How about an off-cut of silicone rad pipe just to keep the grease in / dirt out of that end cover?
Saves finding / fabri-cobbling an external sleeve. Anyway, I'm enjoying watching and learning! :)

I'd be tempted to sweat tin plate sleeves over those shaft covers to make them waterproof.
Both the parts manual and the green bible don't show a felt seal on the front output flange. Does seem a bit odd, since they are on most of the other drive flanges. Of course I think having it there can only help things.
I always fit them to prevent oil getting down the spline

Yes you could do that but really this is not going to be in the wars again and maybe grease will keep out the water for a good few years
@@BritannicaRestorations Or two part Araldite (other brands are available!), used it before to repair a copper pipe I drilled through by mistake which was hidden in a wall oops.
What size of bolts and nuts does the transmission bell housing use, Ie where it bolts to the engine I am missing a few LOL so I know either someone has been in the transmission or they just fell out LOL
Series are a bit of a mystery the were 3/8 BSF, 3/8 UNF and later M10 metric

What’s the name of this transfer case? It’s not a LT77 right? And have you adapted this transfer case to a 4L60E?
No but I have a prototype adaptor for a NV3550
