I think you've got the gasket upside down. I found it works well if you put the gasket in the airbox first, then push the air filter into place. Works great on my Big Bear.

That gasket is a super tight fit but I was able to get it on mine and seals up great.

I went through the exact same thing. Very hard to get on.

I'm currently in the process of fixing up an old yamaha. Big problem was the cdi but it seems to need every little thing. I picked up 3/8" "marine/automotive" weather stripping for the air filter gasket. It worked great and ive got plenty left over for other things.
Previous owners' ratted up the wiring pretty bad. They threw all the ignition parts at it, breaking bolts in the process. Five mins with a meter would have shown a dead short on the ignition output of the CDI. It definitely took me longer than five mins to know that...

Lol, I need to go back and look at mine again. I think I actually used it on the back side to push the filter in because I couldnt get it to fit. Wondering if you took the gasket and two pieces of wood or plastic to a vise for a day or two if you could compress it a little. Those aftermarket filters you had are actually too tight for the basket and split at the seam. Thanks for posting the part number. I think its actually less expensive than the aftermarket one...
