3 valve started showing its ugly face the plugs blowing out was a problem. Ford fixed the issue by redesigning the triton to a 3 valve VVT (variable valve timing) engine somewhere in 2005. I personally hate the 3 valve triton because of multiple issues. Now the spark plugs don't want to come out and break off in the cylinder heads. also the VVT cam phasers go bad often as well as timing chain issues. Mostly related to not changing engine often enough. When my friends ask about buying a truck with the 3 valve I tell them to RUN!!!!! or expect high price repair bills when problems arise. Hope this helps.

      +Gerardo Alonso i belive 2008 is 3 valve engine. There is a kit for it that cal van makes it looks the same. Google cal van 3 valve insert

      I sent a 2006 crown vic to have the number three plug repaired and they wanted to install a motor for $2,100 claiming the motor was blown, I kind of doubt they ever repaired a plug because when the car is started you can hear the piston blowing air out and it runs without any knocks or pings

    My 2002 F150 5.4 L Blew 3. Two of them before 100,000 miles. Had them fixed individually, then after the third had the rest done. Just yesterday an insert blew out still on the plug.

      did your mechanic use the cal van kit.? I've seen people install the kits that come from Kragen O'Reilly and they're just a solid black insert that comes from helicoil. I see those blow out all the time I've done about 100 of these now with the cal van kit and I've never had one come back I guess anything's posible

      Yea, I am not sure which kit he used. Spoke with him today and trying to decide which direction to go next. Looks to me as if putting the insert blown out into a larger insert... Not sure yet

    not sure how dumb of a question it may be, but I have a 2001 Mustang GT 4.6L V8 that has blown its second coil pack and im pretty certain it needs drilled and re tapped. Can I use the same instructions you used here on my car or will i end up messing something up

      +Shawn Macam McCarthy as long as it is not a duel overhead cam engine yes. Verify its a 2 valve triton by identifying the the coil pack like i show in video. If it is a 3 valve or a coyote engine it will have completely straight coils. If the coil has the bend around 30 deg. It will work.

    A Tip: I'm a Tool & Die Maker - Machinist, I drill & tap a lot of Aluminum. I use Pledge furniture polish on the tap when tapping aluminum, the wax in the polish help's from gulling the Aluminum. You'll have nice smooth shiny threads when done.

      +Ryan Smith hi ryan, how do you get the wax off so the alluminum is clean enough for locktite to stick. Cannot use cleaners, it will potentially wash out the rings.?

      drape a rag over a wooden doll and spray the tip of it with Acetone, put the doll & rag in the spark plug hole and give it a twist.It will clean the wax off the threads and Acetone evaporates dry.

    Ron, Wish you lived in Colorado. My daughter was driving to camp in woodland park when #5 blew out last night. Fortunately, right next to an autozone and I was able to buy a sparkplug wrench and screw the plug back in to limp home. How much should I pay for a repair as you outlined in the video?

      Hi, Tire World charged $380 to replace #6. Phil Long Ford quoted $480, after originally telling me they never heard this type of thing happens. So sad this dealership is inept. I very much appreciate you Ron. I would have done myself if I had the tools. I'm keeping an extra plug and wrench in my truck from now on.

      +Barry Not Happy Sorry to hear that. Sounds like either the mechanic made a mistake, or they did not use the cal van inserts. If a regular spark plug insert is used like the basic heli coil ones they most certainly will blow back out. I have never had one installed by me ever blow out. But then again i use quality heavy duty parts. I see customers a lot that think the mechanic did it with the stainless steel inserts only to find out later that a cheaper insert was installed. There is a very good reason the old black inserts from heli coil wont last. You need to watch my video titled "why my spark plug blew out of my triton motor " it explains in detail.

      Yes I prefer the Cal-Van kit. I have never seen the time sert kit. After 30+ years as a heavy line mechanic I go with what I know works. I have installed hundreds of Cal-Van inserts and never had a complaint or failure. So the question is really why would I change from what I know works and have had great success with?
      If time sert company wants to send me a free kit I would happy to evaluate it and give my opinion.

    computer keeps saying #4 misfire... I replaced the coil pack. Check engine light went off but still runs bad. a day later light came back on and said same cylinder was misfiring. SO NOW I HAVE TO replace the plug right?

      Brian Carrow Maybe you have a bad head gasket. my truck did that. check engine light then it ran very very bad then it ran HORRIBLE looked in the radiator reservoir and had oil then looked in the oil & had water.

      Brian Carrow if your truck is running like that and all is new ..do this turn truck on remove coil 4 if it still is shaky bad heads. or have ur compression checked

      Brian Carrow I just had my heads rebuilt it did the same as ur truck it says #4 cylinder missfire and runs very rich in gas shaky smells alot like gas and then acouple months later heads came.

      Hi Brian. did you change the spark plug on the cylinder that blew out? I have never seen a spark plug that was reusable after it was blown out due to thread damage. They almost always smash the electrode completely flat. But first thing I always do is a compression test on cyl. If compression is ok then misfire can be repaired. If compression is low below 100 psi then nothing you do will help it. If you suspect a bad spark plug (even if its new) swap the plug with another cylinder and see if misfire changes cylinders.

      I believe ford said it was a spark plug issue not a head problem and therefore not covered under warranty. Spark plugs are normal wear and tear items.

    I have a 2 valve 5.4 '99 expedition. The spark plug ceramic top is shattered and gone. The ceramic bits are crammed between the bolt and the inside walls of the cylinder the plug goes down into. They are preventing the socket from dropping down onto the bolt. I have tried compressed air, chewing gum, clay. I have scraped with a pick, thin knife and screwdriver. I have used a micro attachment on a shop vac and have collected many tiny bits of ceramic but enough remain that I still can not get the socket over the bolt. What should I do? Will the Lisle tool for the 3 valve plugs work in my case?

      +Prey4Me454 I don't believe the tool for the 3 valve will work in that situation it wasn't intended to clear debris from around the outside of the plug. However since you have tried an awful lot of simple steps you might want to try taking a long thin strong standard screwdriver put it down on top of the porcelain and hit it with a hammer and just break the porcelain into smaller pieces so that you can blow it out. Only a suggestion I'm not there of course.

      I did this by hammering the socket down lightly and then i got water. Scared I may have broken the metal on the head

      +Prey4Me454 I understand but your socket is not a pointed solid steel Sharp object that can break porcelain. A small sharp thin screwdriver of good quality that can fit between the outside of the spark plug in the inside of the head may very well be able to chip that stuff into really tiny pieces other than that I'm not sure what to tell you

    I heard to use grease on the tap to keep all the shavings. Seems it would be harder to blow out.

      i get that statement a lot. however air works great, i use a camera to confirm. But!!! if you use grease on tap or drill how you going to clean threads so JB weld will bond with head? thats the problem you run into.

      +Ron Williams Good point. I guess brake cleaner? But that would be a mess. I also heard to use a special high temp locktite red, but JB weld sounds much stronger.
