TD5 Defender 90 Fuel Pump Replacement and fitting a Marine Port cover.

  • Cutting a hole in the rear tub floor to access the Fuel Pump.
    Standing at the back door measure 410mm from inside edge of LHS seat box then measure in 330mm from the start of the floor (not back of cross member) cutting a 30mm sq hole you should be directly over the fuel pump electrical connector.

    I've just done my 2001 Defender TD5 110, 3 door and it's 39.5 cm from the left box and 50 cm from the back door bumper edge to the center of the pump electrical socket.

    Just cut mine out. Nice round hole but there is a cross member going across the fuel pump. Anyone come across this? Did you take the small section out?

      I simply cut it out. The marine port I used fixed into place with approx 12 self tapping screws around the perimeter. This stiffens the floor plate more so than the cross member that you take out. 👍🏼 no problem at all.

    Hi Terry just wanted to be sure if i understood the measures ...imagine that i am standing in the back door looking inside .....i should measure 41cm from the left hand seat box to the center at the same time 33cm from the edge of the floor (door side to the middle) ........after i determine the cross point , i cut around the middle a 3cm square .......thank you for confirming .....great help

      Hi Sherif, yes absolutely correct. A small square hole is just to confirm you are above the above the electrical connection. That will be approximately the centre of the pump. After that, just centre the final diameter size of the port you’re putting in and cut. Good luck 👍🏼

      Sorry not off hand. But cut a small Sq hole (25mm x25mm) where you think it should be bylooking underneath where it is. Then you can centre your final hole through the small Sq.

    I mate thanks for video . I'm just curious before I cut mine do you think it could be possible to leave that long thin brace in and cut a square out to the side of it and still be able to get the pump out I'm just going to cover my spare hole with a piece of stainless. My tub is of the car at the min . Thanks

      Hi, my guess would be no. The pump comes out vertically and from memory it needs to be almost fully out before it could be tilted to miss the brace. I think it would certainly hit the brace before you could tilt it.
      It's really why I chose the marine inspection hatch because the fixing screws all around it and the hatch itself supply the stiffness back to the floor where the brace is removed.
      Obviously just my opinion but I hope that helps.

    Great video mate, however I have searched several U.K. chandlers websites and have drawn a blank searching “marine port”, does it have a manufacturers name on it.?

      This one is similar to the one I got in Spain. I went with the 8inch or 203mm internal opening. Easier to get the pump in and out. 👍🏼👍🏼

      Hi Paul, I bought mine from a ships chandler's in mallorca where I lived. But here's a link for one on amazon. Just make sure its at least 200mm dia so the pump fits through.

    What size is that marine port? I know you said 200mm, is that internal or external size. Thanks.

      Thats the internal diameter. Whatever size marine port you buy will always be the internal opening size 👍🏼
      I’ve just had to replace my pump again and it took me Twenty minutes start to finish.

      @@terrymott4078 Excellent, mine hasnt gone yet but im going to do this ready. Mainly my 90 has been stuck on my drive with a part faulty ecu for the last month. Took a while to diagnose but has been a bit of a wake up call to get it more prepared for the known failiures for my next big trip abroad. Will be carrying a spare fuel pump, ecu and crank sensor at the very least next time i go overlanding.

      It’s called a “marine port” they use them in boating. You can buy them from most yacht chandlers or basically anywhere online. I paid 11€ for this one which has a 250mm opening so the pump can be extracted. They generally come in white or black.

    Hi Terry, great video mate. Rats have chewed the wiring on my Puma 90. Do you think the dimensions might be the same or where I might find out. I’m in Australia and no one here seems to know

      Hi Peter. I really can’t say if it’s the same measurements on the puma. Mine was a 2001 TD5 90. But I would do the same measurements I used then cut a small hole about an inch square to check where you are. If it’s the same you will see the centre of the pump. The electrical connectors. If not you’ll see where you are and can adjust the final 200mm Dia opening to suit what you have.
      The dims I used were 41cm from the face of the left hand seat box and 31cm from the edge of the floor at the rear edge. Good luck 👍🏼

    I think that you should hav done a little more footage on the actual removal of the unit. You went from the old unit to, "and theres the new one fitted" without showing the actual process. Some good pointers tberw tho

      You’re probably right and also proof that there’s always someone out there to criticise on something they haven’t bothered to try themselves.
      For your benefit though, it’s not rocket science.
      1, pull off the electrical connector. 2, undo by turning the single ring nut.
      3, lift out
      4, refit is reverse of points 1 - 3 above
      It’s probably the easiest thing you’ll refit on your defender.

      Lee Barnard to be honest I’m not sure. But I would imagine the tank is in the same place on any 110 chassis. I suggest using the dimensions I shown and cutting out the 25mm Square. That way you’ll be able to see where the pump is and where the electrical connection is. Then just centre your main 200mm día hole over the electrical connection. Good luck. 👍🏼
